It is not a bad idea to intall an extra ground wire from the battery to the motor. There is lots of chance for a bad connection going through the sub frame.

This is why I’m getting the Beta 300 r, got to have a kick start when in the remote bush, stuff the added technology and electrics. I also own a new `KTM 1290 Super Duke and have had nothing but electrical issues, to much tech.

I was going to get a 2024 250xc but ended up getting a 2019 for this exact reason. I am a yz guy but wanted to make the switch to ktm but did not want Efi. I think I’ll be keeping the 2019 a while

We have changed the harness so it doesn’t have power there and is covered. Happy to send you a new one. You can also just plug the connectors into each other to keep it protected.

Not that you need to hear this, but I never allow any wires to dangle within the bike, even if I'm 100% sure they aren't live. All wires must always be plugged and taped, tucked away and zip tied as if they are live! Great show as always, I love how you take your audience with you to figure things out and diagnose, you are a master tech for sure!

Loved my 2017 KTM 300 but my next bike will be a Rieju 300 , kickstart, carb, KYB suspension and premix what was good in the past is still good

That's great Morgan, electrical connection is life on these bikes. KTMtalk guys posted locating the ECU connector under the number plate, removing the plug and putting silicone paste on the connector end to protect it from water. An easy way to add another ground point is run a longer colt through the coil mount so 1/4" sticks through the rt side,. That's enough thread to put another ground & nut back to the battery ground on the frame & send one to the starter mounter bolt.(double gd). Thanks again for posting. Last item for electrical maintenance on yuor bike DEOXIT - awesome connector cleaner for maintenance.

I've always added a ground wire from the battery negative to the coil ground on KTMs. I had similar problems years ago and that solved it so I've done it ever since.

Morgan, Not that you need help or anything. But personally I've always disliked wrapping loose wire connectors in tape. Even if you use good tape there is always a transfer of the adhesive. And 4,5 6 times of wrapping and unwrapping always leaves them covered. Maybe it's not an issue for you, but I've always hated all of the dirt and grime that sticks to the adhesive. It just introduces another headache (cleaning the terminals). So typically, what I do these days is use 1/2 of a matching plug as a dead plug. In your case I would use the female end off of another plug. Silicone up the end and snap it on to keep the male end insulated. And when you need to use it again, just pop the plug off, plug everything up. No muss no fuss. And no dirt/adhesive to deal with LOL

Good stuff! I use these to temporarily cover bullet connectors. For what it's worth. There's also a size that's perfect for plugging speedo gears, on front wheels, when not in use.

Good find bud. A short circuit will absolutely cause a fuse to blow. Nothing a small piece of black electrical tape can't fix. Bad grounds cause all sorts of weird stuff so you may be on the right path for the fan issue. Or the cheap Tusk strikes again.

Despite what you have found, or are still chasing,I have made it a habit,to run an accessory ground,that is a stand alone wire from the battery, to the engine case anywhere. These newer bikes are notorious for not having adequate grounding, with aluminum and plastic subframes, dirt,moisture, and greased bearings and the like, as the bikes(or anything) are super sensitive, to a constant good ground. A poor ground affects charging,starting,fans,lighting,and a good time.

Had an 18 model with battery ground to the subframe which became an issue, ran a seperate 10 gauge wire from battery to frame, no more starting issues.

TNM barrel connectors for the light switch is a way to install the switch, turning that current on-off. Just plug the male barrel into the female barrel completing that circuit without the switch. My TX has a TNM harness with a light on-off switch.

I have the tusk fan on my 2018 300 xcw. Same problems, fane came on in the garage for no reason, erratic temp readings. Every connection point was partially melted.... Cut off all connections and hard wire it "solder all connections" and problem solved. The connectors are junk and caused too major resistance.

Glad you figured it out!!! Maybe change the connection on that headlight leg to where both ends are shielded on the bike and color coded for hook up...?

Yep. I’m also thinking about a waterproof connector there that would be totally insulated when unplugged. The best way would be to have it be a switched ground so that it couldn’t have any issues.

Gotta love aftermarket stuff... It's crazy to think that better connectors only cost slightly more than those old style but connectors, but companies still use them... I know I would pay an extra couple bucks for a product knowing it has quality plugs than pay less for junk... Thanks for sharing the diagnosing process though!

I'm glad I made my own light harness instead of buying one! They want too much money to have a design flaw like that! But ill trade you problems! I blew a coolant hose over the weekend and decided to pull my head and found a cracked cylinder! Waiting to hear back from KTM on it. Looks like im racing my 08 this weekend😢

22 TE 300, they did a poor job of wire management behind the headlight mask. I have a feeling the harness is for more than the North American market. I laid it down and smashed the the headlight and mask. As it pushed into the steering head a 6 pin connector got smashed and one pin that was hot grounded out and blew the main fuse. That kills everything from the starter relay to the EFI and pump. Everyone with these bikes should learn where the fuse is and have the tools with them to remove the seat and have needle nose pliers to pull the fuse itself.

