How to Remove a Broken Spark Plug in a Ford Triton

More than any other vehicle, Ford Triton 5.4 L engines are known for snapping off spark plugs when you try to change them out.

You can try to prevent it by cracking the plugs 1/4 turn, then filling them with your favorite carbon dissolver, but sometimes they still break. This video shows how to use the EverTough 67002 Ford Triton Broken Spark Plug Porcelain and Electrode Removal Set. Be sure to pick up the consumables as well. That is EverTough 67003.

I ended up using a long 1/4 diameter punch to drive the porcelain down until I felt the ground strap give. Then a couple more taps with a light hammer. It was enough so I could thread the sleeve. Came right out. I can't imagine using any extraction tool on the back cylinders. Greg, your video was worth watching for sure. Wish they made the instruction drawings a lot bigger. I'm half blind and had a heck of a time trying to read them. I prayed a lot too.

The Motor itself is fine. it's the spark plugs that are retarded. Fords only blame here is their terrible choice in shitty motorcraft plugs.

my first time I heard about this bad crap. I guess hats off to the fabricators who invent ways to fix FORDs crap. I must say when my SUV is running its sweet for a long time but I will keep my old one just in case...

From what I have seen and heard on YT, I'm afraid to change spark plugs on my van engine. If I have problems, then it's all the extra work. Thank you for this video.

Yes. I can be a HUGE pain... They need to be changed at some point, but get ready to pay... Either in money to a mechanic or in hours to fix it yourself.

Thanks for taking the time and putting this together. I grabbed the extractor kit before trying to replace my spark plugs. Go figure, I broke one, but only one. I didn't know to grab the parts kit. Heading out to get that, but you have really helped me understand what I am going to be needing to do soon. Thanks man

+Greg's Garage All done. What a PITA is was to tap the spark plug extension. I have PLENTY of different sockets and none of them would fit on that tap. Ended up buying on of those gator sockets. I pretty sure I killed it, but it worked. Thanks again for your help.

+adon31997 The manufacturer will never put any anti seize compound on these plugs because they want to have a maximum grounding contact between the plugs and the engine block to minimize misfired. The best way to prevent broken plug problem is to change your spark plugs every 5 years or 60,000 miles, not the 100K miles as these spark plugs were designed to last.

I work on 5.4s pretty often not gonna lie I just use half the kit. As far as extracting the porcelain and sleeve I just remove the electrode with needle noses pliers if I can by hand (if its sticking out)… then use the guide tool, stick a somewhat sharp philips screwdriver down the hole, using it softly as a center punch until the porcelain touches the ground strap you can feel it. Blow out the hole, tap it, screw the rod in and extract it. Done it a hundred times no problems so far. But thanks for showing people how to properly use the kit brother

Thx for the video. I was skeptical looking at this tool. It really works. They should give you a few more inserts, so that 4 at a time can be getting glued, instead of waiting all day for the glue to dry. Thumbs up sir Btw, my original plugs came out in 2010, with 100,000 miles on them and none broke. The autolights broke, with probably 40,000 on the plugs. I also used antisieze as well. I re installed motorcraft plugs this time.

I used the lisle tool and it appears to work well and less time then the tool you demonstrated. The tool this video demonstrates appears to not allow any debris to get down into the combustion chamber. ( Charge like hell the first time second time is free)

Thanks for posting this, it has helped me a lot. I broke 7, one popped just fine and the rest lost the threaded sleeve, leaving the porcelain in the engine. I'm still working on them.

For mine the lisle tool was a lot quicker less steps and no wait time on glue but this 1 with the rubber cap is a great idea to keep debris from going into the engine Great Video

Over the years I have had some plugs that came out hard but they were in the older motor’s that you could see and touch them at the same time. I think it’s crazy that a remover kit was made. We always just used the thread chasers when we got the plug out. But sad to say the times have changed.

