Servicing An Old Forklift Battery For Home Solar Power PT II

In this second part of servicing an old forklift battery for solar powered home use I separate the bad cells and attempt to remove the bad cells from the forklift battery.
I am off the grid out in the woods so all my tools are cordless and charged by solar power.
My cordless saw made easy work of cutting through the lead connecting bars between the battery cells.
I first isolated the two dead cells and attempted to slide them out of the battery case with a curved tip pry bar. I watched some videos about how to dismantle forklift batteries and this is what I learned.
You remove the filler cap and insert a tool under the lip of the battery. Then pull the cell right out of the case, straight upwards.
Another option I have seen is to use a special puller tool that fits snugly on the negative terminal of the battery and you pull the battery straight up out of the case by the negative terminal. Never pull the battery by the positive terminal. Only the negative.
Mine were too badly corroded into the case and would not budge.
So I decided to just isolate the two 12 volt battery banks and charge them up right on the back of the truck.
I found that I essentially have two decent 12 volt battery banks. After isolating them with the cordless saw, I got my DC generator filled up with gas and ready to go.
I have a DC generator which is simply a Harbor Freight gas engine which drives a car alternator. This is a 100 amp alternator so it is perfect to charge up forklift batteries.
You only want to put about 20% of the forklift batteries amp hour capacity into it during charging at any given time. So my 535 AH battery bank can handle about 100 amps of charge.
The DC generator alternator coils are energized by clamping the leads of some jumper cables onto the battery to be charged. The other ends of the cables go to the alternator to energize it.
The minute the cables are clamped onto the forklift battery you can hear the engine of the DC generator bog down some. This means it is putting a charge into the battery.
I ran it for about an hour or two on the first battery bank and then switched over to the second battery bank until the generator ran out of gas. This gives me about 5 hours of run time on a half gallon of gas.
I had the filler caps off the batteries while charging so I could watch the water and be sure that there was no boiling in the cells.
After charging I put the caps back on and let the battery banks rest for a while.
I am pleasantly surprised at the results of my tired old forklift battery so far.
I have hopes of putting the two 12 volt battery banks into service on my solar powered off grid homestead.
One forklift battery bank will be used as a second bank for my off grid tiny house on wheels. The second bank will power my solar powered mobile workshop on wheels.
The battery bank is still on the bed of my truck. Will I get it off? If so, how? Stay tuned.

i got a 36v forklift battery,many cells r dead, but i selected 12 good cells,cutting many dead cells off, the battery still works after14 years...remember it was condemned,when i got it..working ok right now...it runs my home ,refrigerator,lights etc...it even runs my church on sundays,amplifier etc....it is the best battery for solar power....i dont think any other battery can last so long....

Troy, if you need to remove the forklift battery from your truck easier, go down to Autozone and loaner tool their engine hoist, all the hoist at my local autozone say 4000lbs on them.. then put the hoist where you want them to sit.. pallet, blocks or something... then back the truck up to the hoist.. hook it up and slowly lift it tell its barely off the truck bed, then pull the truck forward and lower the battery set.. maybe put them next to the tiny house for now..

Wow, if I had only known yesterday. I just got a one ton hoist from HF yesterday. I figured I can use it around here quite a bit and remove the cells one at a time with it.

Since you cutting them apart and reducing the voltage the amp hours stays the same at the lower voltage. For Instance if I take a 100AH 12V and Hook it in Series with another 100AH 12V then I have 24V at 100AH. If it hook a 100AH 12 Volt in Parallel with a 100AH 12V then I have 12V at 200AH. Since these were in series your AH stays the same when you take them down to 12 volts. so if they were 1000AH at 36 Volt and you make them into 3 12Volt setups you have 3000AH at 12V.

yeah but each 12 volt series will have about 1200 watt hours of storage not taking into the account you can only use 40 % of that because you cant fully drain them. If they are 100 amp hours each. so two banks would have 2400 watt hours but only 40 percent of that is available. Watt hours is different then amp hours. They really should be rated in watt hours so you tell what you got.

Watt hours wouldn't change because watts is volts X amps so 36x1000 is the same as 12X3000. I would say I wouldn't normally run those down more than 40% but I am sure they have some real heavy plates in them that won't sulfate easily, you can probably dip them down lower than that once in a while. But he probably wouldn't need to, 40% of 36,0000 (or 24,000 for two sets of cells) is a lot of power for a laptop and some LED lights.

