Toyota Tacoma Frame Rust Repair Episode 1 of 2

My 2002 Toyota Tacoma had significant frame rust around the rear leaf spring mount, a typical place for rust to form on these trucks. This episode shows the tear down of the truck down to the bare frame on the rear section of the truck. I decided to go all in and replaced all suspension components in the back and make sure that rust was not going to be an issue anytime soon.
The next episode will discuss the products I purchased and will show the final product. I hope that these videos inspire someone to put in the work to fix their Tacoma if the truck still has value and is solid minus the frame rust. Before starting this project, inspect your frame to make sure there is enough metal to weld to and will be structural, since this is not a light job.

I noticed you used some in a can spray paint for the frame. Might i suggest something called Chassis Saver. epoxy paint that stops rust and is meant for frames. I am going to be doing my frame with it this week after doing some research to find the best paint.

Great vid man! Thanks for sharing. Wish my ‘04 Tacoma frame looked as nice as that. Mechanic said I’m like one or two speed bumps away from it possibly collapsing. Lol... Truth is, I was plain stupid not to catch the rust and deal with it early on when it was still salvageable. Oh well, live and learn I guess. 🤷🏻‍♂️

They certainly do...they replaced my entire frame along with brake and fuel lines and front shocks.....I AM A YOTA MAN now!

You might want to check the rear differential for rust also. They are known to pit and develop pin hole leaks which result in lost fluid so the bearings lock up. If nothing else check the fluid level, color, etc. Mustie1 has a great video on the subject. Garage Topics right on man cool! Bringing back memories watching this. I did this same basic restoration on a 1985 Toyota in 2003 after rolling it into the ocean. But because it went into the ocean I had to take it 100% apart and in the process I ground everything down to bare metal and repainted it all and replace the bed and cab since those had all kinds of hidden rust damage with newspaper and chicken wire and Bondo. Obviously the cab was crushed also so that had to go regardless..

That frame isn't that bad. I have seen worse at least its contained and its not every where I wouldn't hesitate to buy a truck like that.

Even if you undercoat those trucks they still rot out just not as fast. I'm in Canada and they put salt on the road and that stuff gets into every nook and cranny will rot from the inside out on the frame.

Calcium chloride on our roads here in idaho I'll just turn it into my insurance I have full coverage my way of thinking is I didn't tell them to spray our roads and hyways with that stuff I see alot or vehicles rusting bad from it , give me your opinion

I think the recall shouldn't expire it should last the life of the vehicle. once the frame gets replaced that's it. I love these trucks!

I wish that was the case, I have an 02 and its a great truck, unfortunately the frame looks like Swiss cheese, would love to save it though. The frame on this dudes truck looks brand new compared to mine.

What is the life of a vehicle? A Toyota can go 300/500 thousand miles with the drivetrain easily, they can't warranty a frame for 20/30 years. I certainly agree that they have some responsibility here though because these frames should not be dead in 10 years and many of them are. At least this guy is doing it right, chop out the rust and replace, do not cover it!!

12:08 at this point I would cut the frame off both sides and weld in a really good one from a junked truck. far too much work ahead, with the likely hood of a sub-standard result. Once I saw the condition of the frame at the leaf spring attach point.. I said.. UH UH! Just graft in like new.. if you want it safe in a lot less time. All the time ahead grinding and coating with expensive shit.. to make a shiny almost good enough frame.. just wasted time and especially money.

For years I've listened to people "in the know" talk about how bad Ford trucks are for rust...my '99 has some bad rust on the forward crossmember, rad cradle, and the rest of the truck is in great shape, including the box and tailgate. For the money that I paid for the truck used and considering all the money that I haven't had to put into it...looks like I made the right choice. Always loved the Toyotas, but damn, this problem is a real black eye on Toyota...yes, I know that Toyota didn't build the frames.

