Looking good. Yes try expanding foam for the gap but remember to wear gloves when you're at it. Use a small paint roller and you'll get the dents on the door out or a big magnet fishing magnet and connect it to the winch to pull it out. 👍😎
For smoothing the door seams I'd suggest a few coats of high build filler primer instead of bondo filler as it will stick butter and hold up when really thin unlike bondo.
For the gaps id use camper/rv caulk across the bottom on the outside to seal out the water/salt thats unavoidable as we both live in the rust belt (minnesota is pretty much just as bad for road salt) then go all the way around from the inside with low expansion spray foam to seal out the wind noise. Low expansion foam will require more cans but is way more controllable, less messy, and more dense to hold up to the weather and vibration better
Would the welds be better if you had a MIG welder that used gas shielding VS the flux type wire? What about pool noodles to fill in those gaps around the back doors? Cut them down to fit, then epoxy around them...Or, use spray foam maybe? Then epoxy around it to finish it off and create a smoother finish.
Yes the flux can cause variations that are out of the control of the welder. The wire I use seems to be the most consistent I have found in the last 20 years.

I picked up a cheapo Harbor Freight Multi-Process welder which can do flux or gas MIG welding processes....I just need to get a bottle of Argon so I can weld Aluminum...something my $100 MIG welder can't do LOL. I haven't tried welding with the shielding gas yet, as I haven't had time this year to mess with any of it unfortunately.
A body shop would of had me pull those rear windows out so they can handle their business then have me come back and reinstall them after its painted. But I know, I know, I know its fine.😊
@@redneckcomputergeekalot of people don't know that 99% 0f all body shops and car dealers call a mobile glass shop. People say I want my window done right so I'm taking it to the dealer. Little did they know we come in the back door and do the job😉