***** These are 2 volt cells rated at 525 Amp Hours. This gives me two good 12 volt batteries at 525 AH. These batteries are designed to be run down to 20% capacity. That means 80% discharge, on a daily basis.

Your just having too much fun Troy!!!!!!!!! LOL :-) I remember having to work with these batteries in the enormous food warehouse, I used to work in and when I was driving forklifts and several other jobs there.... I also remember one early morning shift, that someone (an untrained and inexperienced younger kid, that just had been hired to start learning and driving forklifts) had hooked one up to one of the big chargers, the wrong way on the terminals and shorted it out and blew it up... Luckily, no one was too close and nearby and got hurt or killed, but it sure made a hell of an explosion in the warehouse...

I have some ideas 1-How about trying to work the bad battery (left corner) out of the assembly. this way if you destroy it in the process no big deal. Once out then it may be easier to get the rest out. 2-Take out all the cells and put them in the tiny house. If they are salvageable you can keep them there under your sink and hook up a vent system from the cap to the outside using rubber tubes like I have seen in some video. There you will have the best of both worlds. Vented to the outside and keep them warm. Then you don't have to build that shed. I'm sure you have thought of these but just thought I would say something just in case if it helps.

Yes I plan to pull out the bad cells first. I will build an insulated box outside the house so I have more storage indoors for other things.

Drill out the connecting lugs, then remove cap on cell, insert large cast iron lid lifter in hole and try lifting cell straight up. If to tight try a thin hacksaw blade between cell to loosen corrosion. Wash that pack with baking soda and water to neutralize the acid boilover. Try to get recycled bottle 2×4 &4×4 to build your new battery bank holder. A gel cell is neater option but they last to long in the forklift, so they are not replacing as much. You just have line those cells up neat six unit banks for series-parallel bank. You have some fun trying to get those babies out of the elements and powering the house. Hopefully a good windmill tower will show up.

I am leaving some extra lead on the terminals to assist in lifting the cells out of the box. I was thinking the same thing, make a box out of wood for them.

If I remember right you shouldn't have to remove the caps. They are designed to release pressure that builds up during charging. At least I know ours do.

I have an idea that may help. Automotive alternators are not known for being any good for charging deep cycle batteries especially like the one you have here. They tend to die quickly, and generally don't offer much over125 amp output. If this causes you any issues a marine alternator built with deep cycle batteries in mind will likely offer shorter charge times a more complete charge, and longer life for both alternator, and battery.

NOTE THIS : I simply think you need more space between your bar cuts.. The fear is condensation that is a water drop reconnecting the connection.. This may have a catastrophic occurrence of unknown proportion. Of this a meltdown or the battery will try to act like a welder. Yes one weld with a battery. I would cut some more out before you start pulling them.. It would be smart to put a cut plastic lid in between your original cut as you cut it wider. This will prevent accidental connections. As a farmer I find this very interesting.. I do ask myself why do they have to be cut if they are to be removed each unit shouldn't they be screwed on? Or by some type of disconnect.

they are all soldered on the usual way to remove them is to drill out the solder so that the bars can be reused but troy is going for the quick and dirty way as he has no plans to reuse them

I will not reuse the original lead interconnects. That would be too much trouble if I ever need to move the batteries. I will put in some screw terminals.

It is a giant for sure. You do need a heavy duty vehicle to haul these. You may find a smaller 12 volt battery bank which weighs around 600 pounds though.

You should keep the battery in the truck. You'll never need a jump from anyone. Or just go to your sliverware drawer and get two forks. Use the pallet with your new forklift and lift it out......

Hi Troy Beware when you use this battery that 60-80% of the capacity is gone when the battery is COLD - so you have to have it set in a heated enviroment for max efficienty ... and it's a little hard to move around, I beleave - right ?

color code the 2 banks ...... place some tape on one bank set .. easier way to tell them apart and the odd number bank maybe use them for back up lights or outside perimeter or hey even to help power a heat wrap for the others or use it for your router/modem four cells would do that last long time id say ..... shoot i got loads of project idea's for the battery bank and odd cells ... boy if i could get my hands on something like them .....

just curious...could the truck bed power lift tip up and slide this pack off of the truck...can it handle a heavy load like that with all the weight in one section of the bed ?? im thinking back the truck up under that big tree in front of the THOW...tie pack to a huge branch near the stump...slowly tip up and drive away...the tree would probably give a bit and lower downward placing the battery on the ground...then its at least off the back of the truck