I'm getting ready to do this same thing to my 01 Tacoma, man. I'm going to order a kit from Autorust to repair the driver side frame section where the leaf spring perch hanger is. It is not as badly perforated as yours but it is getting there. The pass side is fine so I probably wont touch it. Like you said, it is worth repairing, its got 200k on a 2.7 and runs excellent. I've owned many Yotas, all 4 cylinders. To me, nothing compares, you get a lot of bang on Yota 4 bangers unfortunately this generation has bad frames. I'm gonna do all the work myself as well and have my welder neighbor lay the critical welds. BTW, I've gone the route of trying to get a new frame per Toyota TSB and had no luck since the original owner didn't get it in for the initial recall in service date, so yeah, thanks to that guy for screwing me. I called Toyota and they basically said I'm screwed. This pisses me off as I'm a big Toyota guy, all we have are Toyotas 5 total. Thanks for posting this, I'm glad I'm not the only one attempting this and I hate to sell it short due to a bad section of the frame and I couldn't in good conscience sell it without disclosing the problem.

Shit that frame looks perfect compared to mine! HAHAHA! ( may as well laugh about it, being mad at it does no good) My right rear shock mount broke completely OFF today. :-/ I have a $4800 pile...………..of rust. Now I am looking into buying a salvage truck from down south for a better condition frame to swap everything over onto. :-/ Thanks for the informative video series on this! BIG help!

Unknowingly I bought a mint condition taco without looking at the frame the underside frame had cancer so bad I don’t know if can be fixed, I got f%@# my own fault guess I’ll try to fix it now too nicer truck not too 2002=tacoma limited 5 speed limited 4x4 with topper thanks for your video👍👍

In the process of removing rust on my 88 F150 4x4. Thankfully Ford used open frame where you can get do every piece of it. Not sure how you going to get inside the frame...

have a 2002 2.4L 5 spd @ RWD. I heard about this, and not kidding, on my birthday Sept 24th (1991) 2016 I think only to get denied turns out it was GIVEN TO ME BY MY MOTHER wasnt going to be fixed just because it had a salvaged title, and a tree fell on the cab when it was parked, it was repaired and shortly after she found it at some dealer in 2012 (yes still have it after 8 years) besides the MASSIVE rust damage from HELL (TWO 3/16 steel plating around ther fucker) Welding is the most usful shit I have ever learned when i started in high school (and fuck the bullies, they werent laughing when i won 1st place with shelf and red/oak wagon during metals competition) wagon also won best of show. My advice? the world is fucking totally unfair, you only have yourself to rely on, learn to weld or suffer greatly and don't let NOBODY tell you what you cant do, I also have autism. period

1st gen Toyota trucks will out live you if you avoid rotted out trucks when buying. Buy dry climate trucks. Hot and dry climate West TX, Southern NM and AZ is a preservative for all steel bodies, including Toyota.

Toyota's was the worse of all the vehicles that's why that got sued and had to have a recall on them.and if ur truck had any modifications like lift kits or rock sliders they don't have to honor the recall and they won't either. Toyota had this problem for decades. I had a 93 it wasn't quite 10 years old the frame rusted into and broke in half folding up like a taco shell.

I did the same to my Tacoma. Rust wasn't as bad on the frame but 2 of the bed bolts broke during removal which was not fun. I also did a frame box kit at the same time.

I think I left out that my two most rear bolts, near the tailgate, gave me trouble as the thin piece of metal that was suppose to be a head of the bold just twisted and made for a bad time

Same situation here, I have my dads old 99 Tacoma and he just barely missed the recall. I live in Iowa so we have salt on the roads for like 4 months out of the year.

I have performed this task several times on Jeeps and Tacomas/Hilux...you did a good job in this vid. I always use marine grade spray galvinize on the cleaned up frame before I paint it..not sure it helps,but I feel better about it..lol

Just took a tall Vista shell off my Tacoma.. boy am I glad to be rid of that !If you want a van, buy a damn van.. but screw this shell baloney.. can't see squat, makes the truck lean in turns.. to heavy, have to crawl in and out instead of loading over the side. Phooey.

This is a great video; I hope I do not have to do all that work to lose a hose stuck in the neck of the gas tank I inserted to get gas out and now it would not come out for nothing; it is a thick blue hose the has a metal neck in one end with a ball; suppose to be the type to siphon fluids; it went in very easy on the clear end but I felt it pass some sort of flap deep inside trying to reach the bottom of the tank now it is there for good...please tell me this is not what i need to do to take it out of there??!! I can see thanks to this video that the gas tank neck has a ring that connects the gas tube to the gas tank neck but seems that is under the bed in a place that is not easily reachable unless using a lift, which case I would have to take the bed out to be able to work the gas tube out then get the hose easily? What have I done!!!??? LOL.

