The scale on aluminum has a higher melting point than aluminum itself... Use clean stainless steel brush and some alcohol to prep surface... Prepping is half the battle.. you do it right and your set up for success

It's amazing how the 200 Unlimited paid for itself after just a few repairs it was used for. I'm getting this gun to round out the capabilities of my 200. I paid $550 for mine a few years ago! Consider preheating your Al with a gas torch before hitting it with your MIG torch.

I've been doing DC stick and have just started gasless Mig - both welders from Harbor Freight. I'm beginning to like the flux core wire and beginning to work out how to use it on thin sheet steel. I've got some 20 gauge cut from an old fridge that I'm practicing on.

Some of the spitting and sputtering when welding with spoolguns is the aluminum oxide coating that, if removed, will give better results. TIG welders remove the oxide with abrasive and acetone.

Back when I was buying a new welder, and chose the ESAB Rebel emp 215, I bought it because it was one of the first multi mode models. It’s DC, but that was the best that could be gotten three years ago. Since I wanted to do aluminum as well, I bought their spoolgun for that model. I’ve used spoolguns before, so I was familiar with them. I have to say though, that I’ve never been happy with them. At best, they’re clumsy. Some guns have the cables from the back, and some from the bottom. They feel very different in use. Sometimes the rear cable is more comfortable, and sometimes, the bottom cable feels comfortable. Neither is “best”. But using these things takes a LOT of practice. The drag from the gun, which doesn’t balance well, and the thick, not very bendy, cable can prevent you from holding the gun at the right angle as the weld progresses. You have to pay much more attention to keep the gun moving properly than with a regular MiG gun. When ESAB announced the new 205 with AC as well as DC, among other features, I was going to buy it, but for some reason widespread release didn’t come until another 10 months. Finally, I bought that. Truth be told, I much prefer welding aluminum using TIG, which of course requires AC for aluminum. But I also bought another MiG gun and put the Teflon insert in, so I’m using that for MiG instead of the spoolgun. So far, no snags in the tube. Some other companies also have somewhat similar machines out, so I’m not recommending the ESAB model particularly. It’s just what I use. Lincoln and Miller have good versions, and Harbor Freight has a nice one too. I don’t really recommend Everlast, because I find them to be somewhat shady. They have given hundreds of welders to RU-vid channels, so you think they in wide use, but they’re not, and there are problems with their warrantee. They have shills mentioning their welders in a one sentence post in pretty much every welding channel.Just a word to the wise.

Not to negate your comments about Everlast, but I ran one of their 200 amp ac/dc Tig units in production for 6 years before I had any issues. When I say production, I mean 200 amps, pedal buried almost every day, a minimum of 4 hours per day. Ended up buying another one after 6 years of use, I think I killed the main capacitors in the board. I called them, and even though it was out of warranty, they made me a deal on a brand new one. I really can't complain about them, for the money, it's 1/3 the price of a blue color unit. Eventually I was given a screaming deal on a Dynasty 200 and sold the Everlast to a buddy, but it's still going and he loves it. If you can only afford an Everlast, I don't think you can go wrong. I didn't get sponsorship, or a kickback or anything form them, I'm just a guy that welds all the time, for a living.

What has to be understood here, is that most high quality pro machines, according to industry statistics, such as ESAB, Lincoln, Miller, etc have about a 2% failure rate, while Everlast has had, according to forums, a much higher rate. Even if that rate were three times higher, it would still be just 6%. Most people won’t have a problem for some while, if at all. But it’s still much higher than the companies it’s trying to compete against. That’s meaningful. The other problem is that while they claim a 5 year warrantee, as compared to the 3 year other pro companies offer, again according to forums and complaints to the BBB, it’s very difficult to get that service. Even Zila, a well known guy on RU-vid had his welder held for 6 months, and when, after more than a few phone calls, had it returned, the same problem was there. This has been a common complaint. Then there are the many troll posts we see in welding channel forums. There’s almost always something like; “I can’t wait to do this with my Everlast welder”. I wonder if there is someone in the company that trolls channels and posts this nonsense, or whether they give equipment away with the requirement that the person do it. We do know that most of their welders, and now, plasma cutters, are given to the person in the channel. You can always tell, because they never doing anything without specifically saying that they’re doing it with their Everlast …..fill in the model number, often followed by something like…a wonderful machine. Really annoying. Now we’re beginning to see Primeweld do it too, which is why a lot of sites are suddenly using their machines, “testing” them, and saying wonderful things. Evolution saw was doing that last year.

