Great job Dan. It looks great. The only thing I have to say is that when you’re grinding and welding near the truck, to cover the taillights and bedsides. You don’t want to burn holes in your taillights or mess up your paint!

If you ever need to do an edge start, (like on a hole or any other shape that's inside a part) on thick metal. Get yourself a magnetic drill and drill a hole in the sheet at that place. It does take a little math and tape measuring but you'll get it.

This is definitely one of the best looking offroad bumpers I've seen. You do incredible fabrication work Dan. You inspired me to get a fabrication job and it's been awesome. Keep up the good work chief!

Dan I know it’s taking a while for this truck but this thing is a beast and it has definitely been worth the wait, you’re turning this thing into a monster!

In the future, what you could have done is pre-drill a smaller hole for the arc to start, and then it could arc cut into the hole you want to make. And to those that say, "ThEn WhY nOt JuSt DrIlL tHe WhOlE tHeN?" The torch is typcially faster and it can do way bigger holes than hand drills.

I built a rear bumper for my Jeep Grand Cherokee (WK). It was in my 2 car garage at home. I used FAD (Foamboard aided design) because it gave the thickness I needed to transfer things directly to metal. I hot glued half the bumper together then cut it apart, and duplicated the parts for the sides for symmetry. All my cuts were on the ground, on my knees with a cutoff wheel. It took about a month start to finish. It sucked. One suggestion for any non professional fabricator... Any big visible angle changes, not having a huge press break at your disposal to make and bend them, I scored the back side of the 3/16" plate until I could bend it then weld the score up on the back side. This leaves a perfect, uniform curve on the outside. I am pleased with the final result, but waiting to go the 3d scanner route and actual CAD to build my front winch bumper for my Ram, cut out all the pieces on a plasma table then put all the puzzle pieces together. I really think you should have cut holes where you want your tow hooks, added tabs on the tow hooks, slid the tow hooks in from the back side of the bumper and then weld it all up. That way the hooks have something to pull against (the back side of the bumper) instead of relying on just the welds to hold when pulling with the hooks.

Good to sse the Dually build back!! If you going to put a winch on it you might wanna mount it under the bed (at the middle of the truck basicly) and run the winch wire back. makes it much stronger and easier on the frame. We do that on our towing trucks here in norway.

Watching you vote that 1 in plate reminds me of the steel shop I worked at that had huge plasma tables and the day we all stood around and watched the boss try and cut a 6in mild steel plate. Took 2 hours per part and about 30 min of cussing and yelling at the cut conditions. Was a good day for me cause I worked in tube laser.

Where i work we have a bigger plasma table and we use 170 Amp or 300 Amp to go throw 1 inch thick or thicker material

Hey Dan just a suggestion for recording the plasma, see if you can get a shade 5 fixed lens that you would use for a welding helmet or such and maybe jig up a mount. I don’t have an exact solution but maybe it’d allow you to see more when cutting.

Ok so on the 1 inch steel 65 amps can cut it but it's pushing the machine alot for that you'd want a machine of the 80 amp variety and alot more air pressure