The topper on my tacoma has the exact same problem, the left handle latches but doesn’t lock. Also the frame looks like it’ll fall apart so there’s that. Otherwise no issues with the truck just small bit of rust on the exterior, seems to be this trucks only downfall.

Seeing how it's the same frame chevy/GMC use on the canyon and colorado.. I fail to understand how Toyota has a recall on these frames but Chey / gmc does not. Same issue.. same location. Cheep as metal in the frame.

What a cheap frame, the cross members are not welded and the frame and cross members are c-channel. just throw the truck away.

I have a 93 dakota thats pretty rusted out in the back only. I'm building 2x4 3/16 steel box in the back with a narrowed 9 inch ford rear with 18" wide Mickey Thompsons for drag racing. Each frame rail is being moved 9" inboard. That gives me 24" for each 18" tire, 3" clearance each side of tires. Already have a 388 chevy built for it with around 525 horsepower.

I just found out the previous owner of my 2002 tundra v8 did the frame repair recall at toyota dealership,bought the truck in good shape 5 days ago with 173k miles for 6500 ,one owner really good maintained. Thank god.

And if ur truck had any modifications done including lift kits or rock sliders they don't have to honor the recall. How convenient for them.its been a problem with Toyota pickups for decades. All the way up to and including 2011 I have heard of a 2016 doing it but haven't seen that first hand yet.

At least with my '89, you could still order a new OEM frame from toyota. I've wondered about buying one, powder coating it, and swapping everything over.

Here's a tip: at 16:48 you showed how dirty your filters were. I noticed that you could see the label on the filter and if read the label you'll see that yo had the filter installed backwards. The writing on the filters say "mask side". Totally agree with what you said about the mask. Spend the extra money and get the good one.

Toyota lost 3.4 billion dollar case about truck frames. they are replacing mine now, and gave me a loaner Tundra. Frames are back ordered.

Toyota doesn't have to honor recall if u have any modifications like lift kits or rock sliders it gives them a way out of replacing and they are using it.

I probably will someday. Funny you mention the miata...I reached out to the owner and found out he sold it after a month! I doubt I want to know the condition it's in now. Might end up on a haggard garage episode soon When I sold the Miata, the goal was to get an s2000 or a 350z. Looked at a few, but ended up finding the tacoma for a great deal. So far the tacoma has been super practical. Actually picked up some new wheels and tires for the G8 today with the truck! Thanks a lot for watching! That's how they got the name taco.toyota has a factory recall on their truck frames but if u have any modifications like lift kits or rock sliders they don't have to honor the recall which gave them a way out of repairing alot of them they should of.i have heard of a 2016 having this same trouble so much for the reliability. They ok if u replaced ur frames every 5 years or so.

I did a similar project on my taco a few summers ago. It had rusted apart in the exact same spot.

I love mine. It's got 221k miles on it and still shifts and runs perfectly. I wanted to build a new frame for it, but I ended up deciding that was a little too much fabrication for for a summer. Sadly, I'm selling it soon to say for the next project.

Good job, I would defiantly go all the way to the front of the frame with the rust inhibitors paint, otherwise under the cab and engine will do the same. Thanks for sharing!

+michael jagger thanks! yea idk what they were thinking. The main reason it rusts is they did not add adequate paint on the inside of the frame + no drains which is why they rust out super easy

Most of these trucks with the issue are made in America with American steel. Not all, but most. Not to mention if you live in certain climates it will speed this up.

+Z Zaddari Made in America. However, the frames were outsourced to Dana I believe and they are responsible for not coating the frames correctly, resulting in premature rust

Toyota pickups in japan had the same problem. Toyota had this problem for decades. That's why they call them tacos they rust into and broke in half folding up like taco shells.

Gerald Swain You are correct, but the material Toyota used wasn’t the issue. The coating that comes from the factory to prevent them from rusting was minimal. And obviously below average compared to GM, Ford, and Chrysler . Without a coating , salt will eat away at any steel. Wether it be made wherever.