You need 17+v for spray transfer. If you have the pulse option you can weld thinner materials.

When I weld at work on 1/4". Im around 300ipm and 25volts using 3/64 wire, it doesn't look the prettiest but don't look horrible to me

I’ve been studying your MIG videos pretty much on repeat. Thank you Tim for sharing your knowledge with us. If you have time for a question or 2, What type of base aluminum are you welding here? I notice you’re using the softer 4043 wire so maybe you’re doing a 3003 1/8” plate? I’m going to be mig welding 6063 1/8” rectangular tubing for a truck camper project and was wondering if I should go with 4043 wire or 5356? I have read that 6xxx series alloys do better with 5356 filler metal. Thanks again for all that you do!

Don’t forget by the end you had heat into the part. Some people pre heat aluminum for that reason to have uniform pen on aluminum. Remember aluminum dissipates heat fast. But not fast enough to no heat up by the end of a bead this length. Also try better filler. HF wire isn’t the best. I’ve tested their TiG tiller to Lincoln and Lincoln blew it away. Haven’t tried their spool but I’m sure it’s made in the same China factory and isn’t as good as high end filler brands.

One of the reasons you're weld had more penetration near the end or in the middle is maybe the aluminum was getting hotter as you kept welded so the material got hotter and you where able to get more penetration . Some applications in welding certain things its required to pre- heat the material to a certain temperature before you start welding. Thats what I was told by a guy I know who is a certified 6G welder at a nuclear power plant here in Crystal River Florida. But these are the extreme circumstances . Anyway may the Gods bless us all some more then others.

I have 4 lincoln welders from flux core up to my 180 for real heavy duty crane welding but my average welding is done with my 210 MP. I just found ur channel and subbed. I have been getting more and more customers needing Alu, welding. The last time I welded Alu, was with a stick and 20 years ago. do I need 100% Argon or can I use 25-75.. 85-15 which is what I use to make window bars. Any vids u have would be a great help that might also contain TIG. Thanks for the videos u take the time to do for all of us.

I used to widen aluminum racing wheels (40 years ago, before you could buy any size you want!) and used wire feed for speed. I also TIG for just about everything non-ferrous now.

@timwelds.. appreciate the video...inspired me to buy a Titanium Spool Gun I saw on open box the other day. Quick question...how tight should you have the nut on the actual spool (not the tensioning knob)....I ask because my gun will not pull wire unless its relatively loose (though the instructions say to tighten it until the spool won't spin). Appreciate a quick answer as I only have 1 more day to return it under open box policy.

I tighten it as much as I can with my fingers (no pliers). The spool still rotates fairly easily, but has a slight drag and won’t continue spinning when I let off the trigger. There’s a rubber sleeve and a flanged bushing under the nut. Make sure both those parts are there and that you’re using the correct drive roll. Also check the idler tension on the drive mechanism. Mine works great. I’d say just as good as my Miller spoolmate if not better. I’m not sure how much the discount was, but if it was a small savings and it’s not working well, I’d think about trying a new one. I hope this helps.

I've found its sometimes the gas flow... if i know the settings are good then ill adjust the gas flow, I wield thin gauge aluminum fences so the gas makes a big difference too... I quite enjoy ur videos though good job

Aside from the obvious being rather large and bulky what are the downsides of using a spool gun to do regular steel welding if any? The only big machine I have is a Miller Regency 250 spool Matic 3-gun and I couldn't pass it up for the deal I was getting and personally I'm not an individual with much in terms of finances so one of those situations where I have to work with what I can get

I enjoy your videos Tim! I was wondering if you know of a good economic spool gun for a Millermatic 250x? It calls for the Spoolmatic 30A. They've always been over 1000 bucks since we got the welder new in the year 2000, so never got one. Since we had steel backhoe buckets and trench boxes and bore casing to weld we couldn't justify it. Today they are 1895 .00 to 2500.00 new.

you need 17 volt , you said , Mig knob set and says 17 volt but i measured 50 volt open and 22 during welding with knob has no effect on voltage , i did this on 2 different Mig welder both same , what gives ?

