Scarfing (a structural joint) and gluing 3 sheets of plywood together to form a massive 4' x 24' sheet of plywood (1200mm x 7200mm). As part of a Wave Rover fundraiser I have made the plans for the 2 scarfing jigs (plywood jig and lumber jig) available complete with 2 unlisted instructional videos. A word to the wise: Cover your lead ingots with something, such as duct tape, to prevent direct contact with the lead. Lead releases dusty oxide all the time and this small exposure is significant since lead stays in your body for years.

Good advice, thanks for that. You may not see that immediately but later videos will have some protection on the lead.

Alan, thought I would come over and feed the algorithm. Always enjoy a second watch of your videos. Seeing the panels against the frames at the introduction made the size of Bay Rover very apparent. Thank you as always for brining us along on this adventure.

Nice job Alan! You didn't explain the scarfing jig, but I think I figured it out from the time-lapsed footage. It's just a router on angled wooden rails. I remember when I built the 7'7" Nutshell Pram I chose it because it could be made out of standard 4x8 sheets of plywood--I was too intimidated by scarfing to try anything larger. But now I know how to do that!

Having done a few now, I wouldn't hesitate to scarf plywood. Intimidatingly at first but a skill well worth the effort to acquire.

Reminds me of Building a Granta boats plywood Canadian Canoe way back in my teens. I had to do scarf joints on the sheer and the plywood. Quite a bit smaller scale than your boat, but your video triggered memories from 40+ years ago. All done by hand with no power tools back then.

Good for you, I prefer hand tools and they are much less dehumanizing than power tools, but I am under a fairly tight time line on this project.

I build a wooden airplane wing this way except I used an electric planner and belt sander to do the scarfing. I didn't use a jig and the results were good but it took way longer and had to do many do-overs. I would use this jig next time. Thanks for posting.

To make a safe scarf joint every pot of epoxy you mix you glue together two pieces of the same wood and label them then do your scarf then put your labeled glued wood in the dishwasher for a few cycles and see if it holds up if it doesn't your scarf joint is no good because either you didn't mix it or scarf it properly

Alan, another great video! As I viewed this episode the " how to" details of the scarf joint construction that you demonstrated showed me that you are not only a talented craftsman but a gifted teacher as well. The truly great instructor empowers the viewer to come away from the experience that they can build a Wave Rover 650 too. I predict that Andy's wonderful design and your buildout and upcoming circumnavigation will inspire many to create their own 650. Just received my Mark Three Self Steering gear plans, thank you Alan. Definitely worth the negligible outlay as the instructions and graphics are so clear and easy to understand. Compare the (enjoyable!) effort and cost of materials with the £3000 to £4000 a similar device would cost from a chandlery and it makes total sense to get the plans and make my own. Thank you again. The MK3 survived some pretty extreme weather with out any failures. It required only having less than $1 worth of maintenance (string replaced) after sailing almost 8000 NM, crossing the Atlantic twice.

Hi Alan - really enjoying your video journey of the build - one problem I have is finding the full sequence of the U-Tube vids - can there be a numbering system or similar or can they all appear in a list on U-Tube. Have owned many sailing boats inc a Bruce Roberts, E-Boat, Red Jacket, and Hartley TS14. My only boat build was a 10' canoe when I was in school. Did the hull with strips of paper dipped in flour and water "glue" on to a wooden frame then 2 coats of pitch paint. Disaster on the first voyage due to a wave tip-over and the paddle breached the hull then it all went soggy. I'm sure your hull will never suffer such a fate. Great to watch and thanks.

My first scarfing experience was building my kayak. I used a low-angle block plane to scarf the 4mm okoume for the sides, bilges, and deck panels. The first scarfs were strong, but nothing that would make me want to finish bright. So I painted the hull green. :) They got better with practice. I really like your jig. I'm currently building a 24' Woods Eagle catamaran from 6mm and 9mm okoume ply over a Sitka spruce frame. That calls for butt blocks.

I have to admit to a little bit of anxiety to scarfing the plywood myself. I like the idea of using the spring clamps to hold it down while placing the weights on the joints. Really looking forward to seeing her take shape.

Interesting method. I have scarfed plywood using a belt sander. You can do multiple sheets at the same time by stacking them with the required offset to meet your scarf slope, (i.e.; 6 inch offsets for half inch plywood if the desired scarf is 12:1). The plys of the wood make it easy to see the scarf as it starts to look like tiger stripes as you work. this also makes it easy to check the the scarf is straight, the lines should be parallel to the edge as you work.

That would work but I would think that it is considerably slower. If I had a 10" skil saw I would have made a jig for it.

