Something to consider when having mystery porosity issues. You can contaminate a tungsten by grinding it! Wheels will transfer contaminants and I have had this a few times. Try a new clean grinding wheel and super clean everything

Could've been a contaminated filler rod, usually associated with pulling the filler rod outside of the shielding gas.

Also, I've had to soak the shaft stubs in alchohol for 24 hours because the steel had some type of oil soaked pretty deep into the surface and carb cleaner wouldn't remove it. This and fresh everything, rods, sanding wheel and a new torch tip did the trick. I almost gave up on those shafts. Thank god for my dad's 50+ years experience.

i cant believe a place like go power sports or jeggs have not picked him up yet imagine the builds if a big name brand backed the builds. but im loving the raw backyard feel of the vids it makes you feel like you can also build like this

Part of the magic is the shed. This I’m convinced of. Gives him so much of what I’ve found relatable to. Even though I know I’ll never that good of a machinist.

Little tip I’ve used in many cut and shut driveshafts I’ve made over the years. Put both ends in the lathe and drill and tap them and face off each piece square. Machine on your chamfer almost down to the tapped hole but leave some land. Then screw in a grub screw or cut off bolt into one shaft and bottom it out with a decent ammount proud. Then screw the other half of shaft to this stud so you have a mechanical connection between two halves. That way you can be sure the join runs dead true before you weld them together.

I was going to suggest similar.Putting a pin in the center of each and then welding so the axle stays straight.

I believe it's good that you take breaks from your projects. that way when you come back to a particular project you come at it with new perspective. instead of getting drawn into a routine where you might miss something that later you might want to change.

Little gas flow and even stale/old or contaminated gas will cause porosity issues. Refillable welding gas bottles aren’t purged completely empty prior to refills so new gas is ‘added’ to what’s already in the gas bottle. It happens! Love’n the videos and project builds!!

Exactly what I was thinking that the gas itself could be contaminated! I’ve had that problem a few yeas ago the shop I worked at even bought a new welder as soon as it was hooked up and the problem continued we knew it was the gas contaminated!!!

Have also had this problem with a bad tank of gas swapped bottles to a known good bottle and was fine.

Porosity can be caused from to much or to little argon. Most likely it was lack of argon coverage caused from the angle of your torch. You can add some heat tape to the cup for a trailing shield. You could make a trailing shield to slip on your cup to maintain proper argon coverage. I'm a 30+ yr asme code welder. I used a trailing shield for long hot welds. You can also make a purge cup. A purge cup is made for thin wall pipe filled with choirboy or steel wool with a barbed fitting. High heat tape added to your cup as a trailing shield would most likely fix your porosity problem.

One thing when installing brake calipers… put the calipers on the brake disc and actuate the brakes and hold them then weld the brackets … that will insure that the calipers are straight and the pads won’t rub when you release the brakes

I will add to this by saying use compressed air to push the pistons out to clamp onto the rotor. This works so that you do not have to have the hydraulics set up while fabricating brake mounts.

Also set the calipers at the begining of their slider travel, since these are a single piston floating caliper, otherwise as your pads wear you will run out of travel and only actuate one pad

I thing you overtorqued the cylinder nuts, when you put an extension on a torque wrench, the torque applied to the fastener increases as the lever arm extends. There is a calculator somewhere to divide the torque needed.

All you have to do is turn the crows foot 90 degrees and it will negate the effect.

The equation you're thinking is (distance between bolt n applied force) x (applied force) divided by 12 = actual torque

If he set the wrench to 25 ft-lbs, And his torque wrench looks to be ~1.5' long, then he applied (25 ft lb) / (1.5 ft) = 16.67 lb on the handle. If the crows foot extends the wrench by ~1" (1/12 ft), making for a 1.5ft + 1/12ft total length wrench. Then he applied (16.67lb) * (1.5 ft + 1/12 ft) = 26.38 ft-lb. His crows foot is so short here it probably won't matter in the end. Doesn't look like he cleaned the threads up or bought new fasteners for it anyways so that torque probably transferred to even less pressure on the gasket in the end.

☝️ what he said lol I forgot to add in my comment that the distance was in inches which is why you have to divide by 12 at the end but it's all the same. He just took the time to do the equation n show that the difference isn't a huge issue in this instance

Something you could try when installing pistons like that is to put cable ties over the piston rings to compress them. Assuming you don't have them too tight, then when you insert the piston in to the cylinder you wont need to compress them by hand, and the cable ties should just slide off the rings. You can then trim them off. Alternatively you can make your own piston ring compression sleeve with a bit of sheet metal and a hose clamp. Same principle as above, but you don't need to cut anything off afterwards, just loosen the hose clamp.

I've alwayse just used hose clamps like the ones for your radiator hose... you snug them up but not real tight.... then put the cylinders on and the cylinders push down the clamps..... works great.... you may need to dent the top edge of the hose clamp 180 degrees away from the clamp to keep it from trying to go into the cylinder... or just loosen the clamp a bit.... for years I had a set of hose clamps set aside on a nail just for ring compressors. this way you don't have to hold the rings compressed and find the pin location for the ring gap on a 2 stroke line up the rings put the hose clamp on the piston and snug it down...being careful not to brake a ring because it is not lined up with the tiny pin.