I just spent 3 days trying this tool with no luck. Got the end glued good but could not extract the porcelain tip as the 9/16 nut on the rod would not back out without cross threading. Brought that tool back to parts store and got another and same thing happened. Waiting now for a Lyle tool.

Excellent Video, well put together, I was thinking I was going to be putting out of some major $ in getting this repaired. I still have 3 more spark plugs to go all on the right side. The hardest side I don't see how they expect you to remove these spark plugs without removing heater hose, wire harness, other crap that's in the way. Before removing the spark plugs things a definitely changing plugs use to be fairly easy. The only warring I heard was, stripping the threads, & braking the porcelain, nothing about about spark plug separating. Or maybe that's what they meant about braking the porcelain I was not expecting to find it broken below the threads and leave 1/2 the spark plug in the head. So muck for leaving for Montana in 3 days. Go figure

How many extra hours do you spend on having to do this when one breaks? And if it's not too much to ask, what is the additional cost per broken plug to extract each one at your shop?

I just did a plug change myself on mine. No breaks (THANK GOD). Went back with the updated SP546 1 piece Motorcraft plug. No more breakage worries, now.

Im having problems gluing the tip to the porcelin. I blew the penetrating oil out before but i applied more glue this time. Lets see how it goes. Any advice?

Now if only Ford would design a head that wouldn't spit the spark plugs out after 100K miles. I have 268k on mine. I have replaced coil packs, plugs and/or inserted heli-coils on all cylinders at least once and am working on round 2...only reason I haven't set it on fire and rolled it off a cliff is it once belonged to someone very special to me who has passed on.

replaced mine With champions the first time I changed my plugs out. I changed them out as soon as I knew about this issue so I pre-purchase Lisle kit and had it ready when I did. I ended up breaking three that first time and that kid came in handy. That kid is worth its weight in gold and I think it's Superior to this method in the video. It was much easier, and no wait time, because no glue. Anyway champion plugs are one piece design and I've been happy with them. I've changed mine outA few times now and have never had an issue with breakage even though I don't warm up vehicle, use penetrating oil or any of that other stuff. I just go in and take him out and no problem at all. I do use nickel anti-seize also. I just hit 225k and and I was way overdue, so I just replaced mine last night and I figured I might as well throw some new coils on there with all the mileage. Those plugs were definitely worn out come on now it feels like a new truck today. I would hope that there aren't any people driving around with the original plugs in one of those trucks. Now that would be a nightmare, lol. 268k? Nice. How many miles do you have on it now?

I have been reluctant to try them out because I don't want to ever go through that again. As I said in my previous comment I've been using champions from the start and they have been great, so I have no plans on switching. 268k? That's pretty good, how much do you have on it now?

plugs can develop issues as early as 40,000 miles.one thing people never factor into part life is idling .Wich doesn't show up on the odometer. the best thing is to hook up a scan tool...it will tell you exactly Wich ones are missing...and how... from there a proper diagnosis can be made...also when I worked at AutoZone I shit you not we always had 50 Ford ignition coils on hand because they go out the most often ....other coils we'd have maybe 1-2 in stock... this is the most common failure point on these triton engines...I even installed alot in the parking lot to make extra cash lol...if it's just one plug and you changed em recently try to replace that one plug first to correct the issue... if it doesn't do the trick you have a bad coil...things like spark plugs usually fail simultaneously(more than one at a time)...(7 years mechanical experience)

What if the electrode did not come off and is still stuck in plug well with porcelain.? I see you had one plug like that. I can't grab it with needle nose pliers. Somehow I think I need to break up porcelain around it, just not sure how.

Question I just bought an F150 5.4 2006 not long ago and now I have a no start. I've done just about everything including remove all the coils and tested them is it possible I have broken plugs and don't even know it? Could they still be threaded in and busted on the bottom! just wanted to say thanks for the video! I tried to figure it out by the instructions even took it to the parts counter but they couldn't figure it out till we watch this video! I put kroil oil on the plugs and got 3 out of 4 on passenger side. Just glued the #6 plug that broke after cleaning with brake cleaner and blowing out with air. Crossing my fingers that it will come out. I just removed the drivers side coils and letting them soak, we'll see how this side goes. Thanks again!!!

