1st Gen Cummins 5spd Rebuild - Getrag 360 Overhaul(bearing replacment)

Dissassembly, bearing replacment, shimming and reassembly of a Getrag 360. This is the 5 speed transmission often found behind the 1st generation Cummins 5.9l in Dodge trucks. It is out of my stock 93 D250 with 216,000mi and was only making a slight bit of noise here and there and probably could have been ignored for a while longer.
I do not disassemble the mainshaft or even remove the countershaft as my transmission only needed bearing replacment and shimming.
The service manual for the 360 is available in PDF for FREE on the internet. Download it and read it, it is well written compared to many other manuals. G360 Tech training video • Chrysler (US) - Master... It wasn't on here when I made this video.
Take whatever safety measure you feel necessary. This is NOT a video about safety, thats entirely up to you. The 'rogue snap ring' could put an unprotected eye out.
I am NOT saying this was done correctly, only that this is how I did it and it works.
Your Craftsman and Husky tools will work fine for this job, no need for Snapon. I do recommend a Brass drift or punch instead of the funny looking antique hammer I used. The Verneer caliper did not work well for measuring the bearing protrusion(height above case). If it is not held perfectly vertical, the reading is useless. I ended up using a straight edge and feeler gauges but the best would be a depth gauge as mentioned in the manual.
Tools:
- Hammers and punches/drift
- 13mm and 30mm sockets. Perhaps an impact for that 30mm nut
- Internal snap-ring pliers LARGE i.e. Snapon 9000A
- External snap-ring pliers MEDIUM i.e Snapon 7000A
- Diagonal cutters (dikes)
- Prybars
- Pipes of various diameter to install bearings
- Cut-off wheel and chisel OR
- Split bearing removal tools
- Depth guage, straight edge and feeler gauge set or Veneer caliper
- Torque wrench (maybe not really critical for this one)
Supplies:
- Anerobic gasket maker
- Black RTV silicone
- Loctite 242 (blue)
- 5w-30 oil
- Petroleum jelly(Vasoline)
The cutoff wheel is used to cut a very deep groove across the inner race. Go as deep as possible without going through to the shaft. Dont hit the gear teeth either. When the groove is deep enough, the chisel is used to crack/split the remainder of the race. Even the slightest crack will loosen up the race enough to remove it. If you have one of those fancy split bearing tools and puller, go ahead and use that instead. DO NOT DISCARD the old bearings and races till you have completed a test drive, they are so very useful during reassembly.
When removing/installing the mainshaft from the case, the loose synchro ring has a flat spot which I think needs to face down to aid removal. Either way remember to install this synchro ring when installing the mainshaft.
When prying and pounding, be sure everything is properly supported and cushioned, careful what you are prying on. A single slip with the hammer could ruin a bearing cage or synchro tooth.
Shimming:
SHIMMING is 100% necessary if the bearings are replaced!!
Measure how far the bearing races stick up above the transmission case. This is Measurement A
Measure how deep into the tail shaft housing the bearing holes are. This is Measurement B
Measurement B - Measurement A is the Bearing Clearance.
Your shim pack should = Bearing Clearance + .006"
This removes all clearance and actually applies force(preload) to the bearings.
At 216kMi this tranny looks really good. Yes the bearings were slightly pitted and the races very worn but no signs of negelect or overheating. The teeth are just broken in, no extreme polish or visible wear. The synchro rings that I could see had plenty of meat left(shifted fine anyway) and even the shift forks will last another 200k.

Great video. Mostly because it convinced me to remain a contractor and let someone with the experience and knowledge do this while I do what I know how to do. The imagination that had to go into making this all synch and work doing what it does is beyond me. Kudos to anyone who can recollect how this ought to go back together.

L Helbock hey, what did the oil look like before you changed the bearings? I suspect mine may need them. Very tiny shavings in the oil.

What kind of noise did your transmission make before the rebuild? My Getrag 260 is making rattling noise (like shaking marbles in a jar) during idle but the noise complete disappears when the clutch paddle is depressed. Some rattling noise can be heard when engine braking at low speed. Otherwise, it is fully functional. I am wondering if it is due to a bad counter shaft bearing or shim. Thanks for the insights.

Great how to, I'm not much of a mechanic, but I have done one each manual, and automatic and I agree with the other poster, you made those Bering removals look like a common man could do it, and still have hide left on your hands, nice work!

Make no mistake cutting inner races like that takes skill, good eye sight and is nerve wracking, especially the first time. Not everybody has a press and bearing clamps so this is your go-to unless you take it somewhere. nice job!

