Couple weeks back I was dealing with the exact same broken bolts in my 460. It took a few hours and about 25 attempts with the welder before it finally got out, and that was only because I switched to an electrode welder cranked up all the way to the max. MIG kept snapping off no matter what settings. I ended up using a huge nut with a washer underneath with the ID of the bolt and the ED of the nut. Then kept the stick welder at it for so long that the hole of the nut turned into a bath of sputtering lava. It now proudly sits as a trophy on my desk.
I had a tool salesman tell me that you should never drill a pilot hole and progressively use larger drill bits to remove a broken stud because drill bits aren’t designed to drill in a hole that’s already there. I told him that selling drill bits is a good deal easier than having to remove broken exhaust studs for a living and if he would stay in his lane I would stay in mine. I’ve use the heat & quench with water method with some success but there are times like you had that a stud simply isn’t coming out and drilling is the only option. Like you said, super sharp bits mean the difference between throwing chips and just turning the broken stud blue from heat. Once that stud turns blue it’s even harder then. I certainly don't have enough patience for this stuff, I admire your perseverence... Fortunately in my 302 the only casualty was a block drain plug, which an M10.1,25 exhaust bolt from an Opel now identifies as.
@@SwedeMachine I have yet to buy a set myself. You did an outstanding job drilling those out. I don't think I've ever drilled out a broken bolt without marring the threads at least a little. I was absolutely cracking up when you were using that spin-headed brass hammer. lol. A little tip on the 460, if you're not aware. Get an early '68-'70 timing set, it really wakes them up. Gets rid of the retarded camshaft timing. Keep up the great work. Really enjoy your vids.
