This car come to me due to excessive smoke from the exhaust.
In this video I will take you through the repair procedure, which in this case was a broken turbo... I will explain what to look for when changing a turbo, and precautions to take...
It is a long video, and was recorded over 4 or 5 days, sometimes when dark, so there is some not so good quality images, but overall I think is ok...
I hope there is information on this video, that can help other out there, hope you enjoy the video...

Awesome video, really enjoyed this one! I've got a Peugeot 308 with a 1.6 HDI, with now 120,000 miles on the clock. So far it's been excellent and has never let me down. But I also am religious with maintenance! Owned a 406 2.0 HDI before, and I sold that with 196.000 miles on the clock! Again, very reliable! It's obviously only two examples, and I may just be lucky to have reliable examples. Knocking on wood... Thanks for the videos. I've subscribed and I'll definitely continue watching your content. You are incredibly knowlegeable and thorough. You don't see that very often!

@Addicted to Projects As you vehicle has now covered more than 100k it would be prudent to remove and inspect some key parts from you engine (banjo bolt, turbo supply pipe , oil pump pick up etc ) as they potentially are particularly blocked with carbon..

Great video really helpful, I've just done my friends citroen relay 2.0 2017 where the turbo is in the back underneath the van 😢 zero experience and mission accomplished all without taking off the subframe. Thank you so much saved so much money

Thankyou, I’ve done this job twice, I didn’t know about the sump filter and I missed the small filter inside the lower union bolt. I’ve kept the van unused for6 months so now I’m inspired to try again.

Well I’ve just completed the turbo change, I have done exactly as you described, new sump filter, removed the small filter from the lower banjo bolt, new lower rubber oil feed, new steel upper oil feed and a new turbo cartridge. Flushed the engine after 30 minute tickover . I just returned from a 7 mile test drive and the van is running really well with plenty of power just like it used to run ( I’ve had it from new it’s 13 years old but in lovely condition) after an hour I had a look underneath and no sign of any oil leaks. I really enjoyed doing the job although I’m 62 years old now and I’m feeling it after rolling round on the floor ! I really hope that I may have done it right this time and it’s thanks to you my friend, these posts are so helpful, you have saved my van I was considering selling it for spares and searching for another one. Thank you again.

Just an update, my van is still running really well and has covered over two thousand miles since I did the job. Once again I really want to Thank you, great videos. I fancy doing the glow plugs next but if you get the chance to post a video it would be great.

Really great video. I'm in the process of replacing an oil-leaking turbo and this is helping a lot. Regarding the filter at around 30 minutes, I was told by a Peugeot mechanic that it should be removed since they get clogged all the time and it's better to feed the turbo dirty oil than no oil at all.

Spot on sir and very thorough! Without many of those checks, further turbo failure is the risk. I have similar job to do on 208 1.4hdi due to actuator spindle leaking exhaust and soot everywhere.

Thank you for making the Video - I was almost ready to buy a Peugeot with a 1.6 HDI in it, glad now I got curious about what HDI stood for, as it led me to finding out about the turbo problems. just read about it before watching your video - the nut coming off and why, and there in your vid so it is, a lose nut - 2/ The Turbine nut fell off or came loose? " In some cases new or old the nut on the turbine can come off, first instinct is to think that it was not screwed on properly in the first place but this is where most people are wrong. The nut on the turbine for these HDI engines is self-tightening and from new is only hand tight. The reason for this is as the turbine goes round (when the turbo is active on the vehicle) it tightens the nut because the travel in opposite directions. If your nut should come off the most likely reason is down to oil blockage normally from carbon build up once again?? Why and how you ask? Well as the carbon blocks the bearings the turbine should not turn properly or in some case if the bearing have gone it may not turn at all. This will then cause the nut to stop tightening. Hi, how is your xsara, I have picasso 1.6 and it's been already few months that my turbo is whistling when I'm accelerating, like there was a air leak or something similar but it's been checked by 2 mechanics and they said it's fine and to keep driving. I looked in there myself few times hoping to find something but all I hear is whistling sound coming clearly from the turbo. Looked on the core as well, seems all good and has some oil so it's not dry. Any thoughts?

@@jakubpawlowski5502 In my case, the whine increased with engine speed, and it had what I thought was a "wooooo" turbo-sounding whine, but I put a tool in to stop the turbo from spinning and the whine was still there (I don't recommend doing that, by the way). Then I jacked it up, removed the wheel and the R.H internal mudguard cover (a sort of plasticy-cardboardy thing) which is held in by plastic nails, and removed the serpentine belt (AKA auxiliary belt), and the whine stopped. The belt is turned by the engine and powers the air conditioning pump, the generator and the steering pump. I put the belt back on and listened to the various things it turned, and got my daughter to listen, and put a piece of wood against various things with my ear pressed to the other end of it, and identified an idler that was making the noise. evidently, its bearings were close to giving up. I replaced it, and the car has been running fine since then. It was about £30. If you decide to remove your mudguard cover, buy some 6mm plastic nails ahead of time so you can put it back again, because you will likely destroy the ones you have in order to get them out . You can get them on Ebay for next-to-nothing. Mine were for a BMW - but 6mm is 6mm.

