They are amasing great job! Did you know, taditional sais are not sharp? They were used by police force of okinawa to knock down criminals with a hit on the head. The " gard " was used to block the wrists of these criminals. They were never sharp in ancient times.
One question tho Can a Sai be sharpened into double edge blade? It's just my imagination but thinking about it I think it's good for cutting and thrusting
This is amazing, I mean the Sai's are a little big but what the hek do I care? They are well made for being home made! I love the dedication you put into your work. I wish I had all the tools to do this stuff.
Katanas are insanely hard to make, compared to regular swords, due the the angle of the blade, you pretty much need to make the handle perfect shape and size. Not impossible, but not easy.
I have a general question for anyone that knows anything on this. @5:08 I have never worked with metal, so I'm wondering if by heating the metal wouldn't it cause structural deficiency inside the wood handle from it burning? Or does it simply make a faster and tighter fit? I'm not really sure one way or another in my limited carpentry experience.

NOT Ninja, NOT daggers, NOT knives. Sai were blunt and heavy truncheons, meant for catching and breaking weapons -especially swords- and also arms and legs. They were made for heavy hitting, leaverage and control; much like riot batons. The Sai (which may or may not be originally Japanese) is related to the Samurai's sword breaker called 'Jutte' or 'Jitte' and had roughly the same purpose. They were not sharpened, had no edge, were not pointy and definitely not made for throwing. And they were definitely not used by Shinobi (by the way: 'Ninja' is a modern word which was not used in Sengoku period). And just for fun facts: The Kunai (as depicted in all those Manga and Anime) was not a knife -OR dagger- either and also once again: almost never thrown. Sure, they were pointy and used as weapons but they originally were tools for digging, climbing, fastening ropes and cord or wire and were also very heavy and not aerodynamic at all, so no 'lethal' throwing intended ever. If at all they seem to have been used like grappling hooks. Mostly it was just hard hitting, too. And sometimes whirling a half spin to use the momentum for even harder hits.
they are SAI singular and plural.(sigh) mikd steel WILL NOT HOLD UP. you need at least spring stock with a 45Rc hardness. the tang goes all tge way through and length is determined by YOUR body. the "forks are made of the same stock and the same thicknesses,not flat bar-they are sai not main gauche or european daggers. handle teaditionally wool wrapoed or a couple of other traditional methods. i like wool as its very easy to customize.
I like everything except the hot stem burning through the handle. WHY did you burn it ? Just drill it just enoght to fit and be done with it. Epoxy will make it fast and tight.

For going on 13-14 years I practiced traditional Japanese weaponry and with my speciality in Sai with a pronunciation of literally speaking *Si* and I have used in the years some different makes and different Japanese weapon smiths and this definately could be mistaken as a make of Sai known as Suchīrusai Sai which roughly translates to Steel Sai so keep up the good work!!
MrCola I'm not quite sure what you are referring to although, no disrespect intended, however I have been studying various weapons origins, uses, techniques, and the such for nearly 40 years, I think there was a mistake somewhere. Sai, sai jutsu... pronounced the same as sigh. Is mainly Okinawan by the way. Uses three types of sai: (1) Tsuujo-sai which is the more traditional sai with parallel yoku that project in the direction of saki; (2) the Manji (nunti)-sai is a similar three-pronged weapon with one yoku facing an opposing direction, and the (3) Jutte-sai (aka jitte). Sai waza (techniques) such as an elbow strike or soto hiji uchi, koshi no chikara (hip power) and suri ashi (sliding movement) I would be suspicious if basic introductory instructions did not cover proper foundations.
I know it would be a very difficult project to do but I think you should try to create a dark sword fro the Dark Souls series. I think it would be very interesting to see.

I know you're probably going to get tons of comments about this but you should lift your file after every pass. Files only cut in one direction so it ruins the teeth on the backstroke.
Good effort but its not a sai. You need to have a pommel for it to act as a counterweight. Its also use to strike a opponent (blunt). The crossguard needs to be round with pointed ends just like the "blade". The tang should have same outer diameter as the blade without any material removed. It is then wrapped with rope or wire (other wrapping is acceptable). And most importantly, it must be a balance dagger.
