Always use the long grain as the porous fibers that run longitudinally through the wood will absorb the glue, causing glue starvation and eventual joint failure.

finished, you really wouldn't think its so much MDF. I'm kinda thinking you should whip up a little vaccuforming table for making some custom parts, but a lot can be done with fiberglass cloth and epoxy resin too. aluminum window screen is light, very malleable, makes nice forms to lay up with cloth.. know you'd have fun with both methods.

Cool stuff, if you work with wood may I suggest ca glue and using an accelerator, speeds up the gluing. Also have you tried using kydex for an outer shell and styrene for the filler, might help reduce the weight.
