More Helium Leaks Were Just Found On Boeing's Crewed Starliner

What was originally found soon after the first scrubbed launch attempt back in May and determined to be a manageable helium leak, has since turned into a bigger problem in space. Specifically, after the first launch scrub, officials discovered a leak in one of Starliner’s RCS thrusters. While not ideal, they decided that it was manageable, and that it could be left as is even during the launch.
Unfortunately, not long after this morning’s successful launch with two crew members aboard, the problem has gotten worse, with even more helium leaks being found. This comes as the crew prepares to try and dock to the International Space Station in the morning. Here I will go more in-depth into the new leaks, their significance, what this means for the rest of the mission, and more.

So they knew about the leak and instead of fixing it before takeoff, they like "it should be fine". That's kind of like having a flat tire before a road trip, and you like "it should be fine". That's insane.

​@@delfinenteddyson9865 use Fix a flat for cars. Just be careful, it's still a can under a lot of pressure. But it works. I'm told. My cousin is big into that and he used my end of a can.

Even in an airplane; things can get worse as soon as you leave the ground, start engines, pressurize, and put a load on the structure. Why did they believe a static leak in the atmosphere would be fine and not change in outer space of all places?? That's the opposite of aviation and space flight...you're supposed to MITIGATE risk, not embrace it.

I think you are exaggerating. Dream Chaser is a CARGO vehicle. It took SpaceX 7 years to go from Cargo Dragon to Crew rated Dragon 2, with a few explosions and parachute failures along the path. Crew rated vehicles have extremely high standards. If this Starliner was a cargo vehicle instead of a Crew spacecraft we would hardly hear about a few thruster problems. The first Dragon cargo mission had frozen thruster problems they had to work through. Note that Boeing didn't have a cargo vehicle to use to get all the bugs out of their design. They were going from a clean sheet to a crewed spacecraft in one go, hence the additional money above the SpaceX contract. Boeing hasn't built a new manned spacecraft since the 1970s. It kind of makes me irritated that all these amateur, arm chair engineers that have never built anything that flies are spewing out their "learned" opinions.

@@divedevil985 Overall contractor and assembler is Boeing, so while the RCS is the one leaking, the flange assembly is a Boeing item. Hopefully slow enough that the mission will be completed before the level drops to a point that the margin is eroded too low. Helium is very hard to contain, it will naturally diffuse through apparently solid metal, and will find the smallest leak path with time. The seals are merely there to keep the leakage rate down to a low enough level.

Boeing's IVA suits aren't compatible with Dragon's ECLSS (and vice versa). The worst thing that will happen is that they will cancel docking with the ISS and come straight home. Which is bad, because it means Boeing still won't have met the milestone for the next payment and will have to pay for _yet another launch_ out of their own pocket. They've lost over a billion dollars on this program so far.

afaik, NASA doesn't spend money on starliner anymore; they gave boeing a fixed contract and now all the cost overruns are footed by boeing; so the sunk cost fallacy is at boeing, as if they fail to honour their contract they will have penalities to pay to NASA on top of their spending.

We know there is a problem said the management, but what could go wrong? Lets launch Space Shuttle Challenger anyway. Well, there are always pieces of the foam insulation breaking off during launch and impacting the brittle heat shield, but what could go wrong? Go Columbia!

Your comment is presumptuous because you obviously don't know about the technical makeup of the Starliner and whether a leak is a serious threat to the crew and the mission or not. These astronauts are well trained for problems that may arise on the vehicle. You have no such training.

Shareholders want a quality product.. not useless junk... every time Boeing makes a public mistake it's stock price goes down. A major rocket failure would not only cause the stock price to plummet but open Congressional investigations. Boeing doesn't want that, stock holders don't want that. There would also be lawsuits which are expensive to defend against. They need to get their QC back up to snuff! They have had what 2 decades now to get this ship designed correctly and they are still having issues? There should be heads rolling on executive row.

I know this isn’t a serious issue, but the continuing leaking and other issues speak to a larger problem with the production and development of this craft. I wish they could just let this thing go… What a disaster.

