When I machine up my collets. Machine it like a top hat the collet locates on a shoulder to the chuck jaw. Then machine back at the diameter of the piston or whatever you’re trying to machine to another shoulder. By doing this once you have the linear dimension set you can reproduce it every time accurately helps eliminate potential errors
Aannddd I still don't know the secret of welding aluminum. So, you're using an aluminum welding rod but taking the filler material off the end without flux...? Is the other filler material scrap aluminum or something?
This sleeve was machined oversize. the cutting oil on the piston and sleeve, causing a seal to create this effect. And it looks like the sleeve is not yet honed. So the piston to sleeve clearance wil be in spec after honeing
Yeah, you could have gotten contaminants into the weld. Perhaps there are better ways to fill it than using wire. If the nay sayers had to use those things, and had to make a bush fix, they would or it wouldn't get done. Perhaps take this video as another way to do a fix.

Safety first , it was not efficient more than bought the new cogwheel . in terms of the technology that cogwheel was made with old technology many years ago , some 100 years ago .
