This is a very sad day. I found your channel 5 days ago. I am a DIY guy myself and a former owner of a Catalina 27. I am looking to get back into sailing but I too want to take on a project. I found your channel and the first 30 seconds of your first Athena video I subscribed. I have since watched every single video from beginning to end. Binging hard. Now the binge is all over and I am all caught up and have to wait for each episode. Thank you for your meticulous work and ethic. Super happy for you that you found a lovely woman that will go with you on your journey. That is important. Cant wait to see you get Athena back out on the water. I will be watching. 35 years in the glass trade have confirmed your best choice for the windows. One point of note when you install is to be sure you use the appropiate primer for glass to aluminium, a different primer is used for alum to fiberglass, and a autobody urathane is the way to go. Mads, I'd save the old elbow and use it for practicing with silicon bronze welding using the tig welder. At worst you'll learn a valuble repair technique and at best you'll have a serviceable spare elbow. When you get time This Old Tony has a great video on it.

Hi Mads, sorry for posting before finishing the video, seems I too am exited;) It is not really necessary to make a mold for a rudder. the waterflow is already disturbed by the angle + gap between the skeg and the rudder. therefore the shape doesnt matter that much, unless you want to break a record. plus a rudder made i a mold will have to be made out of two pidces which is a weak point. The standard procedure is to simply use a piece of plywood or high density foam and plane and sphape the rudder profile. then insert the new rudder shaft and wrap everything in grp. the advantage is that you can glass it wet- in- wet and also wrap the glass arround the edges. much more sturdy than gluing two halfes thogether. And yes, this way you get to do some glourious fairing+ sanding ay well! cheers

Glad your are making great progress again. For sealing your windows, look at what the automotive glass shops use to install car windshields. Believe it's a moisture cured urethane that in use is considered structural. It's the only thing that holds the glass on the car which becomes part of the entire crash protection system. Go to a glass shop they will give you a partial tube, once opened they have to use it so they always have partial tubes in the trash.

Mads, stick with the glass. Do NOT go with the plastic. It WILL glaze. I have a friend with a Leopard 47 and he replaced his cabin windows some years ago and regrets that he did not go with glass. All the expensive modern cats are now coming with tempered glass like what you have. One thing I think you should consider though is some sort of way to hinge or remove a panel. Being able to get some air flow through the dodger is really important. Don't take that for granted, even if you're not planning to cruise in the tropics for some years, being able to open up the front panel at least is crucial. Put a SS piano hinge along the top of the front panel so you can fold it up inside may be a solution. Just my 2 cents !

I am an amateur boat DIY'r and seeing you go through scratch to finish projects helps me a lot. Take the time to remove the nuts from the new SST exhaust elbow & apply anti-seize. You may curse me now but you will thank me later. I recommend a copper based anti-seize but any is better than none.

Calcium based antacid, such as Malox, works good too. I'd take it over aluminum on a high heat application. But I guess that's just the engineer coming out in me.

Mads, Check with the boat-yard. They may have security cameras in place and might have a video of the scuz that stole your lead weight. Great video, as always.

Happy Birthday Mads, to remove the glass from the frame you can use an old blade for shaving like Gilette for example and cut gently the silicone or you can use a bicycle brakes cord and with a cutting motion you will be able to take it off.. I used that method to fix an aquarium

Mads I think that with all the incredible work you have done you have crossed the threshold from Athena being a "Poduction" boat to being a "Custom" boat. It is so much better than it came from the factory. You are a constant inspiration. :^)

Happy birthday day!! I am a window glazer and I would definitely use glass. The plastic will yellow over time and will scratch no matter how “resistant “ they say. Look into “wet setting” the glass into the frames you come up with. We use Sika poly.

Mads, 3M makes high bond foam adhesive tape for glazing frames and plexiglass. Comes in white and gray colors. Highly recommended for your dodger glass.

