Homemade gokart (gocart) with Harbor Freight 2.5 hp engine 79cc

I just finished up with this homemade gokart with a harbor freight 2.5hp engine. We have a small backyard and my boys have never driven one before so I was trying to have it go around lawn mower speed. I'd say it probably goes 10mph when topped out. The governer is removed and it will wind out with me on it to over 4500 rpm (I have a tiny tach). I used a 12 tooth clutch and then took a spare jackshaft sprocket and welded it to a 40 tooth axle gear which is on the jackshaft. Then it goes to a 13 tooth sprocket and then to a 60 tooth. Frame is welded out of 1" tubing from local hardware stores. It was very tricky because of the thin tubing and avoiding blowing through the metal with the welder. This engine is capable of much faster speed with different gearing however my family has a yard with some hills and the boys are cautious about putting the pedal to the metal so the low gearing works fine. It did take me several head scratches to figure out why the engine kept shutting down and then figured out it had a low oil cutoff that was triggered when I was cutting the corners. I actually built two karts in two weeks. First one was a 1.5 feet longer which was great for adults but even with the adjustable seat the boys were having a hard time pushing the gas all the way down.
Update:
The 60T sproket was swapped for a 40T sprocket on the main axle for additional ground clearance. The current drive is a 12T clutch to a 40T on the jackshaft outputing to a 11T and then to a 40T on the axle sprocket. This gives a final drive ratio of approx 7:1. I clocked it with my gps at 12-13mph downhill and 11-12mph uphill yesterday with my 215lbs on it. Climbed some fairly good hills with no problems. We hooked a radio flyer wagon to it and I pulled my 11 year old son and 4 year old daughter in it at the same time (an extra 110lbs) with no problems.

Since this is a popular video I figured I'd report back that the kart is still alive. Both kids and adults ride it throughout the summer. Even had it in the snow once or twice. Only real problems we have had is the allen screws occasionally backing out of the sprockets (now using red Loctite instead of blue). Engine still runs good. Have gone through a couple of sets of tires. Other than that its still a blast and the frame has stood up fine.

Love the excitement of the kids. I have to say they have a great dad that cares so much to make something like this for them! When I was young, I wanted a go-kart sooo bad. Had my dad made me this, I would have been the happiest kid in the world. I think it is fast enough for them at this point....good choice. I suggest you put in a belly pan to protect anyone from getting their feet caught under the kart.

Thanks! I was raised on 10 acres in the country and had a 60cc three-wheeler by the age of 8. Some of my best memorys are running around our yard on it with my younger sis on the back while dad would chase us on the rider. Just trying to pass a little of that freedom and responsibility on to my kids. :^)

So it helps them see that you can build something from nothing and you don't need instructions you just need to think it out. Plus they get to learn the responsbility of shutting the fuel off, how to start the engine, what the choke does, how to check the oil in the engine, tire pressure, ect. Its amazing how many valuable lessons can be taught with kart.

I had close to $450 in material cost and alot of hours in cutting, grinding, and welding. Plus paint and assembly. I'd never make a dime. :^) You can buy a china one much cheaper. But the building experience with my kids and seeing them enjoy something that came out of your head is priceless. Not to mention my daughter is now six so it won't be long before she gets to drive. :^)

Thanks! Its funny how many friends and family ask why it doesn't have suspension. I really have a hard time explaining how it feels to run wide open in a tiny cart with no suspension and just rip around a corner hanging on to your seat. There really is no comparison to a smooth riding four wheeler, motorcycle, ect. Its just the basics and that is what makes karts so fun. Like when the front wheels skid a little into the corner and you learn to slow down to make the turn.

Thanks. It never occurred to me that having something to rest your feet on would allow for a much smoother throttle feed... but it certainly makes perfect sense! No wonder the poor little guys seemed like they were "goosing" the throttle without it.

I actually went the other way and put a smaller 40 tooth on the axle and swapped out the others so the ratio basically stayed the same. Worked great. I am considering larger tires at this point as we had it in the snow and while it was super fun it was limited due to ground clearance.

