Spent some more time at Windy Hill Foundry while Clark was working on the Tally Ho Capstan. I had a blast and learned a lot... follow along as Clark makes a core for the mold. Also got to play with Clarks new Creality Falcon2 Pro Laser! @crealityfalcon.com @windyhillfoundry5940 @SampsonBoatCo

Many tears ago during my school holidays I worked in a foundry. It's all hard, hot, heavy work requiring steady hands and attention to detail. If you have not been a part of the process it is hard to appreciate how much labor is involved and how easy it is to damage a mold. Then there is the problem of trying to predict how pouring molten metal will affect the mold and how to compensate. I have the greatest respect for foundry men.

It is incredible to imagine a 50 foot bucket or ladle of molten steel being transported via an overhead system of rails and cranes to pour huge ingots that were then taken out of the molds and placed on a series of rollers to take that ingot and make it into rolls of sheet steel that could be made to any thickness. I consider myself fortunate to have seen that process while on a school trip. The steel industry was the life blood of America, especially here in what is now referred to as the "rust belt", throughout the first 75 years of the last century and helped win 2 world wars. The secondary businesses that made specialty parts and transported the raw materials and finished goods was enormous. The economic loss is still being felt today. Our neighbor across the street had a foundry in a small building in the back of the property with a furnace, lathes, a mill machine, etc.

Wow, thanks! I always like knowing more that a 30 second shot can tell you... I will have two more on this subject coming out and they show the 4 days I was there when we were working on the pour. I have been letting Clark go first as it was really his project.. The next video of mine will show the first two days and at least two pour attempts.

I'm a fan of Leo's project almost followed it from the beginning so automatically I'm following the capstan project and all those working on it. And today I made a nice comment on the Windy Hill video, strait after, in a minimum of time two desktop heros started to make annoying remarks. I never seen such rude behavior before. I told them off, if you don't like it don't watch it, but keep your misplaces opinion to yourself. So I'm glad that you as a close witness tell the truth, of the labor of love that went into this project. And I agree with you that some people are better banned for life of using a keyboard. Anyway thanks for your contribution on this project👍

Steve, thank you for the update on the capstan, maybe we can see the successful pour from someone one day, keep up the good work, I am setting up a 16” Axelson to cut metric threads using the brass metric chart that came on the lathe, the reversing clutch lets you keep half nut engaged until threads are finished.

Love the Axelsons! Clark is suppose to show the final pour maybe Sunday... I am letting him always go first because it's his project.. I am following along with the more detailed videos ( because that is what I like :) ) to show people what the process is really like. I have the film from the last three days still in the can and trying to decide how to present it..

I watched Dave build that pattern. I can't imagine a more complicated piece. I still haven't got my head around that casting process.

It's a complicated way to make the mold... After using the pattern it would have been better to come up with another way to hold in the outer cores.. That wide ledge might have been made smaller somehow...

I am an electronic technician, and I would (if'n I were you) invest in a cable tie cutting tool as soon as possible. Using diagonal cutters or lineman's pliers to cut wire ties is an unending series of nicks and cuts because those cutters leave a short but sharp nub sticking out to slice your arm open when you least expect it it. DAMHIKT 😢

You know I’ve taken a pair of plyers and twist the tail off. Grab the tail close to the block (I don’t know the name) give it a twist. It’s not as sharp. Clark is quite humble.

I googled Shelving and got exactly what I knew I'd get, Shelves made from all types of materials. Not sure the Spelling Clark was using to get his strange definition but I'd sure be interested to know what it was. 😂👍👍

Indeed Steve, I also “firmly believe God did not meant for everyone to have a keyboard” or children or wife/husband or …. There are many, many things God did not meant for everyone to have; but, unfortunately, there are some who were not meant to have but they do. We have to suffer them. I wonder what kind of people would say Clark doesn’t know what he is doing. I do believe he places a great effort in creating the pieces he delivers.

Kind of people that don't have a clue about what is being done or everything they know they saw someone do on RU-vid! I am lucky in that I have spent about 8 days working in Windy Hill Foundry. Clark is the real deal.

Hello Steve, can you please help. I am sending this on the 19 March, and am wondering where Clark has got trying to pour a perfect version of the Tally Ho capstan top. Appreciated that the process is very difficult to expect everything to go smoothly, and not necessarily first time. So, has a top casting been successfully made, and is it yet on the way to Vintage Machinery for finishing and for final assembly? Thank you and best.

Hi Steve, Thank you for your response. I m have tried to identify what video you are referring to and not discovered it. The nearest possible is one leading to a Part 4 video that seems to end with Clark and a ladies voice mentioning they think the casting is OK, but there is no showing of the finished article. I am sorry to be a pain, but is there a link that I could check into what shows the end casting out of the mould. Thank you and best. Ted

Me again. Just seen a msg from Leo to his followers that he is expecting the capstan to be delivered some time early April (TBC), this suggests that the work on finishing the capstan is well in hand and that Keith of Vintage Machinery probably has all the parts for finishing and assembling in time for this hoped for delivery date. Thanks for your patience with this old bloke. Ted

I’m watching this and wondering why a wood dowel with hole through the middle drilled on a lathe wouldn’t work. WD 40 that rod.

The wood would instantly char and contaminate the mold and not hold size... 2800 F is pretty intense....

This is a video so people know just how much work goes into making this part! That was just one of the small parts that goes into the mold, the mold takes 7 hours to make, each time.... I cut out 2 hours of video making just the center core... Patience Grasshopper :)

As we go along I will explain the problems Clark encountered. The shape of the inside of the part was really hard to mold and 3 molds broke off just trying to get the pattern out! Hell, Leo just took 4 tries to fit the Bowsprit ! And that thing was at room temperature let alone 2800 F! :) One offs take time.......

Subsequent attempts were made with the hoist holding a block and tackle.... He is rebuilding the shop and plans for a different arrangement are in the works.

Well you have to understand a lot goes into venting and cutting the paths to get it to fill properly. The guys in the past went through the same process for the first pour of a new mold. Once figured out they could then pour many castings with success.

And in all those years the process has remained essentially the same. Some sort of sand filling a box with the correct shape molded into the sand and 2800 F liquid metal poured in ... Tools to make the molds faster exist for production along with bigger furnaces to make larger amounts of metal at once but that is all for making 100's of the same thing...

As someone who knows about casting unfortunately this is stating the obvious, complex casting relies on tried and tested repeatable processes rather than on one off individual skill. I am sure these guys will get there by learning on the job, because they have a positive attitude.

Your assumption that I know little about bronze and aluminum casting is in error anytime a casting company states that they often only get one good casting to of six tells me that they would never operate a successful casting business. Maybe Leo should find a ship builder that knows what they are doing? After all it just took them 4 tries to install the bow sprint! Helping to pour as in " I'm going to have a casting poured" It's more than the actual act of putting liquid 3000 degree cast iron into a mold.... Follow along and maybe you will understand the problems that every foundry faces when pouring a new item.