Great video and write up! Not to many "how to's" on youtube on doing this. I think your the only one that I seen at least. I have to rebuild my g360 and was going to have a shop do it but since I watched your video and also have manual on my side, I might do it myself. I have all the tools already todo job. Thank you for takeing your time to do this.

Thanks for posting this, my getrag was popping out of all gears but 4th and when I dropped it I found my input shaft had play. So I think that bearing is the problem.

Simple gearbox, at least the 5th gear is inside the main housing unlike some other makes who have fifth gear hanging out the back so you cannot tow a loaded trailer in fifth or it will cause box failure, and can be fixed on the kitchen floor it seems.

Thanks. Was your input shaft in good shape ? I have read that the pocket bearing is known to wear prematurely, but maybe the correct preload and new pilot bushing will take of that. I am getting ready to work on an earlier model G360 with a slightly different case than yours. Thanks again

Yes. All of the 'hard parts' in my trans were in surprisingly good shape considering it had over 200,000mi. I firmly believe that proper setting of bearing preload is essential to the longevity of this transmission(and the stuff connected to it).

I'm experiencing an issue with the truck popping out of fifth gear on deceleration. Could this be a synchro issue?

+easytopleez33 The synchro rings are used to prevent grinding when changing gears by synchronizing the rotation of the different gears. They are unlikely to cause the transmission to pop out of gear. A few possible causes of popping out of gear would be bent/damaged/worn shift forks, worn/missing 'dogs' on 5th gear and its mate or even really bad bearings causing excessive play on the shafts. The only way to know for sure is disassembly and thorough inspection.

+woodey028 Thank you. The rebuild kit is by Transtar BK261 or BK261WS(with synchros). Im pretty sure I got it off ebay from a 100% rated seller. Ebay has shim kits too.

Still have the truck, trans is going strong. It now hauls an 11' in bed camper. Im not sure what they sounded like when new but its quiet as the day I rebuilt it. I did have to replace the output seal recently, the one provided with the rebuild kit was low quality.

I am in the process of putting my getrag 360 back together. Just wondering what the marks need to be aligned to on the speedometer adapter. I see different numbers and marks on it. Just wondering if you remember how yours went back on.

On mine, I have the 26-31 notch on the bottom, aligned with what looks like an arrow in the tail casting. Hope this helps. I read somewhere that the number has to do with the number of teeth on the speedo drive gear? If anyone has more information on this, please share!

My Getrag is jumping out of 1st gear as soon as the clutch begins to engage, its chatery taking off in second. Can a worn out front bearing do that? and if so could the main shaft be hooped were the input and back section go together?

I usually associate jumping out of gear with worn teeth(dogs) where the shift collar/synchro engages the gear(1st in this case) or a bent shift fork. Chattering on take off could be high spots the flywheel face, kind of like warped front brake rotors causing steering wheel pulsation. I imaging (really)bad bearings could cause these issues also but for me the first indicator of tired bearings is a loud growling noise under load(especially in 4th gear). As for a 'hooped' main shaft, I couldn't say but there is a bearing between the input and back section that would allow play between the sections if worn. Good luck.

@@LHelbock I have a chattering noise at takeoff in first and second. 3rd-5th it seems to dissappear. I had a shop put a new rear main in and they re-filled the tranny with 75-90 synthetic. I had intended to change it back to 15-40 syn, but didn't do it. 2 years and 8K miles later and now the chatter. Any ideas on issue(s) ?

I'm thankful for your video! How hard was your input shaft to turn after this. I measured with feeler gauges and added 8 thou preload and it was TIGHT, pulled out 2 and feels a bit better but still seems tight. Any thoughts?

+80on4ds I never measured the rolling torque and just shimmed it per the instructions in the manual. Nothing felt too tight to turn by hand when I was finished.

I had the same issue. I measured the Protrusion and the depth of the bores figured the difference and added .008 for the preload and it turns ok but Damn tight in my opinion. I shimmed again using .006 for the minimum preload and feels tight. But, ran it anyway. So far so good. I did, however, run it 500 miles and went with a full synthetic 5 w 30 and been keeping an eye on it. Shifts good and don't feel hot when it's been ran. So I guess, it's fine

L Helbock well i mean like does the 4x4 drive go through the tranny? Or does it just hook into a transfer case? And then that runs the front tires

4x4 requires a transfer case that bolts to the transmission. A 2x2 G360 doesn't have anywhere for the transfer case to bolt to. The 4x4 G360 has a different tail housing, etc. Thats all I can say without guessing.
