Finishing the electrical work repairs on the 1978 Kawasaki KM100 mini enduro motorcycle! In this video we figure out the battery and charging system, turn signal flasher relay, headlight, brake light switch circuit, indicator lights, and more.

Awesome investigation with the flasher relay. When I fix my electrical stuff like to do the same: open up, see how things work, tried to fix it and maybe later order a new part.

I've actually had better luck out of the cheaper batteries on Amazon compared to the more expensive ones. I'm on my 4th year on my cheap one, and I got almost 2 years on the expensive one. Great video team. I really enjoy watching you two. It makes my soul happy.

My father used to tell me about his 1954 BSA Gold Star 500, 6volt system, magneto. He said he'd run it off the magneto & get a "dim light at idle & a really bright headlight when revved up." This video reminded me of that story.

I have the same hairstyle. It's called "balding", I think it's because I'm smart and also because I like to fix motorcycles. A lot of hair scratching sometimes. Been here long time, so I miss more frequently uploads. I'm about to install a Chinese Keihin fcr41 carburetor in my KTM 640 and I'm gonna make that into a video. I also works slow and tideous like this and enjoy the moments when it all works again. But sure, sometimes it's frustrating and hard to start on a project. Both of you are so fun watching and I enjoy the videos even though installing a blinker or fixing a relay I have done before. But I'm here to enjoy watching you two, and not to always research and learn. But you learn me a lot too. And I'm 48. Love Norway

Classic motorcycles can have a mess of other peoples “wiring” in them, strong work in cleaning it up sir. But what about the turn signal indicator light in the Speedo gauge?

My first ever motorcycle I owned when I was about 7 or 8 was a 90cc version. Might have been a KM90 or KE90 and looked almost the same as this bike of yours. Think it might have been the KM90 as I remember it having a headlight but not having indicators. Either way it gave me so much happiness living in the country being able to ride it around. I'm now 47. I've had many bikes since. A 1981 Suzuki TS185,1980 Yamaha air cooled YZ125 1st of the monoshocks. A 1987 FZR250 2kr was my 1st road bike that I bought in pieces as the last owner had the chain snap and it took out the front sprocket bearing and needed lots of TLC so I stripped it back to the bare frame and restored it. Then a 1990 Yamaha TT 350 which I bought with a worn out engine. So that again ended up a bare frame restoration. It was my dream bike as a teen and I bought that in around 2001. Only did the restoration after I moved about 2018. And I still have it. Only last thing I would like to do on that would be to get some nice rims and spokes done. Also had a 2006 Suzuki SV650 which I sold a couple of years back. So now in my garage I have the TT350 and recently bought a 2014 Aprilia Tuono V4APRC which I am doing a few things to before summer comes along at the end of the year. This video brought back some good memories!!

THE PAN !!!! Yesss, finally we see the pan again !!❤❤❤ The pan is legendary. When you were doing the headlight repairs I was thinking about the pan, and then 10 mins later the legendary pan appears !

I had a head light, no power problem, at night, on my Honda CBF250. Dismantled the head light switch on the left side, it was fine. From H/L switch, wires run across to right side, start push button switch. As when start button is pressed, it temporarily disconnects head light when starting. Cleaned up bad contacts, now working perfectly. Pays to read the wiring diagram. Cheers from Australia 🇦🇺😮

33:00 Asia has put the kinks in the cable-ends in reverse. Making install upside down. And downside up. Follow me? Thus, the spring got pinched between engine case and swingarm pivot. 🙂

Good job . I’ve had the bulb problem before. On most six volt bikes, the battery is your voltage regulator. If you run the bike without a battery, the bulbs over-volt and blow out almost instantly. It happened on my old Elsinore.

I have been working on one of these bikes (a 76 KE100) and one of the biggest problems i have been having is getting the turn signals to work reliably. They are kind of a pain because they bolt to the chassis for the ground connection, and ill take em apart, clean the ground connection points, put em back together, and they will work for a few days, then randomly stop working. I have cleaned and taken apart just about everything on the bike, even the engine, and the turn signals have been the most frustrating ha. Kind of hard to find 6v bulb now a days also. ALSO hard to find a good turn signal relay, i have ordered 2 of them already and they were both subpar. Had to get a used one, but its not much better than my old one, but it does work, it just doesnt work the best.

If you are having that much issue and believe it's the ground, why not run a wire from the battery to your chassis ground point (essentially eliminating the use of chassis ground, while changing the system as little as possible) just to eliminate that as a possible issue? EDIT: Also, if you are having issues with the stock style relays, have you considered swapping to something like what you'll find if you search "Solid State 6V Flasher"? Those are less prone to defects and also less likely to die of vibration.

It is great to hear from someone who has a KM100! If you are sure the problem is the chassis ground, I agree with @nevir202 that you might try a new ground wire. At least it would eliminate the chassis ground as the possible problem. Being aware of how they fail can also give clues, like if they all fail together that would suggest a bad relay, power supply or switch. If they fail independently of each other that points to something like a ground wire, or something wrong with the blinker itself. I agree the relays are fiddly, and am tempted to try a solid state one.

Have thought of running a ground wire, but there really isnt a good place to attach it to the blinker, I mean would i solder it to the bulb, or housing itself, or just pinch the wire in between the chassis and where the blinker bolts on? There isnt another wire coming from the blinkers like the aftermarkets you got. I was thinking of just buying new ones and swapping them out, and running a ground like you did, but i would really like to keep the bikes original blinkers. As for the solid state 6v flasher, i didnt know about those, so i will look into picking one up. Might help. And im pretty sure its the ground, cause i followed the whole wire harness on each blinker and made sure each connection is good, and it seems to be all good. I dont think its the switch, cause just one blinker, the right rear, seems to be the one that gives me the most trouble. Thanks for the suggestions. @@jenniesgarage

Rubber mounting helps extend the life of the bulbs, less vibration means longer filament life😀

Amazing video, so much fun to work on a motorcycle. Did a custom hazard light switch install before summer with diodes. Not much good video’s about this on RU-vid. Btw high/low beam also looks reversed.

Switch spring wire was upside down, plus you can shorten the spring so it will work.

I had a 1990 ke100 here in the UK,it was my first ever bike and it was fantastic 😂 it would splutter in the wet though due to the plug cap getting wet and later on it kept blowing condenser's but apart from that it was my baby I could hit 55mph on it 😂

I think the rubber / back-light was to insulate it from vibration too stop the elements in the bulb blowing so quick

Could be the case, but I'd also worry that rubber being a poor heat sink would thermally isolate the bulb, making it blow FASTER just for a different reason.

I’m going to suggest that the coiled wire is not causing heat and the bending of the metal tab, but causing an electromagnetic field through the tab which pulls it to the other body of metal.