Great Video, learnt a lot, to talk to mechanics about it. My turbo has gone the same way as on this video an 08 plate with 70k on the clock I’ve also been told if the nuts come off it could be in the engine making it pretty much a right off :-( or in the filter box and I’ve been quoted from £500 to £1500 to get the job done.

My friend has the same issue with this engine. I called a turbo charger remanufaturer. They say the turbo dies mostly because of the filter in the hollow screw. It is adviced to remove the filter on a new screw. Another major issue comes from the oil pan. Because the oil cant be drained fully because of the design of the oil pan. ~0,5L of oil stay in the pan. So oil sut builds up. When alot of oil sut hits the filter in the screw, the turbo dies because of oil starvation. -Thank you PSA.

What size are the studs that hold the exhaust part onto the manifold, 10mm seems to small and 11mm to big?

Great video, very helpful, how did you clean the DPF ? Is it just soot that's in it, or oil and soot ? What would happen if you didn't clean it ?

I cleaned it with a pressure washer... The car would probably start a regeneration and would clean it, but while was out was easier to just get it done... even because, if it was really clogged, the ecu would refuse to regen... and would have to come out again...😋 Thank you for watching and for your comment!

Bought a Peugeot 308 with this engine. It had a brand new Turbo fitted when I bought it . It had the bill with all work carried out when turbo was replaced. The turbo blew again within a month. My advice, unless this engine has been meticulously maintained to a high level , avoid . Once they blow a turbo they are likely to blow another no matter what you do. These engines do not tolerate any sort of neglect and once they are clogged up a total strip down is the only way to put it right.

Hi I am really sorry to hear that, but it sounds like the actually turbo replacement job has not been performed to a high standard... The chances are that not everything has been cleaned properly, causing the new turbo to fail, or something else is wrong and has been missed... The one on this video, still going strong, with no issues whatsoever.... If you decide to replace it again, follow this steps, plus, If you are willing to spend a bit extra, remove intake manifold, egr and valve cover, and also clean them... Hope that helps. I had same problem with my focus with this engine. It blew 3 turbo's in the space of 6 months. Nearly bankrupted me! Last time I got it fixed, I drove straight to dealer and part ex for a civic. Biggest pile crap I've ever bought!

LM Auto repairs- You might be right but it has put me off ever buying a car with this engine in it. I'm sure you do things the correct way so there may be more of a chance of success. Research I have done suggests it can be hit or miss, even if you do the job properly.

DPF was cleaned with some solvents, like break cleaner and diluent and using a pressure washer... Not sure if the engine is the same as the xsara, but the principle of the cleaning is the same... 👍👍👍

Watched another vid on this and it recommended removing the particle filter totally and blanking off the egr valve after doing the work you showed us and then getting it remapped ? I value would your opinion on this

Good job! Why don’t you take the filter out of the banjo nut? This little .... causes turbo failure when blocked.

Very good video - what did you use to clean the dpf? A pressure washer to flush it through? Also how did you clean the intercooler? With water or thinners? Thank you

This looks a daunting job, I'm in two minds on doing mine after I've just spent £510 putting it through an MOT & now the turbo has gone, also has DPF issues, I'm mechanically minded but don't have patience for big jobs on cars, this looks like a big job, great video though thanks

I’ve just done it Adrian, I’m a reasonable home mechanic but if you watch the video and do exactly as it shows you it’s straightforward. All the parts I bought from eBay , less than a hundred quid. The filter in the sump was blocked solid. ( only the french would put a filter inside a sump) The van runs like it did when I bought it new. I’ve got a new van for a weekends work. ( yes I know a good mechanic would do it in a few hours but I’m 62 and built for comfort not speed ).

very good video, i have a 2010 ford focus 1.6 tdci with 140,000 on the clock brought it with 99,000 on the clock thanks to people like you on youtube, what i do is change the oil & filter every 4000 miles useing good grade 5,30 oil , hoping to prevent this tubo failure, that is a problem with these dirty runing engines

hi ive c4 grand Picasso 1.6 gtc 2008 its had service every 6 month as it was x mobility car ive noticed oil driping down from turbo pipe tht connects at bottom of turbo plastic pipe the turbo doesn't have any play and i dont get any lag or smoke it runs as if new ive had it over a year and no dpf light has lite at all is it any concern to worry about and is the oil contaminating the dpf no smoke i think it could be the crank case vent valve leaking what would your opinion be much appreciated thanks arsome vids

Brilliant video, I have done this twice and the turbo failed. Now I know why, I didn’t know about the sump or the small filter in the lower bolt so I’m about to try again. Can you tell me what you cleaned the particle filter with and also how did you clean the inter cooler. Thank you.

