This is part three where we assemble the freshly coated chassis and brand-new components! We design and build her from the ground up in a method we have wanted to try for a while geared towards reducing build time without compromising performance.
This will be a six-part series of the entire build process from design to machine testing.

Part One (DESIGN) - Model, specs, and basic design ideology of the build.
Part Two (FABRICATION) - Fitment and welding of the chassis components.
Part Three (ASSEMBLY) - Fitment of the rails and screws, assembly of all the components.
Part Four (WIRING) - Cabling, controller, and systems wiring.
Part Five (COMPLETION) - Wrapping everything up, tunning, and first moves.
Part Six (FEATURES) - Some testing, material cutting, and additional design features.
We have been using this machine for over a year, and will also include a performance review of the design.

Do sheet metal dimensions after welding stay flat and straight to avoid having to be machined? How much deviation are the surfaces where the rails will be mounted?

We were able to keep everything pretty flat with a lot of clamps holding the joints tight, and moving around during welding to keep any one area from getting too hot. We were within 0.005" in where it deviated with a straight edge accurate to 0.004". It's hard to get a perfect reading off a straight edge but on some surfaces in couldn't get a feeler gauge under the edge anywhere. I cant measure square and parallel to that resolution so it is hard to say on that front, but everything moves nicely when mounted.

May I ask what ratio of sand to epoxy you used? Do you see any value to using blasting garnet instead of playsand due to the variable of inconsistent moisture in the sand?

We had some playsand lying around the shop, so thats what we used on this one. I didn't get too technical with the mixtures because it was more the mass I was after than the performance of the mixture itself as it pertains to it's resonance characteristics.