Cant you use an angle grinder and cut the yellow metal case, if you cut at the place where the bad cells are you cant damage the good ones. Just be careful not to cut to deep.

i would just grind the corner down.. little by little since the corners of batteries have more meat for possible OOPS i grinded to far.. but i would go super slow tell the edges are almost breaking through then i would try to peel the metal back if its able.. if not i would cut away at the VERY bottom of the panel

ya, the hydrogen produced while charging is soooo little it is cleared within a few minutes of removing the caps and letting the batteries cool off.. grinder is safe.. when they remove batteries at junkyards they grind or torch them out..

Pete Brown watch those videos on youtube where they actually open the caps on the batteries...then take a welding torch to melt the solder that holds the cell connecting rods together...i thought like you did until i saw that

Pete Brown if troy keeps attaching the positive last and unhooking it first he will have the same results. Charging a battery creates Hydrogen. Remember negative On last, off first. No big spark.

the reason their are so many battery recycle centers for forklift batteries is because typically its just 1 bad cell in the whole bunch that makes it bad.. so these places buy them up at scrap metal cost and replace that single cell or swap another cell into it.. use a heat gun on the plastic to make it shiny and look new again or dye the plastic with plastic paint.. then they paint the box and cell it as refurbished..

Doesnt make sense to me why you didnt use your dc generator on the golf cart batteries? the golf cart batteries are bigger than any car battery the alternator is designed to charge, especially if it has a regulator, also the HF motor isnt gonna be pushing it to full output anyways and you can lower rpm onthe motor to further reduce current if need be

klawndyke Not advisable. This acid eats through everything and if you spill it out of the battery its hard to nearly impossible to get the battery chemistry right again.

Were you able to get it for free, or did you have to pay salvage price for it? It would be awesome if you can get at least 1 good battery bank out of that beast. If nothing else, it would sill be a fun project to experiment with.. Is there anything you can use (like baking soda/vinegar) that you can get in between the individual cells to clear out the corrosion to make it easier to separate the cells? If there is any space at all between them, maybe a little vegetable oil would help make them slide out of the case easier.I wonder if heating the case would make it expand a little so the cells could be removed. Maybe you can make an A-frame out of timbers, or find a big strong tree that you can back under, and then use a block & tackle, or come-a-long to pull the individual cells out of the case. I would imagine that each cell weighs in excess of 100 pounds each. Even if you can loosen the cells up, you will never get them out by yourself without help. . If those batteries have expanded in the case,you may not be able to remove them without damaging them. In that case, I would try and find a small (heavy duty) 2-axle trailer to slide that beast on to, and if nothing else, use it for a portable power supply that you could move around the property. It would make a good power center for your old (church) shop trailer. If all else fails, it should bring a good price at the salvage yard!.

Less than scrap price is all I can say due to my trolls. I have a HF engine hoist I just picked up to pull out the cells with. I am thinking about a mobile battery bank as well.

***** This was way, way less than that. You can get them for free, or close to it by asking around local warehouses which use electric forklifts. Or companies going out of, or gone out of business. Industrial areas are loaded with these.

No way you will pick up 6 of those cells as a set. They must be over 100 lbs for each of the six units.

no need to cut any links and pulling cell out of case i would not or you may open your self up to bigger problems and working with the links is a highly skilled thing do a bad cell first if you must there is alot more to that the heat controll and speed it has to happen is not to be under estmated 2000lbs no big deal chanefalls or trackter with front end loader get it ware you need it and build a power house around it dont set on ground it will conduct the cold the railroad used pits to keep them in like a routseller

Go to the local metal recycling places and ask. If you see a warehouse that uses electric forklifts ask them. Watch classifieds for used or junk electric forklifts and see if you can get the battery.

If it is 1200 amp hour at 36 volts it is 2400 amp hours with 2 sets of 12 volts side by side. But your battery probably cannot handle full amp out put any longer.12 * 2400 is 28000 watts now don't high rate this battery to death.

It was 525 AH at 36 volts. But I will have two 12 volt battery banks at 525 AH each, giving me 1050 AH total

I used it a lot on the RV. Recently no because I need help moving it. I will put it behind the house. But my two little golf cart batteries cannot handle the current of it right now.

Yes I did. It is a nice clean battery and mine is corroded badly. I think I can get them out though.
