So i was super cheap and decided to instead cover half of my own head with foil and then tape it to my face and neck. I then carefully covered it with masking tape, it turned out pretty nice. Im right now figuring out how i should pattern it.

I'm working on two cool helmet projects! While I wanted to start out with Star-Lord's helmet, I quickly realized that it was far too advanced for my skill level. So, I'm playing around with Evil Ted's basic helmet template. I am also starting to work on the template for my Dredd helmet for my RCCC '17 cosplay. Thanks for the tutorial, Bill!

This works really well! I made the craft foam head form another video because mine is above average and needed custom scaling (62 cm) and then I came over to here. My scanner scans at exactly 8.5 x 11 inches so I just threw the slices in there and was able to scale them in gimp 2 after using magic select to find the edges, turning that to an outline, and cleaning up the edges. Hot tip: the extra space at the back of the neck is super important!

Thanks so much for this video! I'm starting a Shoretrooper build and after my major frustration patterning my Clone (Phase 3) helmet I've kind of been dreading patterning another helmet. I started with a dome pattern and made the rest of the pieces as I went, but that taught me that making them all at once is much wiser. This video will be a big help, thanks again Bill! PS, I met you at the wand shop (I'm not sure if I was Olivander's) in Diagon Alley at Universal Studios last Wednesday, and it made my day, and then some!

Great tutorial.i know it has helped me understand the process better and my guess is it's going to help a lot of people. It's a wonderful complement to Evil Teds helmet video. Watching both in tandem gives you a lot of confidence when trying this out. Thanks for sharing

Hi Bill, I'm a first time builder and I'm about template my first helmet. Magneto from the age of Apocolypse in the 90's. It was great to see how you use inkscape, that will really help.

Hi Bill! I am actually working in a x-wing pilot helmet (poe dameron /jessika pava) style, & I made it using my roller derby helmet as a base. I constructed one side with the "panels" the x-helmet has, made it sturdy with papie mache and then I made the whole tape-mold. It's turning out cool tbh! but bc I made it in a skinny type of foam I am working towards bulking it up. Great video as usual! All my best to you and brit :)

I really appreciate that you tell newer foamsmiths to not to get discouraged if things aren't perfect. Do you have any suggestions on what to do with wonky first attempt props that can't be fixed? It feels so wasteful to just toss it.

I am finishing a helmet for Spiderling (Spider-Man's daughter). I based it on Evil Ted's helmet pattern, but had to adapt it to cover the eyes. Thanks for this tutorial, wish I saw it a month earlier, I would have used some of these techniques.

The Cosplay group at my maker space did foam helmets today. For most of us, this was our first foam helmet. We tried making a template, but we did not have foil and the plastic moved too much so we cut out pieces based on your pattern and Evil Ted's. They look like you would expect from a first try, but we had a lot of fun. Thank you for doing all the stuff you guys do!

Very nice tutorial. Thank you! I am trying to design and make an Ironfoot helmet from the Battle of the Five Armies. Do you think there is another way to do it rather than making every individual squares, rectangles and triangles and then gluing them together?

What would you put inside the helmet so it really sticks to your head? Is there some kind of adjustable lining you could recommend? I guess some soft foam pieces could work as well.

I've been trying to make a helmet for my Overwatch Genji cosplay for the longest time now. To be honest its taking awhile mostly because I'm afraid to mess it up, but after watching this and learning a few things I'm determined to finish it!

Does anyone have tips for creating a custom pattern that doesn’t follow all the contours of the face? How would you create a jaw portion that extends beyond the actual jaw, or a face cover that has angles and dimension?

It's taking a few tries but so far it looks like this will be the base for my Destiny Hunter helmet because the plans I had bought are weird and outright overcomplicated

Thanks for this Bill!! Will get the template asap! Have just made another 'Evil Ted' template helmet. More practice needed on the seams of this helmet... My project is a Han Solo lego-hair. My son is wanting to go to a Star Wars fancy dress as Han Solo - so have painted the nerf pistol and am going to attempt to make the lego-hair to go with the costume... Fingers crossed!!

Bill I just completed my Battlestar Viper helmet from the original series. there were no templates out there so I used one of Evil Teds for the initial form then tweaked it. It was my toughest build so far and while not perfect it's pretty decent. Still need to work on my seam work. I bought this template and I think I am going to use this as a base for a Poe Dameron Star Wars helmet.

+Punished Props by the way I want to make greek/sparta helmet where the front part form a certain curve. I am still thinking how to keep the curve shape if using foam. Hardening with paper mache, plaster or resin?

Great video, bud. I’m such a noob to “foam smithing.” One question; when heat forming the foam, do you use the high or low setting on the heat gun?

I usually find a higher setting is more effective, but you have to be careful not to overheat it

Bill, how strong of a holding power does Barge have? I need to glue a part of a sole back on to a tennis show that I have. I am not sure what the major manufacturers use to glue the soles on.

Did you pre-heat the foam matt before cutting? I did that once and the results were nice.

I've also learned that the foam shrinks when headed so I pre heat all my pieces before measuring and cutting. It really makes a difference

yeah I did dap once in my room for Eva stuff... there is no ventilation that works in my room. I slept inside a contact cement can for 2 weeks.

jajajaja i do the same with my patterns. I use Autocad to made it and later i print it using a plotter. Now we are to start to create armors and foamy props.

The template can be scaled up or down when printing.

I've been watching several of Bill's helmet videos, and I was wondering if there's a easy way to put a hard surface over the EVA to get a hard shell. I've not gone through all the videos yet, so does he cover this? I've also not yet built one, so I'll probably keep it simple for the first project, but I think I'd like a hard outer surface for my stuff. Maybe fiberglass? Epoxy? Thoughts?

Smooth On makes an epoxy called Epsilon that's great for brushing on a solid coat on foam.

hi :) i'm new to the whole costume making thing and i was wondering if i could use rubber sheets instead of EVA foam for making armour, etc. Would it be the same as crafting with EVA foam? Thank you :)

It really depends on what "rubber sheets" are made out of. I know my friends in the Philippines use something they call "rubber sheet" and it works just fine for them.

Just one or two quick questions, if you cut the foam by knife would you sand it before gluing, and if so what strengths of sandpaper do you suggest?

The foam doesn't get sanded. The only time I'll sand the foam is if I do a round over or bevel with my rotary tool and use sandpaper to clean up the fuzzy foam bits.

Here i am wondering how i could make an EVA foam helmet. And then BOOM! Video explaining how to make and quick build of a basic helmet. If you slap a visor and some l.e.d.s to the side and back of the helmet and paint it either green, blue, Black, yellow or red, you can make a cool looking Paladin helmet from Voltron: Legendary Defenders. Just sayin'.

May I ask how strong are the seams? what kind of force would you need to part them again? or is it as strong as the foam would be in one piece? Hi by the way, new sub here :D