All my ktm Husqvarna I always run a 40 to 50 amp wire from the negative battery strait to the motor with good fittings on each end for stroke or two stroke some times to the clutch slave cylinder bolts will fixes lots of problems like starting battery charging an much more

Great tech vid.... I guess I need check the ground on my bike. Crazy stuff happening with displays and such, under voltage does that. Ground issues (high resistance = lower voltage) would certainly cause that. I would bet the fan issue was related to the ground. I've heard of the tusk controller having issues before. I've had no issues with my tusk fan, but I have had an issue with a dead battery once when I had not ridden in several weeks. Not sure it was the fan though. I bump started and had no issues the whole ride and not since. Nice find on the harness. I would just slather in di-electric and make sealed up dead end connectors for each lead for when you run the plate. Just toss in your tool box when you have the headlight.

a reading of 500 from the fan might mean the thermistor for the fan could be going bad, might need to test at 72 degrees and look for a certain OHM reading.

Sooo back in 2019 when I had my 2019 xcw, I had a ground strap that got loose, and it was sporadic, started it to load the bike, started to get to the enduro line, flagger dropped the green flag, and nothing… I pushed it and jumped and I think my weight must have moved it and it it fired it up… continue with race and it would randomly bog out and come back on, eventually it got so loose that it died and wouldn’t restart… pulled seat and checked everything and sure enough ground was loose… snugged it up and never seen the issue again!!

All since the Acerbis tank was put on seems like. Greased steering head bearings will not allow good ground through the triple clamps. Just put a rubber tubing over that male plug.

The cable twitching is normal, just a little electromagnetism. You should see the battery cables jump when starting a big diesel on a 24volt system.

those tusk fans with the temp display are notorious for doing exactly that, reading crazy temp, and coming on when bike is off. running in the middle of the night killing batts. garbage.

If it matters I’ve found that if you make sure you hold the kill switch until it’s completely off it won’t backfire when you kill it.

i had the same problem with my tusk digital thermostat. i washed the bike and half hour after it was dry the fan came on at normal room temperature and went haywire not water resistant... ordered another dig.temp kit and back to normal. but always drains my battery if i don't have it on the charger daily.

Dont use loctite or die electric on those connections, let the threads if the bolt help with conductivity too. Dielectric is actually an INSULATOR! theres conductive pastes, but anti seize works well, and or seal clean connections with dielectric or better yet fluid film.

I'm at 10hrs and headed to the shop for a second time. Now it's a 3 long 7 short blink code. Supposedly an ignition coil code. If they can't reset and clear the code it wont be until the 20th before they can get to my bike for warranty work. Much more of this and I'll be back on a YZ.

My buddy has the tusk fan and it does the same thing. On and off with erratic readings. I think they are just junk.

The aftermarket is going to need to come up with replacement wiring harnesses for these bikes in the future, or they will be throwaway bikes. The harnesses are poorly built for the conditions and vibration they encounter

Morgan, I heard you say you're going to add dielectric grease to the failed connection. I think I heard @TacoMike say that dielectric grease is not conductive. If thats the case, would it help in this situation? I'm trying to learn here along with you so any insights are welcome

Correct, it isn't conductive but it is protective so it will allow the metal on metal to stay that and keep any corrosion out.

My bike blew the starter relay and popped a fuse. Also found battery was extremely dead and not able to hold charge. Do you think the battery jolted the starter relay causing it to fail, burn the fuse and relay? I changed the relay and battery and the bike started up. My bike is stock and has all the stock wiring behind the number plate. I checked the ground strap and it’s nice and tight.

Fan modules are low quality 2 failures in weeks. They just turn on by themselves run the battery down. that's why there 40 bucks. Keeping low V fan swapping plugs to a trail Tech module. There's also an issue with a cross threaded bolt in the coil from the factory my 23 shuts off on the whoops. gonna start looking for that.

I've heard about it the cross treaded bolt a couple times. Must be influencing the coil ground but so odd. My xc 250 only does it under a real pounding. Or the equivalent to that from a washed up grey bearded 45yr old harescrable'er. Lol I'm gonna take a peek at mine tomorrow after I clean it up from last week's race. Let u know what I find. Just buy a YZ250. THE MOST reliable bike money can buy. Ktms are cool…. But they are more money and the forks on the Yamaha are way way better. Yes you have to kick the yz and it vibrates more…. But it’ll always start.

I'm having an issue with my 23 300xc... battery drain. It's like the ECM isn't shutting off. It's almost intermittent tho. Super annoying. Bike has 10 hrs on it.

I have a 2023 fc250 16 hours, press the start button and nothing, I’ve cleaned all connections, the ground, replaced the start stop button replaced the starter relay, battery is good, and still nothing any ideas?

I can jump the starter relay and it turns over also and can bump start it and the stop button works.

Just bought a 2024 husq 300 TE . Not even an hour on the bike and I go to start it up and it starts bogging down when I gas it. Now bike won’t start what so ever.

@@highlandcycles well I think I’m gonna take it back to the dealer shop tomorrow. Because the idle is not at 1400 to 1500 and my rear break is locked up. I know they’re not perfect but I don’t wanna mess up any warranty.

It turned out that it wasn't a bike issue, so how would a different bike be the fix? BTW - TM's have lots of issues and you can't find parts!

@@onthethrottle7104 what issues do they have? Haven't heard an owner complain about parts. Many say its not a problem. TM is doubling production capacity. Only 300 problem (which has been rectified) was PV reset.

But, the only real thing I don’t like about the bike is 100% KTM’s fault. The fuel mileage and tank/pickup design are not good.
