When you're cutting aluminum, with angle grinder cutoff disks, spin the grinder disc thru bees wax or a good wax, and it will cut faster and smoother and the discs last longer, an old man told me this 30 yrs ago and it really does work you'll be amazed.

This is an interesting episode... I think that he should plan on making an adapter plate that will fit the flange for the carb neck, to the engine... It could be done with a 1/2" (13-mm) thick piece of aluminum, the width of the engine's intake mounting pad, and the height of the base plate for the throttle body/carb. Flush (countersunk) screws can be used to secure the plate to the engine pad... The intake boot should be secured to the adapter plate by tapping holes drilled into the adapter plate... The transition from the larger carb./thrtllle body boot hole can be blended into the smaller hole of the engine smoothly to minimise turbulent intake flow... I like what this fella has done in the past with 2-strokes... He has a real nack with them... Like so many people, He would be at his FULL POTENTIAL if he was not distracted by this covid-19 sensationalized news circuis...

You can cut aluminum with a carpenters circular saw, something like makita or equivalent, just use the saw blades that have the tungsten tips. Little bit of wd40 on the work piece and it cuts like butter. I have used my hand held circular saw to cut 25mm plate.

I’m glad you are feeling better 👍 I was going to comment on your wood chopping video but I didn’t. I could relate to you about social media and sometimes feeling bombarded with messages, my channel grew a lot this winter and along with wonderful comments also came extremely negative ones, and at some points I contemplated if posting on RU-vid was something I even wanted to continue to do, but I have decided to keep moving forward and sharing helpful videos on fabrication work. I live in the Pacific Northwest and we get very wet gray winters here too, I sometimes get down in the winter, I have found as long as I can find a good large project to work on that can help me get though the winters. I started a articulating 4x4 mini bump truck this winter 😂 Anyhow it’s good to see you are getting going on this again, lathes are awesome, I picked one up a few years ago and it’s been a game changer! use your part you cut from metal and set counter sunk for machine head screws to the cylinder and on the back side set threads to mount the valve, only four holes to make. the port in the middle will not need to be center just as large as the cylinder port.

If you have a live center, you could put that in the tailstock, remove the jaws from your chuck, center drill your aluminum piece and then use the tailstock to press the aluminum against the chuck body. Then after you are done turning, finish the center hole with a hole saw. I would probably switch to a hacksaw, bandsaw or tablesaw for cutting aluminum. You can load up abrasive disks and then explode. Your layout should probably be done with a caliper or a height gauge. Learn to lay out a hole pattern from measurements instead of tracing, you will be able to get a lot more precise that way. Good luck this year, I'm hoping for dry salt.

PVC is not great in warm conditions. The gate valve you have will fail. At 50c it will start to soften. You need CPVC. It is much more heat stable. Look at a butterfly valve, much better and will produce far less turbulence. It is identical to the butterfly in a carburetor but provides an airtight seal when closed.

It could be done without the lathe. Mark the center and 4 mounting holes, drill small centerhole and mark the 40 mm on one side and 32 on the other. Drill center with a 30 mm cup drill Working in aluminium you can easily file out the step from 32 to 40 mm. Finish with the 4 mounting holes.
@WireWeHere

You could have bolted the aluminium blank to the PVC part and use that to hold it in the lathe. You'd need to remove the PVC seal lip but there's usually a solution.

@@2STROKESTUFFING Try to find a long nut to hold in the chuck, e.g. the threaded rod couplers that are often available in DIY stores. That way it's self tightening. You can use a longer bolt and a normal nut followed by another nut locked against it very tightly and hold the bolt in the chuck, but it doesn't take much cutting force (especially interrupted cut) to make it loosen.

Or alternatively drill the big hole in the plate with a smaller hole saw than the port in the engine but large enough to hold in the lathe, then turn the step and groove for the O ring, drill the mounting holes on the drill press, then mount it to the crankcase and match the ports with a dremel or die grinder for perfect alignment. I am assuming your chuck looks like this and has the same shape jaw. toolsmach.com/en/3-jaw-lathe-chucks/2824-3-jaw-self-centering-scroll-lathe-chuck-250mm-din-55026-bison-bial-3514-250-6.html Going to look now if you have any videos of your lathe. :)

The slide valve looks rather too big for the inlet port which would normally mean a very poor throttle 'resolution' (may not be a problem for an engine built only for top speed). You could remake the flange in plastic with a 32mm id to match the port or you could make a (PVC?) ring with a 32mm id and glue it in the existing flange. Thats a nice axe!