Happy birthday Mads. Here are some tips for you and other subs. If you would like a marine thermostat for a more reasonable price, research fail-safe thermostats. When they fail, they fail in the open position allowing the engine to over cool instead of overheating and seizing. The OE thermostats should have a part number on them. Manufactures of fail-safe designs usually have a cross-reference based on that and don't be surprised if they cross-reference to an automotive, agricultural, or commercial engine unit. On your dodgy, I mean dodger, windows, check out 3M butyl window rope or tube caulk. It is usually black. It is much stiffer and more adhesive like than the beige or gray stuff for bedding in hardware and portlights. It's often used to lock in automotive windscreens. I would post links to some info but Utube seems to cast away any post I make with links, especially if they're to Amazon. Good luck with your casting test. It will work but may take some testing and experimenting to get right.

Happy Birthday, Thanks for the Videos. Can I make a suggestion for the dodger windows?! Leave the outside ones glass and make the center a vinyl piece, so you can open it up and let air through... you will appreciate that when you are in those lovely warm climates.

Mads, you might also look into Dow-Corning 795 for sealing dodger windows. It is used to seal windows on high-rise buildings. I used it to mount Lexan ports on my Santana and it has held up really well. Easier than 3M VHB tape, but a bit messier to work with.

The hose clamp is with the slab of lead. You should post a camera somewhere out of sight but with a direct Line of sight to your boat. Or even a game camera that trips for proximity.

Nice work as usual 👍big tip for the casting is to have a solidification shrinkage riser as part of your pattern mould - otherwise you'll get voids and shrinkage cavities.

Your epoxy mold will come out fine. I’ve done it many times. But for a one off part, it’s pretty expensive. There is not much fine detail in a rudder. I’d use Something like UltraCal 30 gypsum plaster from usg.com. It’s got a bit of a learning curve but you’ll get a great mold and a new learning experience. I’ve used it to cast full-size car bodies. Enjoying watching your excitement. Makes me want to come over and help! Oh, and happy birthday!

make sure you use Low-Modulus silicone when attaching the glass to the s/s frames - they expand at different rates.

When resending dodger glass, you might wanted to consider 3M VHB tape. Andy @ BWT used it on some dead lights which were nearly horizontal.

I second the vhb tape. I used it to seal a 7 foot long by 8 inch side port, and it is still nicely sealed3 years later. As you can imagine, with that length it has to deal with boat flex, and it has done that in sterling fashion

Just a thought on the stainless exhaust elbow - you will have dissimilar metals in the presence of hot saltwater which may give you problems with galvanic corrosion. Note that it will be the least noble material that suffers, i.e. the engine. Best solution is to electrically insulate the exhaust elbow with ‘top-hat’ washers, failing that perhaps remove the elbow and inspect periodical.

You can get a black light no glow infra red trail cam, operates on motion detection, find out who is hopping on your boat and helping themselves. Batteries last 12 months could be worth doing considering how much gear you have on board now.

Silicone is good for bonding glass. Especially 2k silicone. When bonding glass you might -over time - experience problems due to the glass gelling as an effect of reacting to water. Another alternative is 3M VHB tape in combination with glass primer.

Hi It would be a good idea to put copper slip on exhust bolt thread's or graphite powder mixed with some engine oil. I am a marine engineering we used the graphite mix on all bolts on the boiler real easy for future maintenance.

@@ThompsonBMXbikes It's an anti-seizing compound - used when assembling items like Mads' exhaust elbow. It gets smeared onto bolts or studs in order to make removal easier in the future. Used extensively in the auto trade but I have heard marine engineers don't like it too much as you are introducing another "dissimilar metal".

adhesive is easy. automotive windscreens are put in this way. so use what they use, hell, why not have a black border painted on the rear of the glass, with the edges ground finished, and just bond it straight on with no metal surround. just like a modern car/bus/camper etc

I have done away with the metal frames on my Albin Vega, and used the above process with acylic replacements for the glass, it looks pretty dang spiffy, so if the stainless steel frames are not easy to procure, this is another option. Happy Birthday!
