In this video, we're tackling the challenge of welding aluminum to repair a hole in our diesel skin tanks on our aluminum boat. The process was nerve-wracking, as we were worried the tank might explode!
As part of our Cummins repower project, this repair is crucial to keep things running smoothly. But that's not all - we also lift our new washer, dryer, and the starboard muffler into the boat through a hole in the roof.

Next time, just to be safe(r) go get a chunk of dry ice and drop it in the fuel tank for like 30 minutes before welding outside. Dry ice is CO2 and being heavier than air, will push out any oxygen in the tank that might make a KaBooms.

If I was you, I would figure out a way to pressurize the tank while you're on the hard. You could then just soap the outside and know for sure you got all the leaks. Electrolysis is rough on aluminum hulls. Looking forward to seeing her splash day and out under way. She is going to be a great vessel once you're done.

It probably wouldn't be all that hard to pressurize the tank. We would just have to be very careful how much we pressurized it as the surface area in that tank is massive. Maybe one day we will tackle that. Great idea! She is slowly getting to where we want her. This yard visit will be a big step.

Number of years back, work on a SS pipe manifold for Deisel fuel. We assembled the maniford, then it was welded. It was pressure tested. It passed. Completed the fuel system. A week later Deisel leaking a very small amount. The welder reweld the maniford. We scaped the manifold. Deisel will work its way into an crake. Drill out the location of the leak so its free of deisel fuel. Best of luck.

Did you manage to do a fire watch inside for a flashover inside the tank? Or perhaps purge the tank with argon or CO2 before welding?

Tricky...seal the pinhole quick...and no pressure or vapors on the outside

We kept a good eye on it. I cut a hole in the top of our tank to inspect it before welding. The inside of the tank had a very large cap weld in that area so I was not concerned with flash over. I think there was likely a spot higher in the tank where they didn't get good penetration and it weeped it's way down the seam till it reached the spot on the outside. Best guess anyway.

Welding aluminum not wearing long sleeves. I know mig welding aluminum the arc is so bright it burns skin nicely 😂 Yeah welding fuel tanks makes me nervous. Aluminum dissapates heat quickly, tig welding it isn't heat intense. That fuel tank must not vent that well. I'd expected the 2 part epoxy barrier coat would have sealed up the crack/pin holes. I'm guessing Janice wiped down the hull with thinner so the surface would have been clean. That barrier coat sticks like sh*t to a blanket. The repair went well.

I have had my share of arc burns for sure. Still hasn't learned me!😆 The repar seemed to go well I had to weld and grind a few times to burn out all of the trash. So far we have been very impressed with the barrier coat. It has held up quite well.

They really dodnt think that fuel tank through as far as future proofing and maintainance was concerned. Acess/Skin only tank/ then just for fun why not run a propshaft through the inside 🙄🤦🏻 I would put that hole down to the manufacture of the actual metal.. and if its there there may be more😬. 🤹🏻 Glad you got it sorted 🧙🏻‍♂️🇬🇧

The propshaft through the middle really bugs me for sure. I am a bit terrified of that tube corroding through one day and introducing seawater into my fuel tank 🫤. The other two tanks inside the boat at least have large manholes I them for inspection/cleaning. I hope there are no more little holes but if there are we will tackle them as they come.
