A research group making prosthetic legs from 3D scans found that the sockets were more comfortable if they used hard materials against soft flesh and soft materials against hard bone. They used a device with tons of actuators and force sensors to measure the squishiness of different areas on the stump.

This is a really awesome video. It's so rare to see such great descriptions like this of complex design workflows. These usually get skipped in favor of mechanical build and testing footage, so its refreshing to see such a skilled creator walk through the intent.

The thing is that when you’re working with rigid materials you usually think “oh it’ll start to get uncomfortable cause of it’s not going to squish at all.” But in this case because it’s perfectly formed to the shape of your face there’s not really any pressure points or other places for it to start becoming uncomfortable. And the solid material allows for way better breathability because it doesn’t squish to your face. The rigidity also likely makes the whole experience feel more real because it always will move exactly with your face

This approach works if you have uniform stiffness of the soft tissues of your face, but in reality there is only a thin layer of skin on your forehead, and there is still a layer of muscle and subcutaneous fat on your cheekbones/cheeks. And if the pressure on the forehead can be great, then the pressure under the eyes must be much weaker in order to feel comfortable. VR helmet masks are soft not only to fit different face types, but also to compensate for the pressure on different parts.

Yet again an incredible video. You are leaps and bounds beyond any creator I know of in terms of raw skill. It's just not that often that people with 15+ years of experience branch out to become content creators. It would be super interesting to see a video of you talking about your education / career and to kind of touch on where you picked up your unique blend of skills. It's very inspiring to see someone who is just very very good at what they do. Thanks for sharing.

Are you planning to sell this as a service? Or are you going to give this to the community? I have a Quest Pro but this would make a nice replacement for the silicone mask. The ventilation holes are a great idea.

Another jawdropping design video, I did expect a custom mask suited for your need but not a procedural application that could uses anyone's 3D scan to get their own custom model. I did a little bit of 3D too but I didn't know you could use nodes that way. This is amazing. Love the vids and all the details around the technical challenge you faced.

Right?! I feel like you could make quite a bit of cash with minimal additional effort here. Have people send face scans, send back 3D models for them to print. Charge like maybe $20 a pop for what doesn’t seem to take you long at all (set up the landmarks). Even just do a limited run so it doesn’t become a time sink for you. Maybe like one order window, and then if that isn’t burdensome and makes you some money then open up another order window or a reoccurring one (like orders open 1 week every 3 or 6 months). It would I believe gen some extra income for you AND the community would really appreciate it. It would also likely grow your channel. Actually you could make it a member reward for a certain number of months of membership to tie that in to passive income generation.

Even more, since this can be optimized for FDM, there are alot of people with good 3d printers in virtually any area. So shipping would be a non-issue. I know previously print on demand affiliate networks didn't catch on, but that was before bamu labs made high quality high speed 3d printing a standard

Custom fit products do exist in several categories. People get ear impressions taken for hearing devices, noise protection devices, and stage monitor headphones. In that case as well, one would think it might get uncomfortable because it's a rigid casting, but it's not since it's shaped to your actual ear canal. I wonder, there have to be several more niche categories. Well, teeth crowns/implants. What else? Something to keep in mind though that even after machine curing cycle the resin may still not be fully inert and may be releasing hazardous chemicals, from what i heard. Might take an extra few weeks until it's safe beyond all doubt.

Thing I'm excited about is the automation side. Most custom fit products require a lot of effort by specialized staff with hands on 3d modeling & scan processing. As a result, they are really expensive and have long lead times. Automated solutions like this can drive the price of custom products way down and are much more scalable on the business side of things. Fair point on reading the spec sheets for resins in applications like this. There are a bunch of resins out there that are FDA approved skin safe, some are even rated for Class III use for medical implants.

Phenomenal work! I'd much prefer a bit of light leakage (which I assume is minimal and goes unnoticed because it comes from multiple tiny points of the lattice), because it seems that this should eliminate fogging of displays completely. And what an amazing skillset you have, hats off to you!

Thanks! I'm probably going to revisit this one at some point in the future to do some light leakage tests. The resin color has a big effect on the light penetration (darker color = better) but I also wanted to mess around with increasing the strut diameter & density near closer to the front of the mask. I was starting to get into that at the 16:32 mark but wanted to wrap things up on the project for now.

I like the idea of complete customization. I wonder if you could add some “meta material” properties to the print that amplify the elasticity of the plastic you’re using. Also would be cool if you could gather a number of facial scans and come up with the 10 closest designs that get you 95% of the way there. You’d just need some way to fit people that do their own phone scans to one of those designs. Finally I’d be worried about switching these out for a shared device. Maybe another interface that’s part of the mask to switch these out for multiple people.

Another great video! Love the amount of details in this one! I'm sure this is better than any solution out there. A potential problem I could see is the interface surface itself is not very breathable. I wonder if there's a way to integrate fabric into it. Creating custom form fitting fabric template sounds very difficult and interesting.