The intercooler i flushed it throughly with diluent... The DPF soaked it with diluent as well, and then pressure washed it... Thank you for watching and for your comment! 👍👍👍

I usually use a company called London Turbos... they sell on ebay... I have no affiliations, buy at your own risk... Give them a call, if they don't have what you need on ebay, or check their website... Another more expensive brand is melett... I used them as well... Thank you for watching!

The Peugeot dealer workshop manual states that the metal mesh/filter/screen should be removed from the bolt before installation, as it is known to clog up and starve the turbo of oil. You can either remove the metal mesh yourself or purchase the new bolt which doesn't have metal mesh. If you have a turbo failure due to oil starvation, the oil feed tube should also be replaced with a new one, as it's only about GBP25.

A local turbo dealer sayd, that no warranty when the oil feed filter is not removed. Good intentions from the enginers, but we know, how it will end with the 20k miles oil service interwals.

Thats fine. I think a normal torx bolt from the back through the aluminum bit and a nut from the front once the filter is in place. Thanks anyways and for the video.

hi another quick question, ive removed dpf and got it separated from cat, but the thin ring was still inside the cat and the thicker ring was with the dpf, how should these seal rings go back together. your advise would be gratefully received/

If I recall correctly, one is a seal, and the other one goes on top to push it as you close the two halves...

I don't remember the mileage now... Long intervals between oil changes is one of the main reason for the failures on this engines... Thank you for watching!

Thanks for another great video - just watched a 2nd time. Dumb question - would it be feasible/easier to leave the exhaust bolted up and attach the new cassette - seemed like a lot of effort to get it off - though much of that might be necessary to clean the dpf. Also - have you ever used a cheap endoscope camera to look inside the sump through sump plug - might be able to check state of pickup filter before removing sump. Similarly, you could back flush the pickup pipe with diesel if you took the oil pump off. I can see however that it might well be quicker to drop the sump and "do the job properly".

Hiya IMsvvavr I like this video as its my next project after Ive fixed my grandaughter Agila. I have the peugeot 307 1.6 hdi that I got off my younger daughter. It was running rough so investigated the turbo was just about running but is caked in solid carbon so thanks for that video looked at a few helping bits am going to video it as its so bad. One thing on this I could ask is how furred up was the inlet manifold On my daughters is was thick with carbon and oil. I was unsure what I could use for cleaning it as its plastic. i was unsure if chemicals would effect the plastic what did you use to clean your plastic parts. many thanks Colin

colin Lyne Nice project... Lol I found myself using scrapers... flat screw drivers etc... the pressure washer... this after let it to soak in caustic soda... You can also use solvents... tinner... etc... Hope that helps...

Use regular oven cleaner instead of the pricey DPF cleaner - same product more or less! Then wash out and use som 5-56 afterwards so the oven cleaner doesnt corrode anything... Use dish gloves so ur hands wont peel...

is there a specific torque value to tighten up the oil sump back on, or a specific order to re tighten the bolts (i.e. tighten back a wheel). how do you put back the plastic thingy in the oil sump, doe it need to be connected to pipes, or what not...I'm kinda in the same situation (bought a new turbo, someone has mounted back on, but after seeing what else needs to be done, i'm quite frighten...he just might "plugged and play" the thing....

Octavian Rosca Hi The plastic thing, I believe you are referring to the oil pick up, that is just bolted in place... no other connections... I can't remember the torques... unless I go and have a look... see if Google is any helpful.... As for the sump, not really a way of tightening up, at least I did not really bothered too much with that... just so it in a way that is tightned evenly... Thank you for watching!

thank you for making this video. Its very clear and useful. I have the same engine in my 2008 mini R56. I would be interested to know, now i have cleaned the DPF filter with pressure washer, how to get the excess water out (I just left it to drain upside down) and I forgot to note how the DPF seals are positioned ? Kind regards

On my C3 the pipes at 7:35 are impossible to get loose, how did u get them loose? I took away the intercooler (to have some place and leverage) and tried heating with a small torch but still wont come loose...

robertjansson72 Brute force... lol I have just remove them by hand... If yours are not come of, try to remove the DPF with them in place... just disconnect them further back where they join a rubber hose... Hope that helps...

27:14 That flexi hose right behind FAP seems it is black from the soot inside, which means the FAP is damaged, does not work properly, maybe cracked somewhere inside .... my question is did it pass emission test - MOT? It looks like the FAP is not original and from the "cordierite" material. I have something similar, not original FAP from the "cordierite", just 25 000 old but black exhaust, but the FAP has no visible cracks, maybe cracked inside? I was told that the all pipes behind the FAP must be clean if it works properly...

Ryan Hardman Hi Is normal to be a bit oily... but not too much... Check the shaft... should have very little play side ways... and none when you check it back and forwards... of that makes sense...