The engine is 79cc. This project started because I bought 4 tires and rims for $10 a wheel. Well the rims didn't hold up so I had to buy real rims. My homemade axle (sleeved threaded rod) didn't hold up so I had to buy a real axle. Then without the jackshaft setup it was too fast so I had to buy the shaft and sprockets. Seat was $40 at a farm store. So I got about $400 in it total. Learning to buy the next project instead of building it.... priceless. Good feeling to see what you built work.

Oh yeah. I hooked a radio flyer wagon to it and pulled my sister around. She's probably around 150. It funny because 25 years ago we did the same thing with my little 60cc three wheeler as kids. I guess some of us don't grow up. :^) You can easily change to a even lower gear ratio with the jack shaft setup.

Yes. Motor was full of oil but during a fast turn it would kill the motor. There is a sensor in the lower section of the block. Unplug it. Problem solved. Just make sure to check oil level before running (should be doing that anyway). :^)

I got a couple of spares. Our local Farm & Fleet store carries them. My boys and I tried to get whatever we could local and create our own solutions. So we had plenty of trips down the isles matching things up and trying to figure it out as we shopped. Then we'd get home and be one part shy so off we went again. It was a good project. :^)

I appreciate the kind words. The focus of this kart was to make it small enough for our backyard. We had a pocket quad with a 50cc 2 stroke. It was very loud and I figured the neighbors probably were annoyed. Plus it was geared high so you really had to burn the clutch to go slow. This kart is much safer and the kids will never fall off (which did happen with the quad once). The four stroke motor is much quieter and has a much more pleasing low tone.

Thanks for the comment. :^) We did put footrests in the following summer. They work great and also allow smoother foot control on the gas and brake. You can see them in the beginning of a video I posted of my nephew taking it for a ride. I'll post a link but if it doesn't work just look for "Jestin on the kart" under my username. It was his first gokart experience and I think he was hooked too!

I run 93 in all our small engines. Anything over a month old goes in the cars and I get a fresh batch and stabil is added to tanks that will sit the winter months. I just pulled it out of storage and after about ten pulls it fired to life. It needs to run the tank of stabil out of it now which I always find causes engines to seem a little down on power.

Thanks! I have some 16 guage steel to put on it once I get some time. I left it off originally so I could get paint all the way around the tubing and I will just rivet the sheet metal to the bottom. I am also thinking about scratching that and instead using some metal mesh like the floors of some trailers. This way it wouldn't hold water, grass, ect.

this is one of the best homemade karts i've seen yet. looks great too. your kids are always going to remember the fun so take pictures. have fun!!!!! oh yeah, the live axel is a bad idea on any fun kart. i'll never have another, it took 20 feet diameter area to make a turn. :(( noooooo fun

Yes, it does push a little into the corners at full speed but not bad. Like you said the speed isn't fast enough where it causes a problem. Also the configuration puts a good amount of weight on the front tires since its short and your knees are bent while riding. So that adds to the traction on the front. I think its probably good though to teach them about the effects of oversteer. Especially once they get old enough to drive in the snow here in IL. :^)

i remember when i used to be like your son when i first got a mini bike. i would just ride around in 1st gear all the time but eventually i got used to it and started going faster.

Verticle engines are a no-go for gokarts. :^) Takes too much to convert verticle movement to horizontal axle. The gearing ratio is pretty easy. On a single chain setup you just divide the teeth on the engine by the teeth on the axle sprocket. On one with a jackshaft like mine you divide teeth on engine by teeth on its mating sprocket then divide axle sproket by its mating sprocket on the jackshaft and then add the two numbers.

Good recommendation on putting a floor pan on it. Simple sheet metal would suffice in case their foot falls off the footpegs.

Rims came from Northern Tool. The tires and tubes are the $10 ones for dollys from Menards. I just throw away the cheap rims and mount them on the Northern tool rims. The tires wear quick on pavement but aren't too bad in grass. Only real problem is the tubes have a straight stem and really need a 90 degree one to make maintenance easy.

thats pretty cool! im 17 and in my shop class im making one for my final project, you just gave me a very cimple idea for a chassi! and i would suggest maybe just a little bigger rear tires just incase he runs over something and bumps the sprocket,

nice job man, im building my own currently with a lawn mower engine with 6.5hp and i tweaked it and im running on 20% premium gas and 80% pure octane. I ran some tests and from 6.5hp its now at 11.3hp and that with fuel change and everything else.

