Feel your pain with the cylinder head .My brother car mechanic for 40 years ,never forget the look on his face when he was given a Triumph Stag cylinder head to sort out .

For future reference and i concede you got them out and done well to do so, if you weld a thick washer on first you get a better weld on the nut also when you sprayed the jollop on it you doomed it to fail, number 1 you cooled it when heat was your friend and by quenching it with the cold spray you made it brittle/hard, Just my 2bobs worth And as they say the proof of the pudding and all that, you got them out so well done mush.😊

Hi Del well done! You may want to try a set of Left Hand drill bits, they can bite into the bolt and pull it out as you drill, especially once you've drilled it as well as you did.

Just a suggestion Del, get yourself a set of left hand drill bits for sheared stud/bolt extraction, they work a treat and sometimes actually extract the sheared stud without needing to use an easy out or tapping the threads. Good idea when re-installing the new studs to prevent them seizing in again to the aluminium head is to use a heavy grease like AquaShield to help prevent the galvanic corrosion. Be careful using a never seize that it is suited for the metals of the studs and head or it can cause the same galvanic corrosion in the head.

Hi Alan, for this one im investing in some AL 1100 from Wurth, and by all accounts its perfect for this application, and will make it not only possible, but easy, to get them out in the future. ! Thanks for the heads up on the Aquasheild, i hear good things about that all the time

if only every mechanic took as much pride in their work as Del. The down right dirty parts of the build that most people wouldn't see but Del instills precision workmanship no matter the job. We could all learn to be better mechanics by following his regimen. Never gets old watching the Master at work and retaining free knowledge...way to work Del!

Great job on those bolts. You should also consider buying some left hand drill bits and putting your drill in reverse - if it has reverse.

A bit late now I know, but one way to release seized nuts and bolts is to heat them cherry red then rub wax on while they're still hot. The wax wicks into the corrosion in the threads and helps to break them free, tighten the fastener slightly first then carefully loosen them off, it's never failed me.

Bloody hell that was a lot of fuss for a few studs. Fair play to you Del. Only once I've ever had to do that stuff extraction thing and I hated doing it but once it was all done and dusted I felt chuffed that I overcome such a pain in the arse. It was all rear anti roll bar bracket studs on the underside of my car.

Great result on the engine, I think you were right about the knee jerk reaction but I think most people would be the same, at least you were sensible about achieving an outcome and didn't sound off like so many others on RU-vid do, no point in burning your bridges eh. Gave you a good chance to practice some of those skills and show your followers some alternative methods when things go wrong, I would probably have resorted to a BFH. Glad the build is still rolling on. Have a great weekend Dell, catch up next week.

Got this to do on my bike also but I have the added bonus of only having two cylinders to work on. Don't know what kind of exhaust studs they are as there are no flats on the outside and there dosent appear to be anything to insert in the middle, no metric allen keys fit anyway. Thinking of buying a used head and working on that as then I can carry on using the bike. Nice one Del as always 😀

Weld a flat washer that just slots over the bolt and weld then weld the nut best practice I find I got shown it when I started out you get more strength

Good job, maybe a set of "anti-clockwise" drill bits would be useful and to avoid future problems with those bolts replace them with stainless steel studs, nuts and lock washers. just a thought

have you tried secret sauce(gear oil/auto trans fluid and acetone) or candle wax (on the hot stud) for unsiezing if there is a little bit of stud sticking out you could make a sleeve out of threaded bar and used a nut to hold the sleeve to the snapped stud..... then use the sleeve as a guide for your drill for keeping it centre.... the joy of owning a lathe loving the cafe busa build board

YEA! SUCCESS! Those grade 8 bolts can be a blessing and damned all the same. Glad to see you cleared that hurtle! I see you have been putting that freezing spray to task. If i may suggest, (just a suggestion, Del): For the bolts holding the oil cooler lines, HEAT! I'm no fan of that freezing spray. When heat is applied to a steel fastener that is installed in aluminium. The aluminum will expand faster than the steel. Remove the bolt(s) while its HOT! Sweet job on the drilling & taping!

Hi Scott.. Thanks for your input mate, and yeah, im gonna hit those little oil pipe screws with some heat, they screw into the sump and engine case.. a bit weak for an impact driver.. so another nail biter this weekend.. but fingers crossed, the freeze penetrating oil still wicks up into the thread by the looks of it, and ive been hitting it with a few sprays over the last few days.. so maybe with the heat, it'll swell the casing away like you say.. fingers crossed aye.!

