Just did this repair on both of my headlights for my 93. This video definitely helped take a lot of the intimidation out of the job and everything went very smoothly. As far as keeping my painted covers from getting scratched, I used thick towels and also covered painted services with Saran wrap just to make sure that as I moved it around on the towel I was not scratching anything on my paint. Thanks a bunch!

Ive put this job off for nearly 3 years. Decided to just jump into it. After watching your video once through, I took the lights out and brought them into the house on my desk and sat and went through it again for each light. Three years ago when I first got the car I bought the brass gear kit. After watching you I decided to use the originals. They cleaned up beautifully and they keep the car all Corvette. Its a 93 with 36K on it. The job took an afternoon due to waiting for help removing and replacing from the hood but the video was a huge help. Thanks. They work perfectly and are so quiet and smooth now. I do recommend loosening the worm gear part of the motor to help with wiggling out the gear. That side gave me a fair bit of trouble the the left was easy. Thanks again.

Thanks for the great video! I followed your directions to the t, did the left one last week and the right one this week. Easy peasy. Got my bushings from AutoZone use the ones that were made for a Ford window regulator. They work like a charm and my headlights due too! Thank you

I use aluminum pellets which I cut from a 7/16” aluminum rod. Never had any issues and never have to worry about plastic/nylon pellets deteriorating again. I do use a little dab of grease around the pellets.

The video helped tremendously, I jumped up from my desk went out and disassembled the driver side headlight only to find the bushings looked new. Back to the drawing board...but at least I know how and can do it later if I need to.

thank you for taking the time to share your version of your R & R technique of the headlight assembly on the C-4. Your suggestions were the only ones that were practical and economical and did not require ordering parts from a Corvette parts supply house. I was able to accomplish a Mirrock quality repair in my driveway yesterday for pennies (to my great delight and satisfaction!).

Thank you for your video yours is the only one that explains things very well. Also the only one that showed what tool to use to get all the way deep into the bolt that to loosen to slide the unit forward. Once again thank you. This is on a 1990 C4

Thanks a lot! I actually had some old 3rd gen Firebird headlight motors and decided to check them out and they had perfectly good gears and bushings in them that popped right in my c4, was able to fix my headlights for free

I owe you a beer bro! watched the video before I sent out and everything went seamlessly. only trouble was of course the silver bracket 9:20 i put it back in upside down. The fun part was the previous owner bodged some LED headlights in and he has a hard wire going from the lamps past the plug into somewhere else so I did this entirely on the front wheels. Decent work bench.

Thanks for the Video. I was a piece of cake with your manual. And by the way it's not the mileage that deteriorate these pellets! It's just the age of that material. This C4 35th Anniversary Edition has only 13900 kms or 8600 miles on it. Many thanks from Germany

great job, driver's side has been running since I've had the car. Was digging through my shop yesterday and found a pack of the bushings. Must have come with the car when I bought it 10 years ago. Didn't know what they were so just put it away.

Thanks bro, im thinking of buying a 92 Corvette, really low miles, only 40,000 original miles,two owners, garage kept, but the headlights do make that noise,and its a 50/50 chance they will pop up, which sucks if you are far away from hom. Thanks for the tip

Thank you for this excellent video. You are easy to follow along and could understand your process clearly. May I volunteer a small idea... about driving the slotted spring pin during reassembly (minute 22:32)? I used a channel lock pliers to squeeze/press the pin into the hole and it worked pretty well for both headlights. Thank again.

Great video. I wish it was posted before I rebuilt the headlight motor gears on my 92. I was also wondering what the point of the "pellets" since they only lock the gear to the actuator shaft what were the engineers thinking? I came to the conclusion that the brass gears were just a waist of money since that is not where the failure tends to be. I bought a rebuilt kit nylon gears and pellets after watching your video I think I would just buy new pellets. Thanks for the advise on the 5 ft stick of pellet material it's good to know but I doubt if I will ever repair 40 headlights in my life time.

Had same problem on my 1991 C4 so followed your video,only out of dumb luck passenger side and yes its different , broke roll pin and other issues but got it back together and it works just fine. But today found the little metal tab came off but headlights open and close with no issue, so wondering why in heck did they put this tab on anyhow since it 'on later models

Just bought my first corvette. The C4 has always been a dream of mine to own. Luckily I finally found the one for me. It needs to be restored and I'm having a hard time finding parts or resources. It has been difficult finding parts for an 84. It seems most parts are discontinued. Any input or help would be greatly appreciated.

