Mind boggling how ONE PERSON builds a precision frame-off, ground up, one-off resto-mod in excruciating detail AND does camera angles, quality editing, sound editing, et al to rival the best indy production houses AND finds time to eat and sleep while maintaining a captured sense of high wit humor. Just phenomenal. 👏👏🌟🥇🏆🙇‍♂

For the boot protection, an aluminum tube with an air dam would draft enough air to cool down the aluminum and prevent the boot from getting melted. You can use the mounting brackets to hold it in place and not have to make extra work fabricating them. Just rivet a couple of "L" brackets to the tube.

HI Sarah, this is your Uncle Bob in Jacksonville FL. Remember, the boot is just there to protect the smooth surface of the rod that rides on the seal. A possible solution is to replace the rubber bellows with a split metal tube. Picture something like a hand guard on a motorcycle or one of those clamp on exhaust tips. Clamped to the body of the rack where the bellows would be clamped to. Hope that helps some or at least triggers some other idea in that big brain of yours.

What is usually done with a header and needing clearance is they put a round object up against the header and hammer it in a little bit. Doing it neatly and taping the header to keep it from scratching that works well. Then wrapping the header with heat resistant material.

A useful piece of info that nobody asked for: Bicycle tire tubes are also typically made of butyl rubber. The next time you are fitting fenders to a vintage Toyota at 2am and run out of butyl strips, find a 24 hour mega store that sells bicycles and you'll likely be back in business.

For the exaust headers, maybe going from circular tubing to square Corvette style tubing may help reduce that area enough to get some heat insulation on it, because you can neatly pack squares tighter together than circles with the same internal area. Then, of course, going back to circular tubing back to the rear section of the exhaust to keep it period correct.
@ShrineKeeper

Thoughts on your header heat problem: Easy: Header wrap - people use this on motorcycles all the time. Medium: Fabricate an aluminum heat shield Hard: Cut the header back and put the collector earlier in the pipes. use an oval pipe to trade horizontal clearance for vertical clearance. Unobtanium: Aluminum bellows

I am working on motorcycles from the 80:s and every time I´m thinking of cutting a corner in a restoration I stop and think; what would Sarah do? Then I clean everything and sand/polish/replate/paint/ all parts and my projects take a whole lot longer than planned. But, when finished they look quite good. Hi Sarah, regarding the issue with headers being to close to the steering rack booth, you could do custom heat shield attached to headers and cote it with ceramic coating for headers, and also coat headers itself. That will keep your headers cooler outside and reduce heat radiation. You can also make some kind of wind deflectors in front of booth directing cool air from the bottom up, to keep it cool whilst driving. That might add few HP as the exhaust gases will be hotter inside, so will be extracted faster. Do the coating as shiny bright silver as possible to improve heat deflection, also you could try to find some universal silicone booth as it should withstand higher temperature, preferably silver one to reduce heat absorption.
