I'm the Evil Ted who makes props and costumes. I’ve worked on Star Trek Into Darkness, Walking Dead, Fifth Element and Guyver, among lots of others. I've made pretty much everything out of every material, but foam is my favorite.
I'm here to share my skills and shortcuts, and help you learn how to make foam costumes and props, too.

Ted, A few years ago, My son wanted to be Cyberman from Dr Who for Halloween...With no store bought costumes available, I turned to the cosplay community for help. It opened up my eyes to this wonderful of prop building...I only stumbled on yours and Bills Channels/Websites in recent months (Which I have no idea how that happened) Since then, I've binged watched your entire catalog. I was so inspired by both channels that I'm in process of converting a large space in my basement into a builders workshop. Which is great fun in its own right. ( I've outfitted it almost to a tee with tools from your last video) The long winded point I'm making is: your talent, creativity and most of all your generosity of sharing your knowledge, inspires alot of us new builders to want to make something out of nothing...So with that, I say Thank you!

Great video, Ted. The inclusion of foreign glues was very considerate, and no doubt helpful. I also liked how you were able to point towards other videos you did demonstrating the use of the mentioned products (like the Kwik Seal); it makes this video a great appendix for a long time yet.

I have a few tips you can add to your 3.0 video 4:04 Sanding sticks, I put different grits on each side like 80/120 220/320 (Less sticks to mess with) I also use PVC tubing cut in half with sand paper inside and outside for inside and outside curves. Also use square tubing the same way. You can heat up PVC pipe and press it in 2 directions to make it into square tubing. For holes, I use a 16 piece hole saw kit. I take a thin piece of plywood and cut my favorite sizes into it and use it as a guide so I can take out the center drill bit to cut discs without the center hole in them.

So I thought my blade was fairly sharp, but since I am building up my arsenal of tools, I got that Kershaw blade sharpener today. Did a few swipes with the blade and then my kids asked why I was laughing. I have NEVER had a blade that sharp, soooo awesome to be able to make some really nice cuts. The blades are sharper than when they are brand new it feels like. Also got a gas mask and goggles, since I found out how much your head can hurt when you smell Weldwood contact cement for 30 minutes, yeah not recommended. Thank you Ted!!! Learning so much, and me and the kids are loving it!

Ted I just discovered the best way ever to seal a paint job but you know more than me so I want to share it. It's called Minwax indoor/outdoor Helmsman Spar Urethene. It comes in both spray and brush on, and different finishes. It's flexible and VERY durable, and probably could be used to seal foam too but I haven't tried it. It is similar to floor wax (but way better.)

I recall in an earlier episode you mentioned using the floor-mat foam for pieces; I've always wondered if the camping foam pads would work as well, or if the foam is of a different type that wouldn't apply itself well to that function. The main reason I ask is because I can get the camping foam locally much more readily than other types of foam, though obviously it's not worth saving on shipping costs to Maui if I don't get a workable product out of it.

If it's made of stone I'd recommend using water (it's a good idea to submerge a stone sharpener in water for a few hours before using)
@WilliamJakespeareProps

I've thought about that, but the problem is that it's permanently set into a stained wooden case that I'd rather not damage.

in that case you can just put some water on there with your hand or a spray bottle. I do this when I don't have time to soak my stone.

as it is set in a wood frame it is most likely an oilstone...so use oil instead of water. Linseed oil is a good choice but use one that is food grade

Thumbs up number 666! I can't wait to get the Werewolf suit I'm working on finished. I've just started cutting my soft foam for the skeleton of the suit. Any tips on applying my foam skeleton (exaggerated chest, back, thighs, shoulders and clavicles) to a bodysuit, while also keeping the form? I'm worried that the contact cement will stick it to whatever is underneath the bodysuit. I'll definitely run into the same problem when I go to apply the layer of fur over the entire costume. Fur is very accident friendly and hides fuckups, but I don't want to have to carve it off of whatever I use to hold the shape after applying an adhesive.

Hey ted, I have a question about weld wood contact cement. Have you ever had problems with the adhesive pulling apart at the seam? Does anyone have other brands of the Welwood water based contact cement (I am from Germany)? It sound like you would use it similar to the Barge cement, except it is not that strong and not that toxic. I heard you can use it in a spray gun which would be great. I also need to know if Polylatex 60 can be painted with acrylics and if the shelf life is really only 3 months (that would be a big downside).