Good work on getting the bolts out Del, thats not an easy thing to do, especially insitu. Work of caution on Goodridge fittings, ive used them at work for years with no issues. However, recently invoved in a project where we used the black fittings, suprising amount of them didnt appear to seal on the taper, needed loosening and tightening again several times to get them to seal. Got there in the end but worth keeping an eye on.

Seriously? Thanks mate, that's a gem and will save me a lot of grief... just for the moment, am fitting all this stuff dry and loose, like you do with any project build, but come the final assembly, and build up, then I'll look long and hard in to that one... the fittings are HEL not Goodrich so it's possible the taper isn't identical... and may need to revise the actual pipes for HEL pipes in the future, so great info and much appreciated mate ... thanks!

my bandit has part of the moulding snapped off that you just had welded, luckily it's not blowing but it's passed saving. so i decided that when my 650 with 60k miles dies, im gonna drop in a 1250 engine :P always upgrade on replacement

Carbide Lefthand drill bits are worth every penny in a situation like this. Sometimes though bolts have to drilled out and retapped. One option would be to put steel inserts in that way you have steel bolt against steel helicoil that assumes there is enough aluminium in the cast to take the helicoil insert.

@@hdhardcore8511 If you have a stuck bolt to drill out, any regular bolt twists clockwise (right), if you drill them with a left hand drill bit, the force against the broken bolt, the twisting force, can actually help to unscrew the broken bolt.. much of the time you'll only need to drill in a short way and the drill will start turning the bolt out...

Well done Del, I thought you were going to use screw extractors which fill me with horror as a bolt snapped off on an exhaust header in 1978 on a GS750. The screw extractor I used snapped off too and they’re too hard to drill and I had to get the heads stripped and sent off to have them fitted with a new exhaust collar and argon arc welded, great job but and didn’t damage any of the cooling fins either! Scarily cutting edge on a Japanese bike in the 70’s tho 😱 😄

Nice work. As desperate as the situation seemed a couple of weeks ago it's great to see those problems overcome. Nice work on the drilling too... I would have resorted to a left hand threaded bolt extractor because there's no way I could have drilled down the centre as well as you did. Go team DBG!

Bit late now as you have already sorted the threads out perfectly but for future reference .UK drills and taps do great quality drills and taps (not surprisingly ) including left hand cutting taps .I have found in the past when drilling out broken studs that using a left hand cut drill the stud often comes loose because of the heat and torque of drilling and just unscrews on the drill as you are drilling it ( bit like a extractor . Just something to consider putting in you took box for the future .great work anyway I will keep on watching

Thank you Paul, the actual technique of striking up the arc with the TIG welder, and maintaining a good puddle is easy enough with practice.. but what i lack is his equipment.. a proper top quality TIG welding machine with a pedal operation.. all equipment ill invest in eventually.. but we have to stretch out the budget over all things needed, and there always seems to be something more urgent...You know how life goes aye.!

Thanks Kenm yes is was a mini adventure aye... and more to come next, ive decided to remove the PAIR valve system, and thats even more rusted in... but can't leave them there, the system is seized up and junk anyway.

@@Moonfleet41 How or what does the PAIR system do? You said it's emissions or something - is it the same as the air injection? Those pipes look too small to handle all the exhaust gases - so how does it work?

Very nice work with the chopped off bolts , couldn't you use studs without heads permanently threaded in the head of the engine ang just bolt down the exhaust flanges? i mean if they were to seize again you could ultimately juct cut off the bolts . I now my motorcycle exhaust is fastened that way

Thanks George, lots of ways to do it, many bikes use a "stud and nut" arrangement, im using stainless steel bolts now, so im hoping that will cure any further problems... thanks for your input mate.

You really did a great job on those studs. I’ve done that job before and it’s hard to drill at the correct angle etc.

I think I know who you mean. He wouldnt have tig welded it , he would have got his zues book out and smelted a brand new engine block from his aluminium smelting plant which he built during his break because thats what experts do !

Where was that bike kept to build up that much corrosion? My 99 Bandit 1200 has been put away wet since the first day i got it and its still a really clean engine. Thanks for the steering bearing replacement video but i had to buy the motion pro bearing race driver to do it. You did really well to do it without it.

Great job mate , also a tip for you , when die grinding aluminium spray WD40 in the carbide cutter and this prevent s it from clogging up

`A Dark Period`, lol mate you ain`t kidding, i dunno about the rest of the lads here but ive been touching cloth watching the last few vids with that crack in the exhaust and those bolts, told you to use a Willenhall Screwdriver didn`t i, LOL. great vid mate, nice to see you moving forward now with a bigger smile on your face, so glad that welder chap could help, onwards and upwards now finally, be safe brother, best wishes to The Bride, take care.