The joy you got from setting the cylinder stack down remember that moment, watching you set that down an seeing your excitement took me back 40 years ago when I was young like you doing the same type of stuff to mine first deep rebuild

As a recommendation from a Polaris shop i use a mix of brake fluid and transmission fluid has worked well on all rebuilds i have done. Great work man really appreciate your work

Good job! Just remember when using crows-feet - that You have to either keep the foot at 90 deg from the wrench or recalculate the set value to acheive the correct torque. (If you have the foot forward like You showed you´ll actually put more torque to the screw than the wrench is set to.)

When using a crows foot on a torque wrench spin the crows foot 90 degrees from the torque wrench and the torque will be accurate. If you keep it straight on it will actually over torque since you are making the torque wrench longer

I love watching you build and see how far you've come. One thing when joining the 2 slightly different sized shafts why didn't you drill holes in the exact centre of each then use a pin to keep them in line. Surely would have been far more accurate and easier to weld.

Good job! You need a bigger cup for your tig with a diffuser in it , the gas tends to roll around cylinder shapes and escapes. Or you can make a bit of a dam with tape as someone else said

One other quick note. You should sleeve every CV axle you put together. Not necessarily for strength but to easily ensure your axle shafts remain straight. You are making that axle work really hard on yourself.

Word of the day "Porosity" Porosity is the presence of cavities in the weld metal caused by the freezing in of gas released from the weld pool as it solidifies. The porosity can take several forms: distributed, surface breaking pores, wormhole, crater pipes

Looking Awesome Chris! Just a thought for your turning brakes, maybe run dual brake levers on your steering yoke and do away with any front brakes. With as light as the front end will be, you'll probably just be locking up the front brakes anyway. Also you won't have to worry about foot position with all the controls at your fingertips.

that would look super cool with paddle tires on the sand dunes !! a set of window nets then use bright colors like neon green with black accents on that body maybe even make a porsche whale tail like a super beetle....even add plexiglass to the whole underside to get some protection .

Like where you went with it. Just a couple of ideas. Would you consider using a thumb 👍 throttle,and then you could have both feet for breaking. You made it so you have differential steering. Mount 2 break pedals. As for fuel tanks make Nerf Bars as a step and make Jerry Cans that fit on the side as fuel tank. Keep up the good work.

I have experienced random perocity from bad gas. Sometimes the bottles can get contaminated and you end up with bad argon. It's worth a try to switch bottles and try again. Before buying a new torch head and what not

I'm glad you figured out what was causing your welding issues. Remember weld contamination can come from anything including the sanding or grinding device, shop air with metallic dust etc. If you use flap discs on aluminum then your steel, or especially steel then aluminum you will have a bad welding day every time. This is coming from a guy who took TIG welding at a community college in 1984 when TIG welders cost $10,000 and up.

Using a blade hone can cause the ports to have sharp edges and rings like to snag them. Is a good idea to put a light chamfer on them.

My boy, you'll need new springs, and probably some new tune on the rear shocks to cater for the additional weight! Ideally you'll get the 45% sag without preload on the springs. The front is the same thing, you'll need softer springs to get the 45% sag without preload. But do that when everything is ready to go, because if you add more weight, youll need another set of springs!

For future reference it is whole lot easier to get the pistons in if you zip tie the rings into the pistons then when the jug slides down it pushes the zip tie off the piston where you can cut it and remove it. Pro tip free of charge. Lol

Ive used 10w30-40 engine oil as a lubricant for honing cylinders and its worked very well.

You can heat the metal with the torch without welding to burn out contaminate problems, so making your arch wider was heating the metal around your puddle helping burn off contaminates for the next pass. Hope that makes sense and helps you out

To combat external porosity, be certain to thoroughly clean the base material prior to welding and consider using a metal-cored welding wire. This type of wire has higher levels of deoxidizers than solid wire, so it is more tolerant of any remaining contaminants on the base material.Sep 21, 2022

I don't think it's base metal contamination looks like lack of argon coverage due to the size of the bar. A trailing shield made from high heat tape most likely would fit the problem.

When tig welding, it's extremely important to clean the weld area after each pass. The weld surface, especially when you weld hot, creates a coating simulator to millscale. Clean the weld after each pass with a wire brush, and this won't be an issue anymore. I discovered this while building a flat bed. I was fine until I did multiple passes.

Its looking great so far Chris.. Be kind of cool to do a cameo with John from Car and Cameras, since the both of you will be pretty much the only two that will fit inside of it.. Just a thought, hope the rest of the build goes great..

When you looked up what grease to use for a spider geared differential, made me smile. Because how many people have done this? It really is an awesome piece. I wonder if you might implement this in the front of the mini trophy truck, to help it turn better. I can only assume that your porosity problem stems from a problem with gas. But you know what happens when you assume. Great job on the piston rings! That looked ridiculous! Changing projects?!?!? Did the porosity frustrate you so bad that you have to walk away from the project? Just take a break, brother. We’ll still be here when you get back.

Hi, after honing you should clean with a detergent to lift the grit into suspension 😃.Solvents only wash the grit into the pores ☹️. Mike 🇬🇧

When we would join two items of different diameter I would just punch out the center of both of them to a specified diameter. Then drop a rod in one. Press the other side onto the protruding part. And weld it up. As long as my drilling was perfect then I never had any issues with balance. Did this a lot with obsolete axles.

Check your hose from the tank to your welder somtimes it can be pinched and cause intermittent issues, also check the hose going to the torch for any burns or small holes.

Great show! seems a shame not to replace the crank seals when you were right there! Air leaks are really bad for 2 strokes.