Did the #6 plug come out using this method? I sprayed pb blaster on the plugs but 7/8 broke off. I'm afraid the glue won't stick to the pb blaster

I have a 2005 Ford expedition the the spark plugs need to be changed well we got all of them but one the front one number five what it shows in my repair book I have used this kit for all of the other one and it worked just fine e to get them out but this one I got the top of the sparkplug and the threads out but bottom half is still stuck in their Ian it's going on day 3 of trying to remove it will the temperature or the humidity out side prevent it Frome working

my mechanic keeps saying that a tune up will cost a lot because the plugs might break off. but i hear the only years it does that is 20004-2007 or 8. mine is a 98 5.4, will the plugs be an issue?

I had one snap but was able to pull it without specialty tools believe it or not. I read that trying to remove them with a HOT ENGINE was the key; so that's what I did! I would recommend this to any other unfortunate Triton owners as well.

I have the piece that glues to remove the inside or the spark plug with the pin. Once I tightened the bolt with the washer it got really tight. I’m unable to remove the rod itself from the car. Any idea why?

Man im soo lost .. I just tried to change my spark plugs on my 06 F150 and put the wrong socket on and now i cant get the socket out of the cylinder.. Fn nightmare dude. Everything has come to a screeching halt. I saw your video on the arbor tool but im just not all that sure itll work ..ive been using my drill with titanium drill bits trying to drill and cut thru it to no avail. Now i have gorilla glue on a extension waiting for it to dry. Have any tips let me know please

Just wondering my brother has a 2007 Ford 150 v8 5.4 trithon he had a plug to break and knew nothing about them breaking had to have it towed to a shop and 200.00. it was stillissong so he. Hanged the coil packs and still missing changed fuel filter still missing he's put cleaner in the gas we have know idea what could be wrong.

thanks for video helped a lot. I am at the stage of tapping collar my kit I rented has stripped extractor. so gotta take back. how far did u tap down 1/4 inch and did u have a problem getting tap to start

+adam kelsey I probably tapped an average of 2-3 threads. It wasn't very far. Once I could get the extractor to grab I started pulling. There's not a lot of room in the snapped off end.

Use the lisle tool, it is more easier when the plugs snaps, and also get the OTC spark plugs remover to crack the plugs, then soak them, and after be gentle when craking them, (Please do not use impact ),I did with one and know have to bring it to shop, to remove the number six plug, which the 5/8 bolt head broke, which cannot use extractor.

You have a whole lot more patience then I have Mr. Greg!!! ...... It looks like a REAL PAIN in the You Know What!?!? ...... I sure hope the other Ford Triton 5.4 owners appreciate your video, I know I would! I blew a rear brake line today on my old Chevy farm truck (Old Blue), I was bitchin and moaning all afternoon about having to lay under the truck tomorrow to fix it. I could have fixed it today but I was to busy bitchin. after seeing this video, ill be more then happy to lay on the ground and deal with rust & dirt falling in my eyes and face.

With the pause needed for glue to dry, I can see why a pro might prefer the Lisle tool. However the Lisle tool pushes porcelain fragments forward, some of which may end up in the cylinder. Compressed air should get most of those fragments out, but I would wonder if any bigger fragments remain inside the cylinder.

I've heard if you do a efi service ( terra clean ) or run quality fuel system cleaner before you do the plugs helps. Haven't had a chance to try it yet. Usually atleast 4 out of 8 brake for me!

I know how stupid this is gonna sound but I need help. Getting a magnet that fell off of its stick down in the spark plug hole. I don't know why the stupid thing was even put down there. But is there any way of pulling that magnet? It's a little bitty magnet back up out of that hole. Or do I have to tear the whole engine out to the heads or to the block whatever.