Thats a very awesome kart man, wish i had the yard space to utilize something like that for the kids, I noticed though, the main axle sprocket looked a little low, could be a possibility of it hanging up on something, perhaps if you put a rockguard in front of it or something? So nice of you to take your time and build something for your kids, the majority of people don't even know the first thing of building a decent (and safe!) kart

First go cart they have been on. Only other motorized vehicle was one of those little 49cc chinese pocket quads. That thing was so noisey being 2stroke that it worried them. I had installed one of those wireless remote kills on it but they didn't take to the bike. Now my youngest runs the cart full throttle and I ride on the little 72cc motorcycle aroudn the yard with him. We run around the house in the front and then the back.

Depends on how you gear it. I pulls me at 215lbs all the way to redline no problems with the current gearing.

@MILBURN96 Its a horizontal shaft drive. Verticle shaft drive are typically pushmower engines and don't work well for karts due to trying to convert the motion to horizontal for the axle.

@stangtrax Thanks! Time goes by so fast that its only 4 years before my 12 year old will be behind the wheel of a real car. I have always felt that as a kid my experiences with four-wheelers, dirt bikes, and karts build up that reaction time and awareness when driving. I have been in a several close calls where because of someone elses poor driving I had to react and I believe that early training just becomes instinct.

I have to calm him down cause he like to crank the wheel and do a burn out which with the live axle does a number on our yard. :^) He's definately got the speed additction so I'm glad the gear ratio keeps him in check. My older son is pretty cautious and will probably have a good insurance record when he gets older. :^) I think its tough to find an activity that brings a dad and sons closer than riding together. Tractor, motorcyle, cart, bicycle, ect. And keeping them maintained.

I got too many other projects to be making kart frames. :^) It was a fun project and I would recommend anyone to give it a shot. Its always nice to finish a project and see how well your ideas worked.

So like on mine it has a 12 tooth clutch and a 40 tooth mating sproket on jackshaft so 40/12=3.33. The axle sprocket is also a 40 tooth and its mating sprocket on the jackshaft is a 10 tooth (if I remember right). 40/10=4 so add 3.33 to that and your final drive is 7.33:1 or 7.33 turns of the clutch bell to 1 turn of the rear wheels. With the final ratio you can plug it into many online calcs with a rpm and tire size and it will give you estimated speed.

Hey Great Job on the Go-Kart! Fantastick Job on making of the vids! I actually have started on the "collecting and planning" stage for my Little Man's Go-Kart! I am really excited about it! I am an avid Harbor freight guy, so I will be using a lot of my HF tools! By me watching your vid, I am super inspired and have an idea of what to expect! Wow real nice cart and it looks real good with that fresh paint. Maybe u should bolt down a thin sheet for a floor pan so the little ones dont flintstone it by mistake. Id prolly make a pan with a recess where ur heels go but other than that nice job Ur a cool dad! Hav fun man

How do you like that engine? We got 2 6.5 hp for $100 each on sale, going to sell them now. had both of them on there they just wont idle, no carb adjustments...thought about replacing the carbs with honda carbs, but the cart did not perform the way we wanted it to so we are going to do a diff engine setup.

pretty cool! i don't know if your kids have an aversion to speed, but you zipped around in it pretty fast. i got a folding pocket bike that hasn't run in a couple years, might work on it this spring, only thing that fits in my smart car! (might need to clean the carb and gas tank)

I did change the axle gear from a 60T to a 40T which gave much more ground clearance for the sprocket/chain and then also dropped its corresponding gear on the jackshaft to something like a 10T. The end ratio just changed slightly and gave it a couple mph while still taking off nice and the clearance was a big bonus as those 10" wheels don't set you that high off the ground and the 60T would occasionally rub our cement driveway or rocks.