Hi! Great video explaining this. I’m in Europe and getting hold of 7/16” delrin is difficult. Do you think 10 or 12mm would work? Would you instinctively go 1mm up or down from 7/16” (~11.1mm)?

Hi Mark, your video helped me a lot. I followed each step and managed to re -assemble the gear. But I ran into another problem. When I put the whole headlight assembly back in. I noticed there is play in the fore and aft position of the headlight rotation. so the headlight cover does not sit flush with the surface of the hood. Would you have any suggestions as to how to fix this ? Thanks again.

That little silver bracket you talk about at 9:35 is missing on my driver side, though is there on the passenger side. Must have been left off by the previous owner. I figured it must not be critical since it's been missing on my driver side for a long time. And now hearing they left it off on the circa 95-96 means I won't bother trying to find a replacement then.

I had to do my headlights a couple months after I bought my ‘93 in 2018. That bracket was missing on one of the motors also (don’t remember which one). I figured the pellets were replaced earlier in the cars life and they forgot to put it back on. So I bought one from Mark to reinstall thinking it was needed. Now I’m wondering if it had ever been there in the first place.

@@michaelobrien7724 Actually, I got to looking. As the side that had the missing bracket also didn't have the little bump thing for it to catch on. So it was designed on that side to not even have it. Not sure if they left it off of the passenger side. Or if maybe mine was in a transition phase where one side got it and the other didn't. I found that bracket didn't let the motor fully close the headlamp, as there was some play in the linkage. So I ended up pulling it back apart and removing that little bracket. I also noticed the bracket would spin around past the bump going to the opposite side of where it was supposed to be. And so that's also one reason I decided to go ahead and remove it as I didn't want it to cause wear or damage if it were to cause binding in the linkage with it moving out of position.

@@colt5189 I took pictures of both headlights at the time and I still had them and it was the passenger side that was missing the bracket so you might be correct. The passenger side was not supposed to have one. BTW, the passenger side works fine in regards to closing properly.

I wish you guys were located near me. My Corvette repair shop is too busy, apparently. They don’t install used parts and are reluctant to do repairs like the light repair. My 94 Vette with 47k miles looks show-room fresh, but is slowly losing capabilities. Gone is ABS, slip control, cruise control, ac control panel, tire pressure warning and radio. I need to find a local shop hungry and capable enough to do my repairs. Money is not an issue; just competence. Do you know of such a place in Palm Beach County Florida. (Not Eismanns)?

I am having a DS headlight not closing at all in my 1992, it lights. The motor is not turning and the adjustment knob just turns, so I am assuming at this point it isn't the gear. PS works fine. Any suggestions. Also, previous owner said he changed the headlight gears and replaced with brass.

If the issue is just with the bushings, could metal bushings be used so they never shred to powder??

i had 3 washers fall off the motor assembly sometime after i removed it. they were next to the side of the headlight .cant see any marks where they be long. anyone have any ideas? did not see any washers in the video

I’m having an issue with a 95 Corvette, where when I turn the headlights on, they flip opposite where the passenger side works perfect but the driver side works the exact opposite then when I turn the lights off, the driver side opens up and the passenger side closes, I’ve taken the motor off and it seems like there’s just a stop there’s no set position for the motor shaft it just spins and has a stop point so there’s no 180 off like I’ve been reading about… I did however flip the wires and it works perfectly now but I really want to know what happened, why do they flip in reverse when the wiring is factory but work perfectly when the wires are flipped now?

Here's one for you, so my 91 headlights go up and down great with no issues except they go up with the switch off as soon as the ignition is turned on and down when the car is turned off???????

$20??? I always used stainless washers at a couple bucks a packet for the correct size and never touch it again. You can do the left hand side without removal from the car. It seems to have been a bit of a thing that people swapped the superior 84-87 assemblies to the later versions. No idea why anyone would do that, it is a step backwards.

The brass gear you can buy also uses plastic bushings so yeah, no need for that.

I just bought a C4 and the headlights are stuck in the up position. They turn on and off but don’t move. At least they’re stuck up so I can see at night 😬 or I would’ve been screwed driving home 5 hours

I can’t find the rods anywhere. No Lowe’s. Not Home Depot. Not Walmart. Not tractor supply. Not harbor freight. They all looked at me like I was crazy. Never heard of it. Come on now. I just spent half my day looking for a piece of plastic

While this method works why do the job with homemade bushings and the old worn out nylon gears. Buy the retrofit kit and sleep easy year after year.

The reason the pellets were made out of that rubber junk was intended as a safety mechanism for the motor. Those same motors are used in windows and they don't want kids getting crushed or hurt.