You gotta start selling these! I would buy one in an instant! If you are concerned about the 3D printing distribution, purchasing just the stl to be printed could also be a great option. I would prefer that as I already have access to 3D printers to print one!

I did something similar for the DJI goggles 2, fdm printed in varioshore tpu, which you can tune to be pretty marshmallow soft by underextruding and overheating it. The filament has an additive that foams when overheated. Mine was made in a combo of blender and fusion and is a one off but it’s a huge improvement over the pos that comes with the headset. I think yours is way better. I hope you’ll do more headsets, I’d certainly pay a lot for custom vr adapters and I have several vr headsets. The world needs this Oh one lesson I learned is that the 3d face scan is not a reliable shape for the mask because different parts of your face are squishy and other parts are firm, so you have to overbuild in some areas and under build in others. Your forehead is hard, your cheeks are soft, your nose is soft but don’t squish it because that gets old fast

Awesome, as a snorkel / scuba hobbyist i would love to have a perfectly formed dive mask that doesnt leak or fog. with that backend infrastructure you could even just sell the 3d files generated by it to someone that sends you a facescan meaning no manufacturing or shipping costs. Very cool

Yep, there are so many industries where custom products would be amazing; respiratory and other safety gear, aerospace, medical devices, performance sports, repetitive strain injury prone devices, etc. Surprising bottleneck for consumer products is getting a good scan. The scanning process really needs to be curated through an app and have redundancies to make sure your getting good data.

Im not sure on the specifics as it is currently not in my skillset to use such a device but have heard good things from people. If more things like that happen then maybe the bottleneck will widen.

I’ve been using the standard interface for hours a day for months, and this really makes me want to buy a form4 (oh sh*t this is pretty expensive!) and all the tools to replicate this… or you know, just send you a scan and money to get my own without the hassle 😆. Fantastic work.

I took a stab at doing something like this, but my attempt was way less sophisticated. I certainly didn't build any sort of general purpose solution. I took a scan of my face with meshroom, took a Quest 2 face gasket model from thingiverse, made a shape that could fit between them, then cut away my face. I did most of this in Fusion 360, which was *really* badly suited to it--it really struggles with anything with a lot of vertexes. My end result was not really usuable for three reasons. First, I didn't get the alignment quite right; I based the orientation mainly off the nose, but it turns out my nose doesn't point quite straight, so I ended up with the headset slightly misaligned. Second, I messed up the scale very slightly, so it fits well close to the center, but sticks out a bit from the sides of my head. Third, I didn't leave a big enough cutout for my nose. The scan of course wants to press right up against my nose, but that feels terrible. I've been meaning to take another stab at it, but I've been trying to think about how I could improve my workflow (specifically, how to avoid Fusion 360 for the boolean bits). I'm thinking Blender may be the way to go. Rhino is way too expensive for my purposes. I also printed mine on an FDM printer, which meant I needed to add a thin foam layer. This protects against the layer lines. I'd love it if you made a web tool that would take a face scan and output a printable file, though. If you do, maybe provide an option to turn off the mesh for those of us using FDM, though--that would be basically a printing torture test for FDM. You could add a few air holes for ventilation, maybe, but hundreds of fine-diameter structures would just print badly on most filament machines. Great video! Thanks for sharing.

Can you make a tool, website, or something, to allow us to create the face scan and generate the file to print? Lots of us have 3d printers and would be super interested in trying this out with different materials. I've tried a couple of facial interfaces on my quest 3 and none fully covers my face, and suffer of light leak - This project os yours is very interesting for me!

I've printed my own face scanned Pico 4 head gasket. But the only real way to achieve anything worthwhile would be the subtractive process. A 6 axis CNC drill and some foam I think.

That's awesome, have you posted your Pico 4 project anywhere? Always love to see different build solutions. I am totally guessing here but I *think* Big Screen Beyond uses a 3 axis CNC to make their gaskets. I'm personally more bullish on 3D printed additive solutions for custom consumer products. It opens up so many more options in both material properties and design. I get the feeling most companies shy away from 3D printed generative designs because they think they have to hire large (and expensive) dev teams to get the project done. Node based solutions like Grasshopper really make it financially possible imo.

Impressive project. Seems like a bad idea to make it white and with holes though. Wouldn't external light be able to hit the lens and along with lights from the the screen make the inside of the headset visible? Also pressure on your cheeks usually means the top strap is set too slack. You can actually transfer almost all pressure to your forehead with the top strap.

Excellent job! Could this enhance the field of view? It seems slimmer than the standard version. Also, is there a light leakage issue given that the material is somewhat translucent and due to the holes in the mask?

Thanks! This setup let me dial in my eye relief (distance from eyes to lenses) which gave me a better FOV than the stock mask for sure. Light leakage is a great question. The white prints definitely had a soft glow all around the edge of my vision. It would probably drive some people crazy but I actually like it that way. It felt like it decreased eye strain compared to usual blackout gaskets. I tested some darker color prints that dumped down the light leakage a bunch and the lattice density can be adjusted to block out more ambient light too. Something I want to keep playing around with for sure!
