This video is helpful for the similar design on my excursion. However, the plastic weld tabs have broken on two of the vents and they fall behind the dash bezel. Any thoughts on how to reattach them to the dash bezel? Super glue?

By far the best, way to repair those tabs in plastic welding. You can buy pretty cheap kits on line. Otherwise, a junkyard dash is the only other solution.

Not sure if anyone will know what’s wrong, but my flor fan won’t blow air to the floor

That’s a vacuum line issue. If you have a vacuum leak at an actuator under the hood, it will divert all the air to the defrosters. Watch my video on replacing vacuum lines. I point at the particular vacuum line you need to replace to fix that issue.

You should just be able to pop the outside vent off, that is what I did on my 94'.

Just curious, why not change with the new housing they sent since the new foam seal is in way better condition?

Also, what’s the process for removing the two on the passenger side?

NinthGenerationFordTrucks So I reused the old housing to avoid having to remove it and plastic weld the new housing on. Kind of a “if it ain’t broke don’t fix it” kind of situation.

NinthGenerationFordTrucks In theory you could reach into the vents on the passenger side with a small screw driver and pry back the retaining pieces. Then you would slide it forward and out. I haven’t tried that before but I don’t see why it wouldn’t work. Otherwise, you would have to go through the process of removing the passenger side trim pieces to access the back side of the vents.
