Fuel Gauge Fix for VW Corrado, Passat, Mk1, Mk2, Mk3 & Eurovan

Your fuel gauge randomly stopped working. Or maybe not so randomly. Today we show you how to fix it... what could possibly go wrong?
This fix works exactly the same for Mk1, Mk2, Mk3, Passat, Eurovan and Corrado. It may be similar for other makes and models as well.

Pro tip if you came here for answers - generally, the failure will not be this ^^. Everything will be nice & tight in place. What will have occurred is the green or black wire on the sender itself - generally the green one that runs from the connector block to the rheostat - has broken down internally. You can test it easily for continuity from the block pin to the solder joint on the rheostat. It will look perfect, but will test as OL. It breaks because VW route it through a plastic crush-grip, which severs the internal strands. Many many VW fuel sender units have been thrown in the bin due to this failing. The simple remedy is to solder a new piece of wire from the rheostat to the metal connector that goes up through the "lid" of the sender/pump unit. You can leave the old wire in place, just solder your new jumper on alongside it. Ta-Da, your "broken" sender/gauge will work again. Cable-tie the wires to the sender body, don't refit them into the crush grip. Thank me later. :-)

Thanks for adding that tip. This may be true IF your gauge does not read at all. If your fuel gauge is moving all over the place, then it's definitely NOT what you describe. When the lead is disconnected, there is zero signal to the rheostat, and the cluster gets no signal, hence the gauge does not ever move.

Is the temp gauge supposed to rise to 180 before starting the car? Happens to my VR6 as well and Im trying to figure out why it idles terribly.

No. It should not go anywhere when it's cold, and it should take awhile for it to climb to operating temps displayed. I would guess that at least one of your coolant temperature sensors is either plugged into the wrong connector, or it has gone bad.

Hmmm, replaced my blue CTS with new but it still does the same thing, should I replace the yellow one?

Actually might’ve been a faulty relay in slot 5 (low coolant relay), removed it and it didn’t rise, will have to check if it reads accurately after oil and knock sensor change tho.

A while back I replaced my old fuel pump (pierberg) but could never find the same type of pump that has the same configuration where the sending unit snaps into the side like you showed. A local shop strapped it to the new Bosch pump in the same location but it has never worked right. It's either that and/or those tiny wires and clips you mentioned aren't working properly. The wire casings are really frayed and one of the clips wasn't attaching right. Do you know if there's a pump made either for the Corrado or another VW that takes the same sending unit?

There are three possible fuel pump variants that work in the Corrado: VDO, Pierburg, Bosch - all the other aftermarket ones are styled after one of those, and the trick is they each only work with their specific style of sender unit, so it has to match. You can get a new Delphi unit from Rockauto.com that has the sender with it. Not cheap, but no issues with trying to get a matched sender. If you have time on your hands and a wrecking yard near you with a Mk3 Golf/Jetta or B3/B4 Passat, you can pull the fuel pump from that and see which kind of sender it has, and try to find one that matches your existing pump. They also have the three different pump styles, and you stand a decent chance of find the correct one that works with your pump.

@@CliffjumperCars Thanks, it's good to know there's a few options. As much as I don't like the idea of getting a new pump I think the Delphi looks like a great option. The cap I have that sits on top of the gas tank has a fair amount of corrosion on the inside where the wiring comes through, and it looks like the Delphi unit also comes with this part along with the sender. Did you say the floater is supposed to be oriented towards the back of the gas tank? I'm pretty sure mine is positioned towards the front, maybe that's part of the problem idk

@@billbradley6380 yes, the float needs to be toward the back, so it doesn't get hung up on the wall of the fuel tank.

1:21 "what could possibly go wrong?" Anytime you work around gasoline, for the love of whatever deity you might subscribe to, ALWAYS have a large ABC rated fire extinguisher ready to go because gasoline fumes in a confined area such as the trunk/boot area with spark inducing surfaces like carpet and clothing will quickly turn things ugly. And as 'qwiklok' stated below, please redo the video without the music. It doesn't add to your performance but only diminishes its value

Absolutely agree on the fire extinguishers... Having done quite a bit of brazing and welding in tight confined spaces surrounded by highly flammable materials professionally for a good amount of time, as well as having had just a few decades of racing experience, I keep quite a few extinguishers around.

Great video - but puh - leese redo it without the awful music. It has absolutely ruined a great video. Completely unneccesary and amateurish. otherwise great content. I am listening to the dialogue and suddenly this damn rock comes on and drives me nuts. No professional video does this. My advice spoken from experience and kindness.
