I'm running a similar set up on my van. I've blanked the egr and left it there. Not cleaned out the inlet manifold I think that would be a good idea or change out for a volvo one. I went down the route of a custom front mount intercooler it worked out cheaper than buying a standard ACV top mount. I also went for volvo injectors but they were reconditioned before I brought them. I had it remapped and made 148bhp and 346nm on the rolling road
It looks like you can still gain some better cooling from the intercooler if you mount the plastic part under the hood and the rubber on top of the grill. Especially in combinatie with a rubber around the intercooler that forces al the air trou the intercooler.
I had an old 88 model with all the mods you mentioned, the only thing that let it down and was next on my list was to swap out the gearbox for a 102 as the short ratio's on the 88 don't make for relaxed, economical high speed cruising.
Yeah I don’t really like to go past 60-65 with this gearbox considering doing the 5th gear mod not sure how much more cash I want to spend on this old van tho 😂
I have all them mods and the 5th gear. i recently put a project power tuning stainless manifold and system, Omg ! Engine revs right up and pull s like a plane. Ilove it even though its another £250
@bestysbits2071 hi i tried posting the link and kept disappearing. The site is pptuning they based in louth. I'm very pleased. Engine just breaths and revs right up freely. I would sort your turbo out my made a huge bang and set car alarms off when mine exploded, I was lucky nothing got sucked into the engine.
@Lion19722 I can't remember gear ratio but far better I was quite surprised at the diffrence not noticed any fuel comsuption changes just drives nicer, they say less top speed but i dont drive at top speed any way. I had the injectors changed made big difference and map done before the gear change, the manifold and exhaust the last thing I had done.

Just getting all the bits together. The van (a camper) is in Portugal. Will have to ship the bits down at some point. We will be going over end of this month so I can get measurements for intercooler hoses. Thanks for getting back to me. I did manage to get those bits. 👍
Just seen this Video , Can i ask the Volvo injectors are they just a straight swap out for the original ones ? No extra fittings needed and all pipe work just fits straight on ? You have me intrigued on them.....
Hi trev I fitted them about 3 years ago now struggling to remember 😂 I think the 5th injector needed extra wiring on because the Vw loom was a inch or two short and once I fitted the injectors it idled like crap I had to get it remapped and it’s ran really well ever since
I have same setup volvo injectors but sadly runs crappy keeps going into limp mode cant explained no faults all sensors replace possibly turbo or fuel pump fault
A lot of people do the turbo conversion makes them almost the same as the 2.5 tdi, iv never owned a 2.4 a lot less things to go wrong on them just abit slower
