A vacuum system check on the 1995 Mercedes W202 C280.
Ive been chasing a problem with my secondary air injection pump for years, still can't find exact problem, but a friend of mine had same issue and it got corrected when he eliminated a vacuum leak, so i decided to check my car's vacuum system as well.
The issue with my air injection system still exists, it's intermittent, so i can't figure out what exactly is causing this issue. No CEL, but the air injection pump runs for 5-6 min until coolant temp hits 56-60 deg, then in about 30 sec starts again, runs for 1-2 sec. Doesn't affect engine performance when driving or anything else...
My understanding is that It is supposed to run for 90 sec at cold start.

Andy, I recently watched your 1995 C280 video for checking the vacuum system. I own a 1995 C280 also and was chasing a vacuum related problem. I have the official MB software that certified mechanics use but it did not provide the detailed information required to troubleshoot the problem. After watching your video that provided the detailed connection description of each port to the vacuum manifold, I was able to gain a full understanding of the problem I was facing. This was the problem and I'm sure it has happened to other owners: the pneumatic system equipment (PSE) pump located behind the passenger side trunk panel was cycling on and off while driving. Also, the pump ran for about 10 seconds after activating the central locking to unlock the doors. The PSE pump has two ports with a yellow vacuum line connected to one and an opaque vacuum line connected to the other. The yellow line feeds all the locking mechanisms and the pump produces vacuum (for locking) and pressure (for unlocking) from the associated port. The opaque line, initially I thought, connected to the rear head rest release mechanism. I bought a new pump because of the faulty pressure sensor in the pump that caused the pump to provide pressure for about 10 seconds after the doors unlocked. That problem was solved, however, the on/off cycling continued while driving. I disconnected the opaque line and the cycling stopped but the rear head rests could not be retracted. The info from your video proved extremely valuable to determine the function of the opaque vacuum line from the PSE pump. The opaque line (you designated it as "white") connects to Port 1 on the vacuum manifold and this port is in parallel with Ports 2 and 3. These two ports provide vacuum to the climate control (Port 2) and A/C vacuum reservoir (Port 3), as indicated in the schematic you provided in the the video. The reason these three ports are in parallel is if the engine vacuum goes below a threshold value, the PSE pump senses the reduced vacuum and activates to boost the vacuum for the climate control systems to operate correctly. Also, the PSE provides vacuum to activate the rear head rest release if the engine is off. Another valuable tip you provided is to inspect the vacuum housing in the area of the pressed ball bearing for cracks. This was exactly the problem I had and why when using a hand vacuum pump no vacuum could be created when connected to the intake manifold vacuum line connected to Port P. So, again, thank you for posting this video. I purchased a new vacuum manifold (all the connecting vacuum lines held vacuum without a hint of leakage) and now the PSE pump is operating correctly. So, if you can provide the source where you obtained the vacuum manifold schematic, that would be greatly appreciated. Thanks again, Andy.

Hi Chris. I can't pinpoint you to a single source for that information, I had a similar problem with PSE pump when I got my car. I spent hours researching this, and read every link that Google search provided. One place was www.justanswer.com/mercedes/74z7c-c220-1995-mercedes-c220-w202-vacuum-issues.html. the rest I had to put together piece by piece.

Chris, seems you have same year and model car as me. How long is your Secondary air injection system runs on cold start? Ive been chasing This problem for years... mine most of the time runs for 3 to 5 min, and I just can't solve this. My understanding is that it should run 90 sec

@@AndyPMercedesBenzChannel Andy, the secondary air injection (SAI) pump on my car runs for a minute or so from a cold start. However, I was experiencing the same problem you have with the pump running for long periods of time and also turning on when the engine was up to operating temperature. I'm sure you know the purpose of the pump; to minimize emissions by injecting fresh air into the exhaust line until the catalytic converter reaches operating temperature. The reason I was experiencing the same problem was due to the vacuum line from the intake manifold to the SAI and EGR solenoids being disconnected at the intake manifold so the valve was not opening. The pump was turning on but because the vacuum actuated SAI valve was not opening, no air was being injected. I'm not sure what sensor or logic is used to sense the injected fresh air but since no fresh air was detected, the pump ran excessively. After connecting the vacuum line normal operation occurred and the occasional P0400 error (EGR fault) ceased. What I suggest is checking the SAI solenoid operation by measuring the vacuum on the output port of the solenoid when the car is first started from cold. The SAI and EGR solenoids are mounted on the very front top portion of the engine under the plastic cover. You probably have checked this so maybe the valve itself is stuck in the closed position. I saw one of your videos using a smoke source to check if the EGR valve was leaking. The smoke test did not show the leak but you stated it did previously. I think the reason you didn't see the smoke when making the video is because the EGR solenoid was not activated so the vacuum line coming from the intake manifold to the EGR valve was closed. I'll do some searching to locate the sensor responsible for controlling the SAI pump and if anything is of value, I'll post it here.

@Chris kranenberg thank you, Chris. I've been chasing this problem with SAI system forever. I've tested and retested every component in this system. Fixing vacuum leaks was a part of the effort to fix the SAI system. I still can't explain how a small vacuum leak affects the SAI function. After fixing vacuum leaks i had it working as it should, but after a couple of days it goes back to running long. the information on SAI is very limited. I was able to find an information page describing SAI system for a newer (97 and up) 104 engine. I'm still missing some pieces of this puzzle. I have a feeling that bad catalitic converters might cause long running SAI system.

For the vacuum line removal, I've personally had really good luck with using a 7mm midget wrench 🙂 Just put around the line and leverage it out Where did you get the diagram for the vacuum block? I believe I have the same part in my R129 - but I don't have headrest. Curious what each goes to

Hello Andy. I have 1998 c200 . When i start the engine the boot opens by itself. When i stop anywhere the boot opens again. Can you help me with this issue?

I'm not familiar with 98 w202. You need to find electrical and vacuum schematics and check the circuits related to the trunk lock
