A Badpixel Builds video demonstrating the process of preparing, modifying, 3D printing, fitting and finishing a 3D printed respirator mask.
This prototype design is an example of something that could potentially be used as a last resort if no N95 respirator or other certified PPE (personal protection equipment) is available.
The design featured in this video is a modification based on the original Copper3D.com respirator mask design. You can find the latest version of the Copper3D respirator design at copper3D.com/hackthepandemic. Copper3D.com states that their original design is only viable if PLActive (Copper3D's proprietary antimicrobial 3D printer filament) is used to print the device.

The video follows the entire process of the build and re-design - starting with sourcing the original STL files from Copper3D.com, then moves on to test prints, identifying issues, then shows the process of dropping the design into Solidworks to modify and improve the design.

Please be sure to check out our other PPE build / tutorial on a face shield design we created. Unlike this mask, the shield does not require the use of specialized filaments or difficult to source materials. Instead of using hard-to-find clear plastics commonly used for shields, it uses common acetate transparency film!

Constantly on the hunt for a good mask design, I have found the ' Montana Mask' to not have enough air flow. I think this one will be perfect - especialy as I now know about PLActive, thanks for that at least.

I may be able to recommend someone reputable depending on where you are. When we made this video, Purement was available on Amazon for about $30CAD / roll. It appears they are now out. without a good seal between facial skin and the mask, there is no protection since air you breathe in bypasses the filter. put some adhesive gasket on the edge.

Hi Daryl! Thanks for the comment - very true. 8:01 - "not pictured here..." - silicone bead was placed along the upper portion and around the jaw of the part to get it sealed up. Another solution we tried was printing a TPU "snake" along the same areas but it was tough to get it to follow the contours and stay fixed once the mask was molded.

@@badpixelinc I wonder if a bead (or two) around the circumference of hot glue would also accomplish the same goal. Will have to try that.

Risk of not filling all the gaps and not not being completely sealed. Seems a bit dangerous forming hot plastic to the face. Edges seem sharp and could hurt after long term use. Folding method is a cool idea, but the assembly after printing seem complex when compared to other models.

Thanks Andy, All points valid. The edges are not sharp as we added a tiny fillet to round off the edges. It's quite comfortable when properly fitted and worn - especially when a silicone bead was added (mentioned at 8:01 but not shown). This was done to improve seal in looser areas around the bridge of the nose and below the chin. The plastic becomes pliable at about 65 degrees C so it should be "warm" not "hot". We use a low-powered heat gun to do our forming but a hairdryer can also be used. Warm water can be used as well to soften the material for forming. If any of these methods are used and the user is careful, there shouldn't be any risk of burning... Just some minor discomfort at times :). Assembly is definitely more complex than some other printed designs but if formed correctly, the seal can be great. Volume output (speed printing) and shipping were also major considerations in this design. This version can easily be transported in a flat-pack with relatively low risk of damage.

@@badpixelinc The easy of printing and the low profile for storage/packaging are awesome features, but in my eyes the assembly and risk of improper assembly seem to outweigh the benefits. No hate, just concerned. With respect to heat, I have morphed PLA with heat before. I'm just worried that people might overheat the plastic end up hurting themselves. Other mask designs use this method, and it always bothered me once I first heard of the idea.

@@Finchers62 PET-G would be more of a concern I think - due to the higher threshold temp to get it pliable... But I get it. The relatively complicated setup is the reason why we're sticking to our shields for distributed gear in our own efforts. Same concerns really - No way to know the user's skill level so don't want to provide an essential worker with something that could be potentially hazardous - whether through improper sealing or careless heating / thermaforming.
