2008年、私たちは5軸加工機の導入をきっかけに5軸加工の限界に挑戦しようと動き始めた。5軸加工機はクランプ個所以外が全て加工出来るので、ほぼ球体が加工出来る事になる。
マシンのφ500mmテーブル上で出来る球体に近いサンプルとして辿り着いた答えが、「1/1ヘルメット」プロジェクトだった。究極の5軸加工サンプルを作るためには、当たり前だが機械はプログラム通り精度よく削れる事だ。
しかし当時の5軸機はまだまだ発展途上が多い中でそれを実現させてくれたドイツ製のDMGのマシンだった。
そして優秀なマシンに指令を出すCAMシステムは限界に挑戦するエンジニアスピリッツを後押ししてくれるCAMシステムが不可欠だった。
オープンマインド社、hyperMILLの存在は今では私たちの5軸加工に無くてはならない存在だが、10年以上前から独自のアルゴリズムに圧倒的な干渉回避能力と、操作性が良い上に使い込むと本当に奥が深い。私たちの技術探求への熱い想いをHyperMILLは間違いなく加速させてくれました。
この度500万回再生という機械加工動画としては圧倒的な数字は、大槇精機エンジニア達とDMGMORIとhyperMILLのコラボが生み出した技術の証明だと思います。
2009年に作られた「1/1ヘルメット」と動画は、当時の学びと努力の結晶が色あせることなく5軸加工の象徴として輝き続けている事を本当に有難く思います。

In 2008, we started to push the limits of 5-axis machining with the introduction of a 5-axis machine. 5-axis machines can machine everything except the clamping points, which means that they can machine almost any sphere.
The answer to this question was the "1/1 helmet" project, which was the answer to the question of what kind of spherical sample could be produced on the φ500mm table of the machine. In order to make the ultimate 5-axis machining sample, the machine must be able to cut accurately according to the program, as a matter of course. In order to make the ultimate 5-axis machining sample, it was obvious that the machine had to be the one that would be used for the machining of the helmet, but at the time, many 5-axis machines were still in their infancy, and it was the German-made DMG machine that made it possible.
It was essential to have a CAM system that would encourage the spirit of engineers to challenge the limits.
OpenMind and hyperMILL are now indispensable to our 5-axis machining, but for more than 10 years they have been providing us with unique algorithms, overwhelming interference avoidance capabilities, and ease of use that is truly profound once you get into it. HyperMILL has definitely accelerated our passion for technological exploration. The overwhelming number of 5 million views for a machining video is proof of the technology created by the collaboration of Daishin Seiki engineers, DMGMORI, and hyperMILL. I am truly grateful that the "1/1 helmet" and the video created in 2009, the fruit of our learning and efforts at that time, have not faded and continue to shine as a symbol of 5-axis machining. As we have grown over the past 10 years, our key partners, DMGMORI and hyperMILL, have also continued to evolve. "The world of manufacturing is changing at an accelerated pace, but the relationship that can now be called a family will not change and will continue into the future.

@@jamesbizs I do understand you think I ended up here from a recommendation? Hard part is the drawing bro, knowing the metals and what tools to use. High spindle velocity for aluminum and two edge cutting tool. Wow. All you did was tell the program where to start what tool you used, how fast to spin, feed, etc. you used a code generating program. And still praise yourself.. it’s easy dude. Yeah it’s harder than a 12-axis I’ll give you that but it’s easy and you’re welcome for the comments

@@0205mikibou it’s harder to make a 3D drawing so detailed than to program you idiot, some drawings take months to complete, the drawing will always take more time that the programming. Even with knowledge in both, a helmet by titans of cnc machining you could program that I’m sure but can you do the 3D? Even with a 3d scanner it takes time, get over yourself

Vector milling is so dope. I wish we used it in programs at my shop (have 5 axis machines) but it was deemed too difficult for the average mouthbreather operator and only a few of us could figure out how to adjust offsets and fix parts

Even though I am to become a electro engeer, and has been an electrician before I started studying, I am really impressed. I worked in the indusrty, and have seen a lot of nice work and crazy engineering. But this is one of the best so far.

Just to share some info for those who're curious; 1. This is a CNC machine, machine that can be loosely categorize as a "Mother machine". Machine that can build other machine. 2. There are many cnc machine maker out there. Some of the familiar brand are DMG, Mazak, Mori Seiki, Haas etc. 3. This is a 5 axis machine - 3 axis of rotation & 2 linear axis. Probably it used 2 setup to machine the helmet. 1 from the bottom & the other from above. 4. The whole setup process is not simple (like many have noted). You should have a finalized cad file & then cadcam would help you to produce the rough program. After that you'll have to fine tune the g code i.e. Select the right cutting tools, optimize the speed & feed rate. And before the actual machining is the dry run / air cut / dummy run. 5. Common CAD software to produce the design are solidwork, catia... 6. People tend to underestimate the importance of machine tools but they are more or less involved in manufacturing your stuff.

I disagree with dry run part of your comment. without the stock it won't show any flaws. and when u do nc programming, first thing u do is selecting your tools cam soft uses to calculate paths.. and defientely u ain't manually editing that 5 axis g-code unless u're crazy machininst seeking for a new job

Pawliukaz hahaha, and 3 linear 2 rotary. Look again. I'd like to know final time invested in this broken down into cad, cam, fixture design, setup, tool setup and program verification. To get this to run like that... there are several scrap helmets some where. Not to mention they did this in hypermill - from what I hear it's ridiculous to get good 5 axis (having said I use mastercam and this would be a difficult part imho. I'd probably use msurf with sphere projection. On the inside... idk. I'd see what port expert looked like. Wish I could get that solid, I'd like to play with it.

This is an amazing piece of technology. All the intricacies are mind blowing. I mean, I've seen a 5 axis CNC machine cut some pretty tough parts but nothing near this intense. I'm not gonna lie..I'm impressed.

You're looking at a few pages for a washer cycle on FANUC 😂 I'd hate to be the setter writting the programme manually for this, when there's 3D CAD software which could simulate the machining process & create the whole programme for you. Doing this manually would take weeks 😱

5 axis rocks you can really make most anything stronger then most any other method dollar for dollar. What a great example even though the video is many years older now you cannot get tired of seeing this helmet being made what a great biker cyclist trophy that would make.

@passani1 Haas is a design of 3 axes, and DMG is a design of 5 axes. The prices are different, too, but naturally the design of 5 axes is better when I compare performance. Thank you for comment

You are idiots. I am a cnc programmer and this program was done in hyper mill a cnc cad cam software. It probably took between 20-40 hours to write this program and design the fixtures

it actually depends on the method of 3-d printing, metal deposition might be a messy ordeal but the binder printers that they use for brass castings can get magnificent tolerances. also 3-d printing can do inside corners with ease and make parts that otherwise would need some engineering work to get them to assemble together. i posit that in the future we'll find that the cnc machines come equipped with metal deposition extruders, a hybrid of the two technologies.

@DanFrederiksen - it might not make sense to make "one-off's", but this degree of complexity and high quality finish means they have an easy ability to make aluminum molds for doing production runs of cast/molded pasts.

Since it is processing while repeating a test, exact time is not known. I think that it has taken uncanny time. The quality of the material is aluminum. CAD is catia v5 CAM. It is HyperMILL!
