In this video, Im inexpensively replacing/fixing a pull start/recoil rope and handle on an ATV. This process is applicable too many makes and models. This particular machine is a 1999 Polaris Sportsman 500. I'll also explore and explain some of the other inner workings, for those maybe trouble shooting other issues involving this. While Ive already removed the plastics, (In a previous video.) to make this and a bunch of other repairs and maintenance easier. You'll likely at least need to remove your foot rest/platform to get at all the bolts and remove the cover. Parts may vary but the concept for the rope and handle replacement is pretty universal. Just a trick I’ve used over the years when putting new ropes on recoils! I heat up the end of the rope, then I pinch the end and pull while it is still hot and when it cools down you have a hard point and it’s easier to fish through 👍🏻

Great tip. Yes. Or after tying the knot also to clean it all up. I use to as a kid do that with a shoelace to make it easier to lace if it broke.

This saved my ass. 10mm bolt came out. Spring etc so this helped me put it back together. Tx. Super helpful!!!

Your video helped me a TON! I got a rope from ebay and put a snowmobile "D" handle on my '99 Xplorer. The compression is so high and I actually fractured my finger trying to pull start it. I melted the rope end to make it easier to thread through. 6 times was enough for mine. I clamped a piece of hose on the Top where the rope comes out to "seal" it a little bit. Thanks!

Good deal. Always more than one way as they say. And if you ever think the seal wasn't quite doing its job. Just pull the plug/bolt on the bottom to drain it.

Good job. Well done and very helpful. Just picked up a similar quad and the pull isn’t working. I’m thinking it may be the orientation of the friction plate.

Great job very well on. My pool cable was stuck on mine so I took it off and pulled it without it being attached to the fly wheel and it works well. I noticed that on top of the fly will the smaller gear that is just is above the flywheel is shaky/loose. Is this supposed to be? Can’t find a related video on that piece. Thanks for the help.

Glad it helped. As far as the wheel you're describing. I'm having a little trouble picturing it from you description. When you say loose do you mean you can easily remove it? Or is it loose meaning sloppy? Damaged? Its really hard for me to answer that one.

If all you need is the rope Im confident you could use a substitute. Its really nothing exotic. Is yours molded into the handle? Or pulled through with a knot? If its knotted, I would think you could find a suitable rope to use. Just gotta get the length right. Or reasonably close. And similar diameter. If your removing the old one assuming its still inside. You could use it as a reference.

@@ericinalaska7648 its molded. The rope tip was still on the outside and I debated a lawn mower type but I was concerned water getting in the housing since the rubber end wouldn’t create a seal.

Hmmm. The rubber handle is usually kind of a press fit over the casting. On most anyway. Prior to finding what I used I was considering an off brand handle I had laying around and maybe parachute chord. But the handle wasn't a good fit. Then I found the kit I used in the video and compared that to the brand name replacement price. I thought it was very reasonable to just get the handle rope combo. Anyway. You'll figure it out.

Not 100% sure. But if all you need is the cord. It should be fine. You may have to adjust the length. By proper # of winds is best. If you look in the video description you'll see a link for the one I used. Pretty universal generally.

How long does the rope need to be for a polaris typically?

I looked at the part description for details on the one I used, as well as manuals but didn't find a length. I measured the one I installed by pulling it out all the way as if starting. And from the handle to the casting is about 44 inches. Longer than I would have guessed. So before tying the knots and the distance into the casting to the wheel. It probably starts at about 48". If I were cutting a pc to replace, Id say you'd be good making it between 36" and 48" . You don't want it too short. Its a bit rough when you give it a good pull and it stops abruptly because you ran out of rope. If you've ever pulled one where someone retied the handle on after the rope broke. You know what Im talking about. I don't look at it as a super precise requirement. No need to be longer than you could pull, and there is only so much room on the wheel. And too short can be unpleasant. Maybe someone can chime in if they're aware of an official recommended length. But off the cuff Id say if you make it between 36" and 48" Id probably split that. You should be good. And of course it takes more time and effort. But if you don't like the end result. You can always shorten it. But of course you cant lengthen it.

If you look on the bottom of the cover. There is a drain plug. Or should be. Ive seen it recommended in some manuals to pull it after riding in water deep enough to submerge the cover, a bit anyway. But Id also consider changing out that seal possibly.

Hey man, i have a trx200sx quad and the pullstart bound up yesterday when i was riding. took the pull start off and could not get it to budge. Tried hiting it with a hammer, while holding the plastic part down and it will NOT move. i even had my neighbor come over and try to get it out. He hit it with a hammer and it will NOT come out. We removed the rope thinking it was binding it up. It wasn't, What advice do you have that would avoid us having it in 30 different pieces by the time we get it out. Thanks!

My first thought was the same as yours. Bound up rope. My second thought is what part are you hammering on that won't move. Is the plastic wheel bound up/not turning or something else. If your talking about the plastic wheel. Id just carefully remove the bolt holing it on. Im not familiar with the guts of that particular model but I cant imagine its drastically different than the one Im doing in the video. If your pulling it apart just go slow and easy. Maybe take some pics with the phone as you go as you can in case you have a crap how was that pc in again moments. If your talking about all that remains after you remove the recoil assembly. Id have to do some research on that. And maybe have a little more info.

@@ericinalaska7648 Yes, i'm referring to the plastic wheel, it's bound up on something and me and my neighbor came to the "solution" that it was welded to the outer case, we tried getting a flathead screwdriver on it and it won't come out. It's also sitting at a strange angle. I can probably get some pics for you tomorrow if you've got time.

@@reedsmechanical3663 Is anything noticeably damaged or is it just seized up? If its seized up maybe you'll need to see about getting a replacement part. After you do to it what you have to to get that thing off. Ill be curious to hear what failed. Theirs obviously usually some bearings in there that based on what your telling me may be the culprit. Over heated and wheel maybe melted to make it go out of whack at the weird angle? Was maybe hot and soft when you pulled it then cooled off out of whack? Let me know.

@@ericinalaska7648 I sure will, i traded for the quad and have been working on fixing it up for the past 3 months, someone before me re-round it and left a BUNCH of excess cord on the plastic wheel. While this wasn't the issue, it tells me that whoever re-wound it probably didn't know what they were doing. In any case my neighbor cut out the rope itself and left it for me if i could get it out. I was looking around and their going for like 50 bucks for the assembly without the rope, which is INSANE. I'll keep you posted.

@@reedsmechanical3663 Yah parts are always spendy. I comment on it all the time but that's all recreational stuff. I get it, but it doesn't mean I have to like it. That rope/handle I used in the video was reasonable and perfect for mine. But I cant speak for your Honda . But Id think at most you'd maybe shorten it. If I remember correctly your pull start maybe has a smaller recoil assembly? And Im not sure how the molded handle would fit on yours. But ... If you can get the handle retied onto a similar diameter parachute cord or similar Id think you'd be in biz. I was exploring that option but I didn't have the handle . Didn't come with it and the previous owner had no clue where it ended up.