Need help here Greg. Are the extractor pins for this kit metal or plastic. I'm going through this right now and I'm currently using 2 different tools depending on how they break (if flush: Liesle, if the nut separates: OTC 6918. My current problem left the porcelain in, but the terminal and center electode also came out. I was getting ready to attempt to break the porcelain flush (only way the Liesle will work), but this might work better. I was just wondering if I could glue the electrode back into the porcelain using the LocTite 680 and then use the OTC 6918. arg....

They are metal, I sanded and used alcohol to clean, so the glue has a ruff clean surface

Awesome, I have a 99 E350, so I can enjoy this, as it doesn't have this issue, the way the engine is in the vans, it would be enough to make you toss in a road flare and roast marshmallows, they are a true joy to work on, the engine is under the dash, it's best to remove the front seats to give room to lay in the floor. I have gone to 70's vans, they can be repaired easily, and cheap compared to what is out now, and has less to replace. I often wonder if that plug design was to break, or just make the vehicle disposable.

yep great thinking! This crazy plug problem was purposely engineered to create a profit center! Just looking at these plug, it looks odd they even fire ! Same engineers that used plastic brake pistons with undersized soft rotors... Eventually people got tired and learned... now look at what is on the road today 👍🏻 Accountants call that cash-cow: "drain it until its dead"

Hi Greg, did you have any issues getting the Loctite to setup? I'm 0 for 2 and after checking Loctite's website for the 680 and it says 24 hours for 75 deg. I'm thinking that the 1 hour isn't enough.

It was hit and miss. I let some of them set over night, never 24 hours.

Greg's Garage Thanks for the reply Greg. I finally got it after using a hair dryer down the hole for about 7 minutes. I'm in Seattle and the hat trick conditions of (1) 90% humidity (2) 50 degrees F (3) No air flow with the pin inserted made it a bad situation for getting glue to set. For anyone else trying this, my 2006 F150 I just bought had 175K miles on it and what looked to be the original plugs. After breaking two of them I turned all of them 3/8 to 1/2 of a turn and added 1.5 ounces of Seafoam and let them sit 2 hours. After doing that no more of them broke and I got the other 6 out in one piece.

Yep, the Triton plug change.. Had a local guy show up after his blew out 2 plugs. He was "So will this take long to change out the plugs?" I have three different kits, this one, the Lisle and an OTC kit that is supposed to help prevent breaking them. The Lisle kit can be faster, but it can cause issues as well. One tool that REALLY helps with these is a bore scope or camera that allows you to check the cylinder for any debris left behind.

***** Yes, I wish I had a scope. I'll have to take my chances I guess. I have a different problem now... A 10mm socket bounced off my battery and landed in one of the plug holes. I didn't see it land, but spent an hour looking for it and couldn't find it... Figured it found its way into a frame hole or something... when I went to extract that plug, I didn't notice the socket and wound up tapping on the tool because it wouldn't seat right, thus driving the socket into the threaded part of the hole... Ive spent about 6 hours trying to get the socket out with no luck... I'm guessing the head will have to come off.

That sucks. Try taking a coat hanger, cut a straight chunk, bend the ends into tight hooks then fold it in half. Stick the hooks through the socket and they should catch the socket enough that you can use a slide hammer type tool to pull with. On the scope issue. The HF unit (actually Autel made) works very well. Just make sure to get the small diameter probe (5.5mm) the larger one won't fit in a plug hole.

Yea, 99 4.0 ranger 220k, transmission changed at 110k, with shudder at 45, accelerating and just replaced the torque convertor. Trans guy says it's the engine missing. Engine seams to run ok. No codes on trans or engine. What's your thoughts please?

Lee Baisey plugs can develop issues as early as 40,000 miles... but the best thing is to hook up a scan tool...it will tell you exactly Wich ones are missing...and how... from there a proper diagnosis can be made...also when I worked at AutoZone I shit you not we always had 50 Ford ignition coils on hand because they go out the most often ....other coils we'd have maybe 1-2 in stock... this is the most common failure point on these triton engines