I used a clarke mig welder with the .030 gasless wire. It was tough trying to not blow through the tube. I went through in plenty of spots and then had to fill in the holes. Then I would grind it down and lay a second bead to reinforce. Definately learn to be more careful. :^) I'm a beginner so I expected some learning curve.

We spent $300 on a 50cc pocket quad the previous summer and although it was slightly faster the kart takes off alot faster and I feel much safer on it. The chinese pocket quad frame snapped when I was showing a buddy it. Luckily I was coming to a stop. 10 seconds earlier and I was doing 20mph on it and I would have taken a tumble. This engine is 1/3 the noise level too so I don't feel bad for the neighbors when we race it around our yard.

It was changed to a 40T with a corresponding change to the jackshaft sproket to keep the ratio the same. Plenty of clearance now. We just got back from my parents farm and rode it through the field with no problem. I even took it for a spin through our "tractor trail" which has some good hills and it climbed up with my 215 lbs no problem. I took my gps with me and opened it up to see what its speed was and it hit a cool 13 mph. :^) Again, a trade off for speed to be able to climb the hills

Thanks! That style of riding only lasted about 2 days. Now its wide open. Should be alot easier on the clutch though cause both boys only weigh about 60 lbs and with the jackshaft its geared low enough to not put a big strain on it. Clutches are $30 and we spend more trying to get into a movie nowadays. :^)

@Logic2119 It is. Its pinned underneath with quick release pins. For the boys its perfect where its at though. Originally I built a longer one with more adjustments for adults but this smaller one handles turning better since it has a straight axle in the back. It pushes less in the turns.

Garden railway? Hmm.. :^) Actually, we do get a chance to ride the small trains at a local steam power show that we visit every year. The kids love it. I appreciate your kind comment. Three kids have a hard time finding something they all like but the gokart seems to fit the bill. They each took a part in the building process by helping me size it up, hand me tires, ect. I think they got a good idea that if you put a little work into something it can be very rewarding.

@briggsmechanic01 I just ground a flat spot on a bolt where it would be next to the arm of the throttle pedal. Then I drilled a hole through it. The bolt goes through the arm and the wire goes through the hole in the bolt. Then slip on a washer and a nut. The washer pinches the cable against the peddal arm. Very simple and you can adjust throw by how much wire you pull through the bolt.

Really I could have left the governer on and been satasfied with it. Now I have to rig up something so they don't overrev it. :^) It picks up quick. I was going to build a little box over the gears to for extra safety but since this was the second gokart frame I built in less than two weeks I really just wanted to get the project over with. The first one I used caster on the spindles like a car has but it made it much more difficult to steer. This one has zero caster and ackerman built in.

Easy there. :^) I am overly cautious about safety. If you didn't notice in the video the cart runs about 8mph tops and with the kids its governed down with slack in the throttle cable. They can ride their bike faster than this cart will go. They have a helmet for their mini bike. :^) I'm not worried about the kart.

@VideoGamerHD It is fun. We have totally gotten our money out of it. The kids loved helping put it together and seeing the transformation and I haven't met one person that could turn it down as far as a ride. My parents are 70 and I got both of them to drive it around. It was a great time. Because of its size and speed people aren't intimidated by it so more people give it a shot. Ear to ear grins when they get off it.

@bghurc Thanks! The nice thing about the 2.5 is it runs all day on a tank of gas and its lighter than the 6hp engines which makes a difference when my boy and I lift it into the back of the truck. :^)

Hi. Love this cart. My children are ready to step up from the battery powered Razor ones we have to something like yours. Wondering, did you follow a plan for the frame? If yes, which one? I can usually copy build something by just looking at it long enough, but having some basic dimensions would help get the proportions and size. Thanks for posting it!

I clocked it with my GPS at about 13mph. Fast enough on such a small kart. The best is that it climbs the hills really well. If you look at my other videos there is a POV of me driving my dad's John Deere model A around his properly. You'll see the hills along the fence line. Believe it or not I went around that whole section with the kart with no problems.

Welded it up myself. If you check out my other videos I do a walkaround with a tape measure with measurements and I talk a little about what I used for the build. It wasn't as hard as one would think. Hardest part was trying not to blow holes through the thinner tubing and once you do having to repair it. I am no expert welder but this was a good project to help me learn what settings work well with my welder.