Hey Ted, how did you make your glue pot please, I'm wanting to get some Evo Stik as I assume it's a liquid version of Barge, so I'll aim for that (in the UK here)

Thanks for this. If you are already comfortable using a torch is a heat gun even necessary? I have a feeling it could come in handy..

Yes, the heat gun is good for shaping foam.

I don't know if you've answered this in another video, but do you know of anything that will give a hard finish to foam? I've seen people use polyurethane resin and epoxy but I'm looking for something a little cheaper that will protect expanding foam from being dented or snapped and I don't want to buy thermoplastics to cover it.
@EvilTedSmith
@EvilTedSmith 7 лет назад
I'm not a fan of putting any resin on foam. It always cracks, and once that happens you can't fix it.

I was wondering if you could give a little more information on the Hot Wire Foam Factory Bounce. I've tried to find more about using it, but most info about it has it mixed with the foam coat. Do you apply Bounce by itself? How does it compare to other sealing materials?

I was curious about using power saws for foam. Besides a bandsaw what about using things like a tablesaw? Ever tried it?
@vengervoldur6534
@vengervoldur6534 8 лет назад
I have tried a table saw before on 1/2" floor mat foam. I used a standard multi-purpose blade and it worked just fine with clean cut (but not quite as clean as using a box cutter). I suspect a dedicated plywood blade (which has a high teeth-per-inch count) would yeild cleaner results. However, this is only speculation as I have yet to try it. Additionally, as far as using other power tools on foam goes, running foam through a router table is generally ill-advised. The foam is too soft, despite a new bit , and tends to leave a very gnarled edge.

Ted, or really anyone that's used the bounce rubberizer, is it possible to heat (either heat gun or hair dryer) to dry quickly? I'm just curious because I have last minute stuff to do and the event is in two days? (I know, I know... I shouldn't have waited until last minute....) Thanks in advance for the help!

Question: Can I assemble Foam pieces after sealing and painting them? I'm currently working on a Megazord Cosplay, and I wanna seal and paint each individual piece separately(since they're different colors), then assemble them, however, I don't know if the parts will stick together after being sealed and painted?
@EvilTedSmith
@EvilTedSmith 7 лет назад
Sorry, no. You have to glue them together before sealing.

Hey Ted, im going into college, and i was wondering, if i wanted to do prop design as a career, what class would it be called. do i need to go to college for prop design?
@Earendilgrey
@Earendilgrey 8 лет назад
You don't need to go to school for it, but if you want to get some classes in, check out your theater departments Tech classes. I know the class at my school was just called Prop Making but they may be called different at your school. Also stuff like Costume Design, Costume Props and even a Set Design class would be a benifit to you as it gives you a wider range of skills to work from. I know all those classes really helped me out.

In sweden we have Pattex aswell, but I find it doesnt really hold the foam together, I prefer the good ol CASCO contact cement.

Just saw other videos which they prefer loctite glue than contact cement because its faster and easier. What do you think? I assume Loctite will be more expensive than barge cement
@EvilTedSmith
@EvilTedSmith 7 лет назад
I believe that locktite is like super glue. That wroks well for detail gluing but I prefer barge for the big gluing jobs.

i use both Loctitie and contact cement as my go-tos for nearly all my faom builds. i use contact cement, Barge or Weldwood, to join large pieces of foam along seams and to hold complex curves. to add small bits of detail work with 2mm foam over a foam armor case i like Loctite b/c it works quickly and you can just use a drop or two to fasten small or thin pieces. i don't think there's one perfect adhesive for all cosplay builds, as some ashesives don't work on plastic, wood, insulation foam, EVA foam, etc. it's best to keep a few glues in your arsenal. personally as long as i have Loctite, contact cement, Super 77, and a hot glue gun i'm pretty well prepared to attach almost anything.

Hi Ted I was thinking about buying the Head, arms and shoulders combo i think it is from your website, but i was a little bit confused about how the patterns come to me. Once i purchase them, can i just download them and then print them off multiple times? or do they get posted to me. I am definitely going to buy them if it is the first one, but i may not if it is the second option. Cheers; Cos

Hey Ted. I have a question, if you don't mind. Where I live apparently 80% of the stuff you mention is way overpriced (your blade sharpener costs 130€ for example and a pot of barge goes for 120). I've found a substitute for everything but kwik-seal. I was tempted to get regular white acetic silicone but I'm afraid it won't be the same. Could you suggest an alternative?
