The closest thing to this idea is Relativity Space with Tim Ellis. I agree with the odds but casting a Starship would be insane pressures making it, I would assume, "nearly" impossible.

The key is to make the direction of the flow - the path of least resistance in die casting - coincide with adding structural reinforcement along the load path. Expressed differently, those "river flow delta" structures we see will ideally serve a dual purpose of both A) making die casting easier by not eating away at the tonnage budget of the giga press, but also B) serving as structural reinforcement along the load path of the vehicle when in operation. For example, the load points of the suspension is clearly a critical load bearing component on a car, and ideally you harness the load bearing qualities of these delta structures in addition to their original purpose of making the casting process more efficient.

There are so many questions about the injection molding process here that I doubt could ever make it into the public eye in the next decade. How was the canal structure determined? Was is mathematical modeling, genetic simulations, trial and error, or just “that looks right” by the designers? What metals do they use for the molds and injection syringe and plunger that withstands the 2000C needed for molten aluminum, and what temperature do they keep that metal at to ensure the aluminum both cools, but does not cook before if flows where it needs to? How does the internal hollow area of a complete cast plan on being achieved? You have to cover all sides, and when some of the sides are internal, and inherently larger than the piece itself, is it just a bunch or interlocking and moving pieces to the mold, making the casting process extremely complex?

To answer some of your questions: Canal structure definition - I bet they ran a lot of simulations to achieve that design, but the prototypes probably came from designers first. Tesla uses MAGMASOFT as their casting simulation tool. Molten aluminum is injected at 650C to 750C (it melts at ~600C), not 2000C. Therefore, the mold is usually tool steel and the plunger is usually CuCoBe. I could not really understand your last question, sorry. Hope I helped you already :)

Regarding my last question, my understanding of casting interiors is fairly limited, and my understanding is that molds are inherently larger than the pieces themselves, so it seems to me that some kind of strange geometry or assembly pattern would have to be done in order to cast an entire vehicle in one go. Like to cast a cage as a single piece, how do you get the mold blocks past the bars once it is cast? The mold needs to encompass the bars for casting at some point, but then the mold needs to removed from the part. Does said cage need to just have much wider spaces between the bars, or can you have thinner molds? I imagine it just becomes super complicated the more parts you intend to cast at once. I hope that clarifies my question.

Yeah I agree, this isn't new thinking at all, but Tesla does have the advantage of having both departments inhouse and working together. They also have a team of material sciences working on the specific alloy used for these castings, that same team is also working for spaceX

What happens if such a large piece of casting cracks during an accident? Won't this require replacement of the whole piece making it extremely expensive and most likely an insurance write-off, which will just increase the insurance prices of Teslas even more?

So I hear two sides on this engima from so called experts. On one hand you have... You have people saying your car will basically be totalled. From minor accidents. It is a terrible ides. That it can't be fixed, no crumple zones means it is a death sentence, etc etc. On the other hand. You have people saying if the damage was enough to crack or severely bend the exoskeleton to where it can't be fixed. Your car would have been totaled anyway. It is that much stronger. Personally I'm going to wait to see once someone, eventually, does something stupid in the Cybertruck. With how fast that beast goes at around 7,000 pounds? It won't be long I think. Companies don't care about repair. They'll be going the gigapress route either way, to save money, unless they make that as a selling point. I don't have enough faith in the consumer for them to choose with their pocket. They'll take the cheaper car every time on average. So like it or not here it comes!

That was one of my concerns. How do you repair a damaged casting that is a structural element of the vehicle? Maybe they have already thought about it and have repairable sections?

@@andrestovall7161If the strong and stiff structure of a Cybertruck is totaled in a severe accident, then the same accident would also total every other production vehicle. For minor accidents, the stainless steel panels can be replaced. It's steel. It can be cut, welded or replaced.

I didn't even think about that until the last clip but unlike a gas car you can safely drive an electric vehicle over dry grass fields without having to worry about starting a wildfire. It would just need to be a cybertruck because all the other models don't have enough ground clearance to drive offroad on anything but the carefully selected field in the clip.

This is cool and all, but there is one major issue being overlooked which is ironic considering electric vehicle’s selling point is saving the planet. What happens during accidents? In a regular car, you can replace the damaged parts, obviously up to a point. Having a single pressed frame will increase waste since there’s going to be a lot of cases where people will have to write off the car as totaled where if the same damage occurred in traditional cars, it wold be salvageable. I hope they don’t go overboard with this method and really consider salvageability.

Have worked in the die casting industry for almost 30 years and if the fails are above 20% you have problems, Gigacasts are running around the 50%. Bigger dies mean more cost is manufacture and dies only last so long.

The next cool thing would be to yse gigacasting for stainless steel side panels. But tgat requires even more power, because stainless steel is much heavier than aluminium and the melting point is much higher.

Dumb idea. It's rolling steel into sheets that gives it good properties like high tensile strength, along with suitable heat treatment. Cast steel would have totally different properties even if the chemical composition is the same.

I disagree that engineers would use 90deg turns. They know that causes the liquid or gas inside to lose a lot of heat, and they know they need to get that molten metal out asap. So no, I don't think well trained engineers are as 'silly' as you say.

When Elon was hiring people as he was starting up Tesla, he purposely selected engineers & managers & such who had NEVER worked for a car maker before. He did not want anyones past experience to contaminate the thinking & designing and innovating process at Tesla. It seems to have worked. !

This is no new technology! We had the same processes to do the old-time Sand casting of valves etc…. This is what happens as society grows with technology and tries to forget old-time processes. You end up trying to find those who possess actual needed knowledge. You best not count on the educational system either 😉🙈😂😂😂

It amazes me how content creators are stuck with the wrong information. The next generation vehicle will use the un-boxed process. A full body casting process can't be used in the Unboxed Process because the front and rear are assembled separately and then joined in the middle with the battery and occupant (door arches + roof braces) section. Stop pushing this false narrative. A more likely use for the new larger Giga Press is so they can make the entire back casting of the Cybertruck in one action and eliminate having to weld on the wing support separately. It could also be used for the future Tesla Van that will need the same large rear with wings like the Cybertruck. And yes, I did type this comment before watching the entire video.

The only way I personally would see this happening is if they inject from multiple locations at once with a vacuum/suction at multiple exit points. Either that or filling from multiple locations from top down.

@@ScottWhalen81I expect Tesla is employing a partial vacuum in the mold. It's quite common in other casting processes, so I'd be surprised if they weren't using it. With such rapid filling, gravity wouldn't have much, if any, influence. In sand casting, we often use multiple filling points called gates, connected to the mold cavity via a runner system. If you're interested in casting, it's definitely doable at the hobby level for moderate costs, and it's a ton of fun! Just a heads-up, though: home greensand and/or lost foam casting can be a gateway drug to home machining, and that's as much a money pit as it is rewarding.

Bingo... I've had my Apple products longer than any other brand but they are definitely NOT flaw free... Had to replace a hard drive after 3 years in one due to manufacturing defects and it still cost me $200 out of pocket despite being under "recall".... SMH...@@stuartburns8657

Having been an engineer, I can say that the answers have always been in engineering books. Historically, machines have been able to make straight lines much easier than curved lines. Thus the usual casting rib design. You might notice that rivers are continually searching for a solution. One affected by the volume of water and the hardness and stability of the ground.

You are mixing stuff up too much. Video features thrixomoulding of magnesium alloy. Delta is to do with sediment, gravity, sandbars, floods, vegetation.

I found this explanation of why some people like the CT and others think it is ugly. It even explains why some initially hate it and come to like it.
