This 86 Porsche 911 Carrera 3.2 is a friend's doughty companion through summer. He invests regularly and she's getting better ever since he has owned her. This winter we've addressed a couple annoying rust spots under the front fenders that are very common with G-models.
In this final episode of the series I tackle more rust holes in the car's body, I also replace a side wall panel using a one-sided spot welding machine and do some blend paint jobs. Eventually, the wings are reinstalled and the car is finalized to go back on the road.

Was wondering after changing the plate how the fit will be between the wing and the door... I should not have that concern knowing your passion for precision. The trick to push it back was speechless... Just the touch of a magician of trades. As I mentioned before it takes a lot to achieve such great accomplishment. Johannes shows it in perfect synchro with such delightful piano tunes and no fuss. I needed a break and a demonstration of metal prep, additional welding technics and meticulous paint did it! Great inspiration

I always try to brake hard when Johannes posts another video-the best source out there for in depth repair. Around the 12:00 mark you are laying down a flexible tube-I assume so you dont get a hard paint edge. Is that a piece of rolled over masking tape???? Takes me a long time to go through one of these as I'm taking notes-on the supplies he uses-the best of the best Using a punch at 18:25 to better establish a closer electro fitting before spot welding-brilliant. Fabbing up a way to tension panels into being on the same plane before tightening the flange bolts at 22:00-genius

Nice comfy space you have there... some gadgets came... nice... one side spotter probably makes weaker welds... but it depends on the power... if it is not structural probably fine. We can see the love you make to those cars... and i mean the love you make it shows in how you touch the car

Thanks, Tom! It’s easier than you think, it just heats up the part with the lowest resistance. If there’s a second connection with lower resistance, it’d weld there, no matter where the electrode is placed. Weird thing, but it works.

Yeah, Porsche manuals are sometimes unintentionally amusing. In the 991 for instance, every time you open the satnav, it forces you to read a warning to not loose attention for the traffic when using it. You know, people read it carefully all the time. 😆

Great series! I lived in England for a number of years and had to deal with rust repair tasks many times. I now live in the US Southwest and hope to never see rust again :) BTW -- I lived in Germany (Oldenburg) for a short time, too. I miss Germany!

Immensely satisfying. Sometimes I find myself preferring the 993 above all 911's (and who wouldn't want proper rear suspension?) but there's no denying the timelessness of these slightly earlier late (!) air-cooleds. I agree about the colour as well - nigh-on perfect for the car.

@@GreasyFingers depressing. I am not using it till next year when it’s tax status changes to historic. There has been a water leak and the rear trim cardboard mouldings have warped and the leather is mouldy. I can do some thing about this, but it takes time and enthusiasm.

I finally had time to sit down and watch another great video showing your talent and I wish I could get some of the products you use here in Canada. Just a little tip, when I weld on a chassis I always cover the glass because the window melts and makes little pot holes all over the window from the sparks flying everywhere, then when it rains the wipers no longer clean the glass.. Maybe the paint too. Ask me why I recommend this??? I learnt the hard way.. Stay well my friend.. JL.

Yes, YES! Phosphoric acid! 🎉😅 my favorite friend! What is the product? Rostfix? Most “rust converter” are garbage because all they do is seal the rust away from air and water. But that never lasts… I usually use pure phosphoric acid, but that’s annoying on vertical panels as it runs off and needs to be applied multiple times… I love the idea of that gel!! Quick question: isn’t grinding down the paint for the spotwelds risky? I would have said it would create a weak spot where bare metal is going to rust kinda soon?

Thanks, mate. The name is Rostfix Gel. You’re definitely right about the bare metal‘s potential rust issues. Unlike with pliers based spot welding the one-sided tool requires blank surfaces. I’ve made sure it’s properly sealed with epoxy primer from both sides, so I guess I’m good.

Oh! when is episode 2? I started my 944 restoration back at the beginning of lockdown 2020 and although the 944 is not as complex as the 928, so much of this is similar so far. I had 'fun' with my instrument cluster too!

very well done - the car and the video. Also great to see that i am not the only one welding through perfectly new replacement panels. Is there a downside to the spot-welder or should i get one myself as well? :)

Thanks, Kristian. Yes, there is a downside. In the one-sided mode, it just heats up the spot with the lowest resistance. Could be anywhere, not necessarily where the electrode is. I guess the main purpose is to connect small pieces to big ones like latches, brackets, etc. The machine as such as cool. It can also be equipped with a normal welding (pliers) gun and that of course is a much more reliable application.

Nothing wrong with rust converter. Yorkshire Car Restoration and Carter Auto Restyling put it best, you could cut out every bit of pitted metal on a rusty car. But at that point you're just moving the welds so far up and away from the original area that you're not leaving much for the next guy 20-30 years down the line. I am a novice welder and I work on equipment that does not need to look pretty. Recently I welded together two pieces of stainless with a mig welder and regular steel flux core wire. Surprisingly it worked! The parts are strong and in service. This brings my question, could you weld stainless patches with stainless mig wire into vehicle bodies, creating a rust proof patch panel ?

You’re raising a very interesting question here. In fact there’s one Porsche partly made of stainless steel. It was produced by a kitchen sink company as a marketing exercise and it’s part of the automotive exhibition of Deutsches Museum in Munich. I’ve spent some time researching this car and I think they must have spot welded stainless steel panels to normal ones. I’m not a welding expert myself, but I guess an entire seam of a stainless panel mated with a standard steel one would lead to a loss of strength and elasticity.

@@GreasyFingers A test is worth 1000 opinions. Welding one stainless component onto a steel construction and testing durability would be interesting. Maybe a mountain bike with one frame tube replaced with stainless. A very brave test driver and a bumpy dirt road could settle the question!

Stainlesssteel bodies has always con's. Every not stainless bolt wich would be screwed in the body would tend to rust due to contact-corrosion. If one makes a stainlesssteel car, everything should be stainless...remember deloreans? Body stainless- Chassis rusted away..same with the stainless bolt debate in classic cars😂

Do you have a recommendation in terms of these oil cooler parts or is this Porsche genuine parts for oil cooler/thermostat? Thank you again!

Thanks, Gordon and sorry for a late reply. You can easily get that part at all the usual dealers. I’m not quite sure it’s original Porsche, but I never had problems with it. Should be around 300-400.

Hi Greasy, How happy wer you with the fit of the JP side panel? Not sure if you Showeinlagen it already but can post or send pictures of How you lift the 911 with your Twinbusch 1 Pole lift? I have the same and I always picknit up at the floor welding edges.....maybe you have a better idea....

Hi there. The fit wasn’t too good to be honest, but on the other hand it also doesn’t make much sense to hope that body parts just fall in place. At cars of this period they generally need to be hand-fitted. The lift: move it as far to the non-column side as possible, about 5 cm before it’d hit the sill cover. Then adjust the non-column-sided braces, then the column-sided. Contact me on instagram if that doesn’t help …

Is that an aftermarket oil cooler or standard? I guess that is an '84? My SC has just a trombone oil-cooler, a pipe, no unit... I quite like that unit, seems efficient. BTW Thanks for all your information. I need to get a welder.

Hi Micheál. There’s no such thing as one rust. It’s a complex thing to get control over. If there’s one thing I can recommend: get the wheels off from time to time and remove dirt in the wheel houses. See what’s behind and fight the rust as early as possible.

What you want is POR15. You're decades behind the times when it comes to rust treatments. You also are clueless about weld-through primers. That square patch you did is precisely where the rust cancer is coming back, because you completely failed to use weld-through primer on the back of it.