You should at least clean the aluminum before you welled it. This will help break through the oxide. Oxide takes about 3500゚ to break through before you melt the aluminum. Also you should preheat slightly Before you start you will then get a very nice conformed Weld..

Do you by chance know if this spool gun or the harbor freight Titanium 150A spool gun will work on the Miller Multimatic 255? I was hoping to save some $ on a spool gun, the miller ones are so damn expensive, i could probably buy an acceptable Ac/Dc Tig welder like an everlast or something and still be saving money instead of buying a miller spool gun...

it won't connect directly, and I'm not sure what it would take to adapt it. I actually prefer TIG welding aluminum for one off jobs or short runs because it is more precise and you don't have to dial it in too much to the joint. A spool gun works great once it is dialed in for the job and allow you to really hustle if you're doing a lot of the same thing.

Speaking of tips that's the other issue my spool gun thankfully came with quite a few spare tips but they are all about four and a half inch long if not longer pieces of solid copper with a hole through the middle that don't screw in and are held by a colet

thats because the spare tips your talking about are actually Tig Consumables; tungsten rods, gas diffuser collet and body. Thats for a tig setup. you need a spool gun accessory kit

It's used specifically to weld aluminum, and uses a different wire, one reason is the aluminum wire bends easily and using a spool gun it doesn't have to travel as far.

@timwelds...Everybody says you "must have" AC to weld aluminum because you need the cleaning action of the AC to remove the oxide layer that melts at like 4 times the temp of the aluminum, so how is it that a spool gun on DC, even with no flux is able to weld aluminum? I have a Lincoln weld pak 100 from 15 years ago and bought an aluminum kit for it but never tried it. Am hoping to find a spool gun that can be used on this Lincoln weld pak 100. Your words look great.

Take some brake clean and spray it in the holes, Take apart the ports if you have to and spray them out, it fixed mine when it did it

Outstanding video and the fact no pathetic Google sales distractions . I bought the 140 with the spool gun , a helmet and one Aluminum spool and one flux core all delivered to Texas form Cal for 6.99 for all. I was shocked the spool gun is much larger then I expected yet still light weight. Stay away from Amazon and the prik Bezos. Always buy from the actual company or locally is you can staying away from the middle man. Again great vid.

So I am on my 3rd titanium spool gun because the wire feed wheel wont spin. Connection is good, loosen and tightened, on a dedicated 20amp plug. Any tips if I am doing something wrong? the welder works great for steel, just cant get the spool gun to even work.

They have a little switch hidden inside the cover of the machine. If you flipped that and tried multiple spool guns, I would guess that there’s a problem with the machine itself.

@TimWelds i went out and picked up this exact setup. I'm using 5356 wire. I can not get this machine to run properly. No matter how much knob turning i do, the wire burns back and drops gobs onto my practice tubing. I've tried watching all your related videos about 10x each. Any tips on troubleshooting? I'm getting desperate

I thought the setup ran pretty well for me. I have run some aluminum MIG before that and it’s a tricky process. First thing to check is your polarity to make sure it’s set to electrode positive. Also, just want to make sure you’re running pure argon gas with a high flow rate. 4043 runs much hotter and cleaner on MIG, so you might try that to start, but you should be able to get 5356 to work just fine. This was my question. He replied to another comment: The reason for the spool gun is so that they can sell you another accessory :) Just kidding, it's because the wire is softer and more difficult to feed through the liner. It can buckle and turn into a birds nest inside of the machine. With the right drive rolls and a different liner, it is possible to feed aluminum wire right from a machine.

