Bull Wheel Sprocket Chain Drive for Metal Shaper

I fabricate the bull wheel, bearing support, and crankshaft for my Gingery shaper. I cast the bearing support and then bored it for the crank shaft bearings. Achieving the press fit tolerance was very rewarding. Big thanks to Cadre Patron, Bob Teeter, since he is the one who recommended I add a dial. Having it makes boring and turning less guesswork and more repeatable.
The sprocket is an off the shelf 40 tooth sprocket. I bored it out to fit the larger diameter of the crankshaft. I also opened up a shaft collar to fit the crankshaft. Next up is the yoke.

I'm a mechanic and for the past few years I've been seeing more and more engine blocks and cylinder heads with a surface finish that resembles Styrofoam and I've been trying to figure out by what process they are made. It's all so clear now. Although I've watched a good many videos on a variety of DIY casting methods apparently this is the first time I've seen it done in a manner that would capture the surface detail of the Styrofoam. Very nice work.

Looking really good so far! If you're confident in your tailstock's alignment, you can always use a center to help you line up on the central bore of a part on a faceplate, like on your sprocket, it's a trick that's helped me. Can't wait to see the next step!

lathe bed way may be a bit out of alignment with the spindle reason for the difference between inside diameter at either end of the bore. I admire your patience and focus to a project. Most can yet few do for the lack of will not ability. while I'm at it. never buy a tool till you need it and never be stopped by the lack of it. wisdom from the wet throne.

I never realised you use loose sand instead of green sand with LFC. That's a nice bonus.

One thing you might consider is modern adhesives for issues like this. Loctite makes some very handy products I can't remember the number offhand but it's green and is not a t threadlocker, it would be ideal. You could still heat release it. I have used the same to shim a pin bearing surface on an ancient single shot shotgun in order to tighten the action and then file it back on face. That's a lot of force, haven't had it move at all for years.

Interested in this project. And enjoying the videos. BTW the lathe is cutting taper bore usually bcoz of misalignment of headstock to bedways. You can adjust headstock gib screws or use the compound to cut parallel bore. Thanks.

+Asaad omar i think id have to scrape the headstock to adjust its alignment unless i shim the side opposite the gib. Compound adjustment is finicky. Do you recommend a way to check the alignment to confirm it isnt slop in the faceplate?

Makercise checking spindle alignment to bed by sweeping it with two dial indicators monted on a surface gauge . One indicator on top and the other on one side. The spindle or test bar should be straight. The compound method is you cut and test the near end and the other one for taper

I know what to do with your problem at 6:30. Take shallower cuts towards the end and run the tool all the way in and out several times without adjusting the cut depth. This will compensate for the flex because the cutting tool will have several chances to pass over the same area and remove material until it reaches the depth of cut you wanted.

I don't know if this is much help to you but as a machinist I don't recommend that your boring bar stick out much more than 4 times the diameter of the bar. Have you checked your headstock alignment? It could be out

+Paul Byerlee what if the hole is more than 4x its diameter? Lots of folks suggesting headstock alignment. I am not sure how to check or how to correct. I guess id have to scrape the headstock to twist it on the ways ever so slightly. Any reference links much appreciated. Thanks for commenting.

Your abilities are awesome considering the tools needed aren't there. I especially like the foundry expertise you have. I think you should have built a Mill first though. You may considering buying a small mill table and putting it on the drill press. Make a longer drill press head tube though. Best wishes on your progress.

Brother I really, really hait people who at the end or start of their video's they always say DONT TRY THIS AT HOME !!!? Like other people are STP. and only them can do that, and I dont like people who all the time think of safety !!!? But all that said, What you did with that motor was HMmmm dangaaaaress. If that went of and someone is unlucky enough to be on its path, it act just like a bullet. Dont ask me why and how I know it, so I dont have to remember :). Love your video's and keep it up...:)

Love these videos, keep it up, but on the tap thing, you're spending a lot of time with taps in chucks that I've never understood why anybody does. If you hand tap, try going 180-270 degrees forward, and then 90 back to break all the chips loose, and proceed that for the length of the cut. lubricate properly, I keep an oilcan of sae5w20 around for this kind of stuff. Basically if you hand tap this way, the tap goes in half as fast as you'd thread it in when it's already threaded, in a way that never *ever* breaks the tap off in the workpiece. same principle (1/2 -3/4 turn forward, 1/4 turn back) works on dies.

G'day Cressel, I was wondering if you worked out what caused the tapered bore for your bushings, Asaad could be right about headstock alignment but then the headstock was bored when fitted to the bedways, you shouldn't have an alignment issue unless the headstock is loose to the bedways,. Also is the faceplate flat after being skimmed,? If not this would indicate either headstock or carriage cross slide misalignment. But then you could be right, the faceplate could be flexing as Gingery mentions in Book 6 page 10 to make a heavier plate as the original is a bit too light for some of the projects in the book. Keep up the good work. Peter

You didn't comment on the finish using the sand and plaster render. Is it only ok? Peter

+PGS finish turned out with high resolution. I had the pattern cnc'd so the eps texture was much rougher than a molded pattern. The texture was visible in the finished part. So a very high fidelity in the casting to the pattern. I could have used more venting. Some shrinking related porosity in the bore...not sure the right technical term.

Wonder if it would help to coat the styrofoam with plaster and let it dry before putting it in the sand?

Great video but holding sheet metal in your bare hand while step drilling is NOT a smart thing to do. Quick way to slit your wrist and a run to the emergency room. Be careful ... you're going to get hurt here!

Five minutes on Google will tell you what the guy is making. It's a Gingery designed metal shaper. The plans are in the book which you can order.. same guy who designed the lathe that Mr Anderson built and used in this video.
