Making Dimensional Letters Without a CNC Router

Graham Regional Theatre, about 2 hours west of Dallas, Texas, moved into a new space and asked me to make them a sign that would fit their spot on the town's historic square. Measuring nearly 20 feet long, the finished piece features floating, dimensional letters made from expanded PVC sheet and cut without the help of a CNC router.
It had to be transported in three pieces, then assembled and lifted into place while standing on ladders atop an awning 12 feet above the street.

I really appreciate these videos showing your process - it's a privilege to be allowed to look over the shoulder of a craftsman. I'll likely never build a theater sign, or a sputnik lamp - but I'm adding many of these tricks of the trade to my toolbox of knowledge for my own projects. Thank you!

All sounds, especially when installing, made me remember the good days when I used to work in the signing business with my family. It makes me want to go back to my home country and build Signs again, thank you for this!

Brilliant Wesley. Love the new format and presentation style. For me at least, the humour content is nicely balanced to make it entertaining without losing the seriousness of the subject. I have a stupid sense of humour and tend to go over the top in my videos so have my mates watch them first to check I have not gone too far (don't think that is a problem for you). My 2017 special was comically uncensored and you can tell! Seeing the finished sign go up and the round up at the end brings the video and the storyline to a satisfactory conclusion. Much better and more inspiring than most of the cr*p on TV. Looking forward to future videos. If I could give it more than one thumbs up I would. Cheers buddy.

I really like your videos and just subscribed, but can you please at least level the audio? To me it sounds like your tools are 2x the volume of your voice and I have to constantly turn my volume up and down to keep it at a comfortable level. Thanks and I look forward to more.

Print it out on a large-format printer, the use a light spray of adhesive on the back.

Nice job, Question. I would be concerned about the long term weathering of the material. I know PVC is pretty good, but did you do anything else to help with longevity? Awesome job!

As long as you paint it with outdoor paint so the PVC is protected from UV light, you should be fine. 👍

What thickness is your PVC board? And can you use this method with acrylic channel letters?

The PVC was 3/4". And I've cut acrylic on the bandsaw before, so I imagine it should work.

It's a neon sign I did for the Suicide Girls' office in L.A. I'll be doing a video on it sometime in the future.

Yes, you can use PVC glue with it, which I've done with other projects.

the idea of been on video more is great. however try keep it short and do follow up as the video goes. I've watch a ton of RU-vid ad what you need is to keep entertain. avoid so much of one thin like cutting and screwing once in a while the bullets sounds with the airgun goes a long way. cutting the sheets is OK but maybe twice. hope this is constructive. I've wanted to get my own channel but is not as easy as said. you already have a style so it's good. keep the videos coming!!!

Something about the face-on-camera bits makes the image of you look a little cold and washed out. Maybe the lighting on your face is too direct, or maybe it has something to do with the camera exposure or depth of field. Not entirely sure. Also, hearing from you personally in the beginning set up an expectation that it would happen again. I was left with a lingering expectation of "When's he going to talk to us again?", which changed how I perceived the non-narrated bits. I'd suggest that if you want to do a spoken intro then you ought to come back and speak at least every minute or so during the rest of the video. Not necessarily on-screen; overdubbed narration could be very effective. Depending on how you did it, that might make the video less artistic and more expository than your usual stuff. The installation was fun to watch. It's a sort of thing that I don't get to see often in real life. The finished product looks fantastic.