I imagine it can, I drilled a 3/8 hole in the end of mine then drilled & tapped one in the side for a grub screw. I then attached a 6" piece of welding lead with dinse connector to the end where I can leave my factory mig gun and wire spool attached to the machine, and still use the spool gun by connecting the gas quick connect,control plug, and dinse connector.

so when i try to weld with my spool gun it just bubbles up and refuses to burn into the aluminum. no matter how i adjust my gas pressure wire speed or amps. any ideas whats wrong or what i got to do to fix it? its a titanium 140 im using 100% argon and the wire says its for aluminum.

I have the 140 and I haven’t had any issues with the spool gun. It sounds like your not getting gas coverage. Make sure you are getting gas( 100% argon) coming out of the gun. Check your gas settings and maybe bump up your flow. Clean with a stainless brush and then clean again, oh yea and then clean it again. Aluminum likes a clean bed to lay in. Hope you get it running, I love my titanium 140.

@johnmount1622 yea after 2 days of messing with the thing. Turns out a dirt dobber nested in the connecter and when I hooked it up it pushed the nest down the hose.

The second half of that weld penetrated and melted away because the material was getting real hot, it was cold when you started. It’s not necessarily a problem with settings. Pre heat pre heat

There’s definitely a bit of that going on, but I think that technique was the bigger factor in this particular case because of the change in the arc characteristics at the same place the weld changed, right where I reduced stick out. I’ve also had pretty good success on other 1/8” from room temp. It doesn’t really matter what happened here, though, you raise a great point. A bit of preheat really does help quite a bit. This spool gun doesn't appear to have a brake/wire tensioner; some guns do. Stops the wire turning into a rat's nest

That’s a great question! You do need gas, and it’s straight argon. MIG welding steel uses a different gas, so if you want to weld both materials, you need two types of gas.

Yes. Argon for aluminum. Carbon dioxide for carbon steel. 70/30 for galvanized. Helium for stainless. All weld shops I've welded for. 15 years experience

I don't understand why use the spool gun when you could just have a the wire mounted inside of the mig machine. thanks.

The reason for the spool gun is so that they can sell you another accessory :) Just kidding, it's because the wire is softer and more difficult to feed through the liner. It can buckle and turn into a birds nest inside of the machine. With the right drive rolls and a different liner, it is possible to feed aluminum wire right from a machine.

why do I need the spool gun ? can I just run the wire directly ?

The wire is softer, which makes it harder to feed. Some machines, including my HTP, are set up to feed the wire through a regular gun using a graphite or teflon liner and special drive rolls. If you’re only doing a little bit and it isn’t critical stuff, you might be able to get away with feeding it through the standard gun. Here are a few things to keep in mind if you try this: -you will still need to change to straight argon gas -keep the cable as straight as possible -larger wire will feed more easily, for example, go with .035” over .030” -5356 is much stiffer than 4043 wire and will feed more easily -go easy on the drive idler pressure and spool tension

Heat moves through aluminum much faster than steel. So that's why the second half was better. That's one reason many prefer tig welding aluminum with a pedal or button to control the heat as you move through the weld.

@@TimWelds After spending a few hours with my new hobart (210mvp) spool gun, I was shocked how much I needed to turn down the heat, if I did multiple passes. FWIW, I started at 4 and 70, and ended up with 1 and 55, on the fourth pass. Hope this others making multiple passes. It sure opened my eyes to getting good results on aluminum. Pete

Spray transfer is for 1/4 and over. You are not supposed to spray on thin metal.

True story for steel, but aluminum can spray thinner, particularly with 5356 filler that doesn’t run as hot.

Nah. You aren't looking at a real arc when you watch RU-vid videos on your computer. You're only seeing the light emitted by LEDs inside your computer screen, which aren't bright enough to damage your eyes. Same deal when you watch the news on a television: the news anchor being filmed isn't actually sitting in your living room with you. It's just a reproduction, an image on a screen, not the real thing.

Any professional company I've ever welded aluminum for... Absolutely will not tolerate heat marks like that on aluminum. Aluminum isn't painted. All heat marks show.