This is a truly inspirational build and very excited to see it evolve. Watched this video repeatedly, not just because it's interesting and you're a gifted presenter but also because I'm trying to figure out how your shed is built. I'm about to build a 16 metre by 6 metre shed using square poles and like how you've braced it. Do you have a video on the build of your shed? Slàinte. Martin on Rousay (Orkney, Scotland).

Will the scarf joint when installed on the frame lay over or between the ribs. Can you screw through the joint? I still think you should be selling t-shirts and caps with the new Wave Rover logo. It's very beautiful and pleasing to the eye.

I keep meaning to get on top of that T-shirt thing, thanks for reminding me. The scarf joints can be randomly placed and bulkheads and ring frames are designed on a grid pattern by the Architect. They are strong as you will see in the next video and you can easily screw through them.

Or, is the sheer stringer even mechanically attached to the frame on a temporary basis? Or is it just clamped and then reLeased when the plywood is attached to the stringer and then re-held with the same clamps together with the ply to the frames? My guess is that the stringer just floats in the slots on the frame.

At one point (frame 3) the stringer was not tight into the notched frame so I put a small 3" C-clamp on it and wired it back into place before gluing it up.

Question: you keep referring to “mixing glue”. Is it actual glue or thickened epoxy? If it is epoxy, is it not necessary to apply weight to the “glued” scarf joint? I am under the impression that epoxy is a chemical bond and therefore does not need excessive clamping or weight. Thanks!!

@@liamstone3437 I agree. Some weight is required. I just thought that what Allan used might have been excessive. However I’m still not sure if he used glue or thickened epoxy.

I wet the edges out with straight epoxy first and then in step two, mix in micro fibers to create a thickened glue. You cannot count on the ply being free from warp or other stresses when you glue. In addition, Liam Stone's comment , gives a very good explanation about why we like to keep joints as thin as possible.

Alan, thanks so much for the next vid in the series. Forgive me if you have already mentioned it, but what type of plywood did you choose? It looks like Okoume to me? I'm guessing it is marine grade, 5 ply, 9mm, BS-1088? Just curious, I guess. Have a great week and see you next Friday!

You are right on the grade and 9mm, but I believe that it is Meranti veneer.

It should be fine but not quite as strong as a well made scarf. If I only had 1 boat to build I wouldn't bother with a CNC machine as the scarf jig is fast and simple to build.

@@SailingWaveRover I agree. Its only the smaller Kayaks and fiddly, complex small boats that benefit from the precision of a CNC cut. Lofting the panels manually on a substantial boat like this one, is way more efficient.

Why scarfe? You lose length of plywood, and have all that trouble shaping. Do a Payson (reinforced butt join). You have ribs inside the hull, so the extra internal size isn't critical.

The scarf joint is superior in avoiding any hard points and getting a nice fair shape/curve.

@@SailingWaveRover Yes, fairing is one consideration. Hard points per se are not, because you will be epoxying ribs hard up against the inside of the hull in any case. But, if a Payson joint would cause an assembly problem, you can simply glass the whole, (or a substantial area of outside) of the outer side of the plywood, over the join, before applying the panel. Then, once the panel is curved and glued into position, glass and reinforce the interior. The plywood is well contained and supported with the epoxied butt joint together with the outside layer of glass, during assembly. Even a smaller glass strip inside the join would barely have any effect on the curve. In fact, for a substantial vessel like this one, you could probably substantially glass both sides, and still not have an issue curving the hull to shape. Additionally, If you did the glassing on a flat waxed surface, you reduce a lot of finishing work too. Scarfe joints are just a hangover from the days of planked boatbuilding, and are redundant in the age of Epoxy and Glass encapsulation.

@@delukxy Wood, intrinsically has faults and mistakes. Marine Ply , doubly so. If you could see in past the outer laminates, your image of a pristine, solid material would be shaken. Marine Ply is also a way to hide "faults and mistakes", of timber in general. Finally, encapsulation is not "covering up", it is Protecting Wood, from its main enemy - moisture.

@@dnomyarnostaw Don't put words in my mouth. I never made any comment about wood quality, ply or solid. I don't know if the hull will be fully glassed or not and I don't consider that to be encapsulation. It is indeed excellent protection from minor abrasions and moisture and should ensure long life for the hull. Final paint and antifouling for the final touch. I'm not a yachtie, boat builder or even a woodworker by the way. Fibreglass is very versatile for many jobs including bad ones!

Is the drunken sailor still in bed with the Captains daughter? 🥴 I’d break my hungover neck walking on sawdust early in the morning. Floor looks like it has a slippery hard sealer? Why not just wipe down with acetone? Using that joint with ply is tricky. Can’t save mistakes by sanding. 😉 You’re glassing in the hull, right?