£99 is $161 USD so thats quite a bit more expensive than the $99 I paid for this engine. :^) I have small four stroke engines for my R/C airplanes that I have paid $180+ and they are less than 10cc. Really for me it comes down to novelty. I really liked creating something that worked well with a small engine. I would guess its quieter than a 5hp engine and its easier on the gas and is lighter weight and physically smaller. Less compression so its easier for the kids to start too!

I really like your gearing choice. Very cool. easier on the engine too. And like you said, the kids won't get out of control with it so easy. You know when they get older they are going put a 6.5 on it? haha Can you imagine a 6.5 with that gearing?

@shoobadoo1 Nope. Wide open it runs about 12-14 mph. Because its low to the ground it will not tip. Full speed into a turn usually slides the front tires some but even if you lean forward to keep better traction it never lifts a tire. So many people wonder how you could have fun at 12 mph. Well jump on a radio flyer wagon and run that 12mph down a hill and you'll see that when you are on something that small the excitement level is double.

You can buy it from Harbor Freight. Normally $109 but the web price is usually $99 and often you can combine their coupons to get it even less. The engine runs great. Initially it kept cuting out on me before I figured out it had a low oil cutout that was getting triggered when I was ripping around corners. :^) I just unplugged the sensor and keep an eye on the oil myself. Its pretty darn quiet. The go kart clutch is the loudest part.

@3alexmac Its a live axle. I used pillow bearings and housings to attach the axle to the frame that I bought at our local farm store. If you check out my video called (Dimensions and building tips from my homemade gokart (part 1 of 2) you will see them at about 4 minutes in. The wheels just slide onto the axle and I have a collar on the axle that hold the inside of the wheel placement and the outside has a nut that threads onto the axle. The wheels are keyed and so is the axle shaft.

The 2.5 has been a good motor so far. I did just have to replace the clutch. I haven't figured out what went wrong yet. If the kart was coasting at like 2mph the clutch would engage and keep the kart going. I could just have the kart idling and manually push it and then it would engage. With the bell off everything looked just like the new replacement. I think maybe the bell was locking on the bushing that it rides on but not sure.

The same 7.33:1 could be done with a 10tooth engine sprocket and 73 tooth axle without a jackshaft if you wanted to think of it another way. The problem is a 73 tooth sprocket is bigger than the 10inch tire. :^) At the 7.33:1 ratio with 10" tires and 4000 rpm the speed would be just over 16mph.

Couldn't tell you for sure. I estimate just under $450 for everything. Steel gets expensive buying it from Lowes. If you have a local steel show you could cut costs. Also my seat was a new lawnmower seat so it was around $40. I could have saved if I bought my kart rear axle and sprockets at once instead of experimenting and having to pay for additional shipping charges.

No posi as there is no differential. :^) It is a straight axle though so both tires do provide power. Its good and bad. The good is it never spins. The bad is it never spins and eats up the grass in the yard on sharp turns. :^) The 2.5hp is smaller and lighter weight so its easier on my back loading the kart by myself in the back of the truck. Its plenty of power for the boys and is less worry for me. I can run wide open and crank the wheel and it doesn't lift a tire.

No. It comes with a bare shaft. You need to buy the clutch from a kart shop/online store.

That's a pretty cool project. Perhaps I missed it, but what's the total cost? I remember my first go kart when I was 9 years old... got me started on my lead foot I have today. Now I'm 25 and building cars.. just finished a twin turbo 302 swapped Ford Ranger. lol

Like the kart design. Nice size for kids. Mine is a traditional design and I had to install pedal extensions for the kids to barley be able to ride. They are still stretching for the pedals. The only thing I don't like, as you probably don't either, is the centrally placed sprocket. Have you had any problems with the kids running over stuff?

Right now the 2.5 HP engine at Harbor Freight is $89, which is about £55 (it's even less with a coupon). The 6.5 HP engine at Harbor Freight, which has more power than yours, is only $99 (£61). The Harbor Freight engines are actually really cheap and good quality. You should check out Harbor Freight if there is one near you.
