Cutting Wood Gear & Clock Wheel Teeth

Quite a few people have asked me how I cut and smooth gear and clock wheel teeth. In this video I cover the how & why from start to finish. Scroll saw blade used, blade tension, blade breakage, safety, how to cut the pattern, sanding/filing and the particular scroll saw filing strips I use, are all covered.
This is how I have cut and smoothed all my gears... planetary gear drive, clock wheels, pin gear ring gear (in part), clock winder and the marble machine.

I'm really admirative... I'm not as patient as you are! That's the reason why I use a CNC machine. Allright, it is less artisanal, but I've no time to begin cutting tooth by tooth. I made it for a hand machine that blows air for a barbecue. But not for clocks! Thanks for your video and for your explanations about the process.

An expensive suggestion that will make your life easier if you are serious about making good clocks. Nothing like giving yourself an early Christmas present. My best clock-making tools (and the most expensive). Finding the exact center of a template, marking it a bit deeper and then accurately drilling the holes. The flutes on these drill bits will draw blood (razor sharp). Treat these as prized possessions and stuff keep them locked up and out of reach of anyone else. Awesome video. Very well done. Also thanks for reminding us that in fact the blade will break, its just a matter of time, and to be prepared. I have been engrossed in the delicacy of the operation and was startled and not ready for blade failure that it can ruin the work piece. Thanks again for the precision techniques displayed here.

Glad to hear you are making progress with your clock. Moving my workshop into another building has really delayed work on my projects and RU-vid videos. One day I may get an opportunity to do a video on making the small bits and pieces and their assembly, however it is at the bottom of a long list of projects. By then you will have already perfected the process and will be working on your second or third clock. :-)

Since belt sander paper is thicker it doesn't tear under light tention - I just cut a strip around 5" x 1/2", folded it in half long ways and mounted it just like it was a pinless blade. Used the same strip for about an hour last night with no problem. Maybe with the paper there is a radius but it's not detectable to the eye. Working on my first clock so time will tell :) After I saw your video I ordered some scroll saw files but haven't received them yet - looking forwared to testing them out.

I guess you could make one. The gap in the one you see is from Delta and is made that way so the table can tilt and still have blade clearance. I liked the gap as I had a dust collector under the table and all the cut outs from the teeth disappeared through the slot and out the dust collector (handy). I sold this saw and now have an Excalibur.

Nice vid Ron. Didn't know about the sanding blades, I'm gonna look if I can get some in the UK. Good saftey advise too, scroll saws seem quite inocent to alot of people but alot safer than a bandsaw for the younger tribe, they don't have to lose a finger to easy to learn respect for a machine.

Ron, you got about 1000x more patience than i do - wayyy too many teeth for me. For the glue joint, maybe try another glue - we have LePage wood glue up here and it doesn't melt and gum up like Titebond. Not sure if you can get it down there or maybe if Elmer's is the same.

@davidseabury3941

Quite correct on all the things that would affect the tone switching between different blades. I was assuming the same blade as you recommended, same mfg, same teeth. If the thickness and length still vary too much after that, then I agree, one just has to break a few blades to learn the "feel" achieved by plucking the blade. Given the risk and damage caused by breakage, I was just looking for any way to reduce variables.

Matthias cuts a lot of gears on the band saw. Then it only makes sense to cut into a drilled hole if the design of the teeth allows you to do so.

Some thoughts and questions born of ignorance (surely a curable condition) (:-) mark the locations of glue lines onto your paper pattern before gluing it down? I do not have experience with a scroll saw but have done some such cutting on a band saw. Would a plate with much less clearance help or even be practicable? For the bottom of the notch, why couldn't it be drilled out prior to cutting the notch out?

I have seen some ¼” sandpaper strips (which a friend had) with clamping ends. My impression was they wouldn’t last very long and the paper couldn’t be replaced. Also, when you pushed the workpiece into the sandpaper, it tended to sand a radius rather than a square surface. We were hesitant to over tighten the strips or they broke prematurely. I don’t know how I would clamp just sandpaper in my saw. Someone needs to invent some little clamps. How do you actually clamp the paper into your saw?

Hi Ron, Watching your videos gave me the inspiration to attempt my fist clock, Simplicity. I have almost all of the pieces cut and I made your circle sanding jig, and it works great. What would really help a newbie like me is to see how to assemble this clock. Could you please post a clip showing how it all fits together and any tips in assembling Simplicity with fabricating the arbors and other finishing elements. Many thanks, jfk4032

Ronald, nice video. Maybe a useful tip about the abrasive blades you use in the scroll saw. If the blades are just covered with epoxy and abrasive couldn't you re-coat the bare blades? I get some aluminum oxide (available in 70 and 220 grit from Horrible Freight for some glass etching and blasting which, with a suitable adhesive, could be used to easily re-coat those blades. In my experience, heat softens epoxy so...warm them up, scrape 'em clean, apply adhesive, sprinkle with adhesive. ?

This video was shot when I still had my old Delta 40-540, which can be seen in more detail in my video Scroll Saw Dust Collection - Don't Breath The Dust. I since have upgraded to a 16 inch Excalibur, a far superior scroll saw which can be seen in my videos Christmas 3D Gingerbread Man Wood Ornament - Compound Cuts on the Scroll Saw and Christmas 3D Wood Ornaments - Compound Cuts on the Scroll Saw.

Great tips! Have you tried using sand paper in your scroll saw instead of scroll saw files? I've cut 5" strips from belt sander sandpaper and clamped into the scroll saw - seems to work real well at sanding down to the line, and it's cheap.

That is a Delta 40-540 which I used for years. Lots of vibration and I had to do several repairs over the years. I don’t think it was intended for the type service I was asking of it. I have since sold the Delta and purchased an Excalibur, a very nice very well made saw but a bit expensive. A friend has the Dewalt DW778 and is very happy with it. Some of these seem expensive but buying a cheap saw and then throwing it away to go buy a good saw is really the most expensive approach.

Would routing a dowel rod, or glued piece, along it's spine, THEN slicing it, maybe after sanding along the groove, to make the gears be a better, or worse, route in your opinion?