@@jamskinner A helium leak really isn’t a serious issue in a flight like this where the ground is only about 30 minutes to an hour away in case of emergency. If it were going around the moon though, that’d be a different story.

It hasn't dawned on you that if you can predict something with great accuracy it's because you (or someone else) has done it before, and if you have done it before then it's not really new, is it? Ya know I don't have a PHD but do have a few years in aviation. Can't believe they didn't deal with it after the last scrub. Having leaks at one ATM vs zero ATM will show the flaw in that thought process. If the crew starts sounding like Alvin and Chipmunks, well... The issue becomes another acceptance that will always come back to bite you. However, it is a test flight and nice to know the transparency of such deficiencies... Semper Salius

They did actually find it, it’s just that they can’t service it. They would have to remove the capsule, and if they did that there are certain things with limited lifespans that have to be replaced as well. It would have pushed them into next year most likely. To be clear I think it was foolish to gamble on the leak remaining the same. I don’t care if it takes them another two years, they need to get their act together and make this thing foolproof before they put people on it again

Why risk the crew any further if control thrusters are possibly affected. Like having your steering wheel come off while on the highway and aiming for the reentry/exit ramp.

More nerd; long ago I sketched a sealing solution for a satellite connector. Elastomers and PTFE have outgassing issues that can poison optics and electrical contacts. So instead of elastomers a glass frit is placed on a matrix connector face and an inconel sheet is deformed to create ridges. The sheet is gold plated. Or, gold ridges are deposited directly. The glass frits are polished flush. When the faces are bolted down the small (4-40) screws clamp metal to metal and compress the ridges, plastically flowing the gold at the peaks. A hermetic seal is formed if the faces of the connector are gold flashed as the gold cold welds through diffusion. The connector is used once at module mate at satellite build. Boeing here might have considered metal seals such as “C” seals. I believe cost and weight can be constant for thrust gas management.

This is normal tbh, helium leaks are tricky, and the space shuttle struggled with leaks all the way till the cancellation. Most of these leaks do not have the capacity to leak bad enough that they would endanger the mission even if you cut the pipe straight in half, same applies to Starliner. The real issue tbh is if this is worth sharing so in detail during the mission if people freak out about it. Falcon 9 leaks... Starship is a leaking mess when it launches, you can see from the footage of the last launch, yet no one seems to worry about that. :s

I have to give credit to the crew of star liner for being brave enough to ride it. Whatever my views of the company’s issue, I hope the issues are fixed and they get home safe. That ship’s just not ready for flight / for for purpose IMHO. For space flight (especially manned flights) there is no such thing as a “small fault”. Losing some manoeuvring ability can’t be good.

How many times does this need to be said? NASA NEEDS MORE THAN ONE COMPANY TO ENSURE THAT THEY WILL BE ABLE TO FLY TO AND FROM THE ISS IF ONE IS GROUNDED FOR ANY REASON. SpaceX obviously has a strong presence carrying astronauts and cargo. That's only ONE company, though. Starliner isn't replacing Dragon, ffs.

Apollo 1 burned to a crisp on the launch pad, killing 3 astronauts. Apollo 11 almost didn't land on the moon, Apollo 13 didn't. There's a long list of troubles, only 17 flights. Likewise with the Gemini capsules. Reading the commenters pretending to be aerospace experts you'd think space travel is as easy as making a trip to the grocery store. None of them have ever designed or built anything that worked or had a useful purpose, but they are just itching to denigrate someone so they can feel better about themselves.

Some nerd stuff: Helium is very difficult to seal against. Example in the 1960’S Rolex made dive watches that were brought down into deep saturation dive modules where crew breath at high pressure helium and oxygen. A diver was injured when his watch exploded sending saffire shards about. Root cause was helium crossing the elastomer seals . Recall and taper burst plugs were added.

Space travel includes lots of trial and error. Even beloved SpaceX had lots of not just leaks, but several mission failures when developing the Falcon and Dragon vehicles. It happens.
